A pressure transducer installed in compressor discharge line at 7.0 kg/cm2g pressure unloads compressor. Compressor is coupled with a 5 kw electric motor. All interlocks relating to the Safety of the compressor and motor are controlled by Logie Controller. The free air delivery of the compressor is 25 CFM at normal working pressure of 7.0 Kg/Cm2g. If working pressure of the compressor exceeds 7.0 Kg/em2g the Compressor is automatically unloaded by an electro-pneumatic un-loader Controlled by a pressure switch and a normally open sclenoid valve. This also Ensures that on case of failure of solenoid valve coil, the compressor Automatically unloads. For details regarding operation and maintenance of the compressor, please Refer to the attached instruction manual of the compressor. 2. AIR RECEIVER: The cold compressed air after drainage of moisture is taken to an air receiver to feed to the downstream system. This acts as a temporary storage of air for cyclic consumption in the system. This air receiver is equipped with pressure Switeh, safety valve and manual drain valve. ge, RTD, low pressure The cold compressed air is taken to an impingement baffle type Air receiver. The moisture laden air hits the baffle plate, moves downwards thereby draining the moisture by gravity and then moves up with a relatively low velocity. An automatic drain trap drains off the moisture in pre-set intervals as controlled by an asynchronous timer. 3. OIL FILTERS:. Three Si tage Oil filters are provided in the series for removing of oil, Dust & water partical in Compressed air inlet. PRE FILTER: This is a Pre Filter in Compressed air line provided with filter element of Coalescing type filter element. This is required to restrict the flow of dust/foreign particle and physical water droplets with the compressed air supply. Filtration level I micron at 99% efficiency. In this filter lot of moisture get condensed, therefore manual drain valve are provided at the bottom of pre filter. Flow direction of air should be outside to inside the filter element. (First stage filter is Coalescing Type Filter Element Make: FTI, Model No. ~ 04/20 and Micron Size: 1.0 Micron) FINE FILTER: This is important to make the compressed air supply absolutely free from dust ‘foreign partical and tiny water droplets. For the purpose Coalescing element is used in fine filter to clean the air up to 0.01 micron level at 99% efficiency. There is manual draining valve at the bottom to check for any water/oil accumulation in the unit. It is important to take care the flow direction of the compressed air line should be inside to outside in the fine filter elements after the maintenance/check- up or replacing. (Second stage filter is Fine Filter Coalescing Type Oil Filter Element Make; FTI Model No: 04/20 and Micron Size: 0,01 Micron.) ACTIVATED CARBON FILTER After 3% stage filtration unit as explained above, there is activated carbon filter at duly filled with activated carbon to adsorb oil content in vapour form. ‘These are ‘one tower filled with special grade of activated Carbon desiccant to adsorb Oil present in the incoming compressed air. At the bottom of tower, M.S. performed Plate with 10 mm dia holes at 20 deg pitch and 1 mm thick S.S perforated sheet is welded to hold the activated carbon bed, Just above the sheet, the Ceramic balls are filled. And activated carbon is charged on it. Note: - Filter element should be replaced when the differential pressure (between Air Receiver & PSA) is high. The element should be replaced at an interval of 4000 hour of operation or six months whichever is earlier. |. PSA UNIT The dry compressed air is now taken to a twin tower PSA Unit consisting of Carbon Molecular Sieves. Two vessels are filled with special grade of alumina and CMS to adsorb moisture, Oxygen & CO2 present in air. It is important to maintain the tightness of the beds with coconut fiber mats to avoid any sort of dusting or fluidization of the Carbon Molecular Sieves. Each tower has air inlet valves (VI & V2) bottom, gas outlet valves (V7 & V8) at top and exhaust outlet valves (V3 & V4) at the bottom, Besides these, a valve V6 is for Pressure equalization at the top and a valve VS after exhaust valves (V3 & V4) at the Bottom. The air inlet line from air receiver has one (1) No globe valve V9 to control the flow of air so that the pressure in the adsorbing towers goes to 10.0 Kg/Cm2g, Separation of Nitrogen from air is based on selective absorption of oxygen particles. In Carbon Molecular sieves at high pressure. Carbon Molecular sieves, the adsorbent, infinite number of small pores, the diameter of these small pores are in the same Range as those of the molecules of oxygen. Oxygen molecule having smaller Diameter than Nitrogen molecular enters into these pores at pressures higher than 4.0 Ky/Cm2g. During regeneration, the tower is depressurized to atmosphere to vent off The adsorbed oxygen For sequential operation of valves, please refer attached drawing - TIMER -PSA (Sequence Chart for PSA Unit), which is explained as under: At the time when Tower | is in operation valves V-1, V-7 (Inlet and Product valves of Tower -1) \V-4 (Exhaust valve of Tower =Il) are open. Air enters in Tower I from V-1, oxygen gets adsorbed as the air passes to top of tower and product nitrogen comes out from V- 7. This phenomenon continues for 57.5 seconds, At 57.5 seconds, V-5 (common Exhaust valve) and V-6 (Common Product valve) closes. At 58.0 seconds, V-1 will close (Air inlet valve Tower -I) and V-3 (Diaphragm valve of Tower- 1) & V-8 (Product valve of Tower II) will open. This is the condition when there is NO AIR INLET, NO PRODUCT OUTLET, AND NO. Since V-5 & V-6 are already closed, Nitrogen from Tower I will pass to Tower Il (as V-7 & V-8 are open) and Air from Tower I will pass to Tower II (as V-3 & V-4 are open) Thus, Nitrogen passes from top to top, and air (predominantly Nitrogen) passes from bottom to bottom. This is called PRESSURE EQUALISATION. This phenomenon continues for 1.5 seconds. At 58.5 seconds, V-7 (Product valve of Tower 1) and V4 (Exhaust valve of Tower Il) closes, V- ei inlet valve of Tower Il). As V-8 (Product valve of Tower II) V-3 (Exhaust yalve of Tower I) remains in open condition and VI (Air inlet valve of Tower I) is in closed condition, Air will enter Tower II and Nitrogen will start coming out from V-8 This is called CHANGEOVER. Finally, at 60 seconds, V-5 & V6 will re-open NITROGEN SURGE VESSEL Nitrogen from PSA Module will have varying purity depending upon the pressure in the absorber during the one minute cycle time. This vessel gives product Nitrogen at constant pressure with constant average gas purity, One pressure gauge, & one no. Manual drain valve are fitted with vessel. In Surge Tank, one (1) No globe valve V10 is fitted to control the N2 gas production so as to maintain the pressure of around 6.0 Ke/Cm2g. in surge vessel for better Performance of PSA. Just after equalization of PSA, the PSA tower pressure is around 3.5 to 4.0 Kg/Cm2g. whereas the surge vessel operates at higher pressure than PSA, i.e. 5.8 to 6.0kg/em2g. Hence, production from PSA tower will not be there till the pressure of PSA tower rises above 5.5kg/em2gto increase the production time of PSA tower, one number Non-return Valve is fitted with the Surge vessel 6, NITROGEN ROTAMETER This is a Acrylic Type Nitrogen Rotameter fitted at the outlet of the surge vessel. This constantly indicates the amount of Nitrogen being fed to the purification system. One (1) No globe valve is fitted at the inlet of Rota meter to control the flow of Raw Nitrogen. SSURE CONTROLLER. 7. BACK PRES The backpressure controller is installed after the rotameter to maintain a minimum pressure of 5.5 Kg/em2g in the surge vessel. When the inlet pressure signal increases to exceed the spring setting, the outlet port of valve will open and in case this pressure goes down, the controller will close the outlet port. The setting of backpressure controller can be changed by adjusting the bolt provided at the top. 8. THREE WAY VENT VALVE Three- way vent valve is a pneumatically operated 3-way valve. With no compressed air signal, its bottom port is open to atmosphere. Thus when the gas generator is started the gas initially of low purity will go to the atmosphere through this 3-way Valve. This valve closes its bottom port when it gets compressed air through solenoid valve. The solenoid valve will get energized when the vent valve ON option is selected through vent valve ON/OFF Selector Switch after checking the quality of product gas for some time 9. PERCENTAGE OXYGEN ANALYZER: To monitor Oxygen content in Nitrogen Gas produced from the PSA, an ON LINE Percentage oxygen analyzer is installed. This analyzer is having a resolution of 0.1%. Sample is fed to the Analyzer from the outlet line of surge vessel. In case of higher Oxygen percentage than the set point, the analyzer will generate signal to rise. Visual alarm and open 3 way vent valve to the atmosphere. This will prevent passage of gas of high Oxygen content to your system and thus spoilage of product. 10. NITROGEN GAS STORAGE TANK (IKL) Nitrogen storage tank is installed at the outlet of PSA Nitrogen Gas Plant for the storage of Nitrogen gas and to remove the Pulsations in the flow of gas, Pressure indicator is provided over the storage tank to check up non uniform consumption pattern or use of nitrogen gas in case of power failure or breakdown in the plant. The plant is made to trip with the help of a high pressure switch when the pressure of the gas in the tank reaches the upper set limit ipobnodeneHeneeEs HAPTER. WRITE UP ON PLANT CONTROL SEQUENCE The different components / equipments of the total plant are interlocked with safeties and are controlled by PLC. Some of the interlocks give fault alarms & trip the respective component / equipment, some interlocks give fault alarms only and some interlocked are only for control without any alarm or trip. The area near the unit should be kept clean Check that all electrical are O.K. Power and Control panel is getting power supply Check the Zeroing of all instruments. 4, Ensure that manual drain valves of all equipment are closed. Switch ‘ON’ the main switch & control supply switch and accept ‘hooter. 6. Start Air Compressor (push Button on in Air Comp. Control Panel) 7. As soon as air receiver pressure reaches 5.5 Kg/Cm2g, the sequence of PSA Starts automatically 8. Observe the operation of the Units for some time and see that the PSA module is working all right. Check that the pressurization and depressurization of towers are O.K. 9. Check the maximum pressure in the adsorbing towers of PSA unit goes to 7.0 Kg/Cm2g. If required, control that airflow by the globe valve V9 provided just at the air inlet into the PSA module. Settings should be disturbed only after watching the result for 15-20 minutes, 10. Check and control the Globe valve V10, to produce the desired Nitrogen Flow rate. IL. After the pressure in surge tank has reached up to 6.0 Kg/Cm’g. open and set the globe valve in Nitrogen line Rota meter for desired nitrogen flow. (Maximum 10 Nm3/ Hr) 12. Check that the purity of raw nitrogen is at-least 99.0 %, i.e. percentage oxygen analyzer indicates a reading of 1.0 % 13. Close vent valve by selecting ON Position in SW-3 B) NORMAL SHUT DOW! 1. Open Vent Valve by selecting OFF Position in SW-3. 2. De-pressurize system by opening various drain valves. However, if the plant is to be restarted within 2-3 hours, it is not required. C) EMERGENCY SHUTDOWN In case of any emergency Switch-off the main control Supply, Holo ororneee CHAPTE} IMP. 'S FOR TI E OPE! OF THE UNIT . Check auto drain traps provided in Pre filter are working well and there is no water carries over. Manual drain valve should be opened in every 1-2 Hour to drain out the moisture, if any Check and ensure that all valves of PSA module are opening/closing properly and maximum pressure in both adsorbers goes to 6.8 to 7.0 kg/Cm2g. and time sequence is all right. Check and ensure the changeover of towers and working of valves are proper. Backpressure controller function should be observed and checked periodically so that it always maintains 5.5 to 6.0 Kg/Cm2g in the surge vessel A logbook should be maintained in which all operating conditions should be recorded after regular intervals of | hour. StobdebKepeE EE CHAPTER - VI .OUBLE P. iS This Chapter widely covers the troubles associated with the operation of the Nitrogen plant and the process involved in nitrogen production. The interlock list for the plant should also be referred as most of the troubles are due to non-fulfillment of interlock conditions. For component level trouble shooting i.e. trouble shooting of Analyzers. Separate manuals provided for individual components/equipments shall be referred in detail. 1, TROUBLE SHOOTING OF PSA UNIT. ‘A. Air compressor trouble shootings. ‘+ Air compressors trouble shooting are done as per their manual. Please refer it B. Malfunetioning of PSA Valves. © Check PLC/ Timer Signal. Wiring may be loose. * Check Supply to Coil of Solenoid valve. Field wiring may be loose. * Check Instrument air pressure and air signal to solenoid valve, Choking may Be there in Instrument air tube, * Check that the coil of solenoid valve is OK. Coil may be damaged * Check that the plunger of solenoid valve is working. Plunger may be choked due to dust not allowing the air to pass to the actuator of the valve, ‘© Check Exhaust port of Solenoid valve. * Check for the operation of piston operated valve. B. Towers not pressurizing © Check if VI & V2 (Air inlet valves) remained in closed Condition due to conditions stated above © Check whether the air inlet valve is open or not. C. Towers not De-pressurizing * Check Operation of V3, V4 and V-5 (Individual exhaust valves and Common exhaust valve) D. PSA Module working all right but Raw Nitrogen flow from surge vessel gradually decreases to zero Valve V-6 is in closed condition due to reasons stated in Point A above. © Surge vessel inlet Manual globe valve V-10 is in closed condition. E. PSA Module seems to work properly but flow from surge vessel is low with High Oxvgen Percentage. ‘* Check production valves V-7 & V-8 of individual towers. One may be in closed condition due to failure. This will lead to production through one tower only, no pressure equalization, and no back flow to one tower from surge vessel. Surge vessel to oxygen analyzer sample line may be choked. F, Surge Vessel pressure too high * Back flow NRV (Non Return Valve) may be leaking heavily, check & replace ‘* Very low consumption of Raw Nitrogen from surge vessel. ‘Pressure indicator not working properly. G. Towers De-pressurizes immediately after changeover *Check whether respective exhaust valves V3 & V4 are in closed condition. One might have remained in open condition due to improper air pressure, choked exhaust port of solenoid valve or malfunctioning of actuator. H. Functioning of PSA Valves all right but low pressure in surge vessel. * Leakage may be there through pipelines or flanges. Pressure gauge may be faulty. Check whether PSA valve V-6 is opening properly or not. Inlet globe valve of surge vessel may be choked. Rota Meter not showing reading. © Inlet glove valve of rotameter may be closed * BPC not working properly change its setting Storage tank inlet ball valve may be closed & open it. J. Oxygen percentage high © Any of the PSA valves not functioning properly © Control of air input or raw nitrogen improper. Check and returned © PSA beds may not be sufficiently tight. ‘* Air inlet temperature is high.Check leakages in the nitrogen line and from the top of PSA towers, Since the rotameter is installed at the outlet of the PSA system, any leakage will add on to the gas. [prep nerereE bE: 1_| Daily checks la CHAPTER - VII PERIODIC MAINTENANCE Daily cheeks refer to religiously maintaining an hourly log sheet. Certain maintenance and check activities can neither be scheduled nor be anticipated, say failure of a solenoid coil or seat leakage of a changeover valve. Maintaining a log sheet immediately reflects that there is an abnorm: change in operating parameter, compared to previous parameters and the required component of the system can be immediately located and attended by maintenance sta Log sheet enables the monitoring of all the components of the plant may it be a mechanical, electrical, and instrumentation or process component. To | mention a few, log sheet ascertains the following: * PSA sequence is working properly | ‘© Operations of changeover valves of PSA are in order. + Operation of pressure control valves like nitrogen pressure holding valves are proper. ‘* Trip logics and alarm annunciations are working properly. System is producing gas as per desired quantity and quality. Ib | Check auto drain traps provided with air receiver are working properly as per specified time. Atleast once in a shift, operator should witness and record the drainage from all the automatic drain valves. Further, manual drain valves should be opened to drain out the moisture. lc | Mixture of oil and moisture should be drained off from air compressor carbon bed at least once in 3-4hours. 2_| 15 days checks, maintenance and replacements 2a | Open & clean instrument Air Filter | 2b [Check and stop leakages of instrument air from any SOV or Instrument Air tubing. i: Hay | 3_| Three monthly checks, maintenance and replacements 3a | Set points of all temperature controllers, pressure switches, drain valve timers and overload relays should be checked for cross reference. Any change in set point should be verified for its reason of change. | 3b | Filter elements installed in instrument air line, various analyzers should be cleaned every three months. Replacement requirement is as below: Instrument air line filter 18 months |__| Various analyzers [18-24 months 4 | Six monthly checks, maintenance and/or replacements 4a_| Open & clean Air Filter and oil filter to avoid exceed Pressure drop. Filter should be replaced after 3-4 cleaning or 6 Month 4b Condition of non-return valves should be assessed by change in operating parameters across the non return valve. Any abnormality should be brought into the notice of maintenance personnel immediately. Even in case of no abnormality, condition of non return valves should be checked in | every six months.
