ESAB Welding Automation

The 21st century has brought many new challenges to the metal fabrication industry: metal fabricators must
meet the demand for increased quality while providing their customers with an overall lower cost; productivity
is challenged by the shortage of skilled workers; profitability is challenged by the pressure from intense global
competition. As a result, manufacturers are required to utilize new fabrication techniques to build increasingly
complex designs and structures.
Welding automation meets some of these
challenges with higher quality, capacity and, of
course, much higher productivity than manual
welding applications. At ESAB, we develop and
manufacture a wide range of mechanized and
automated welding products to create the special
solution you might need.
Whether your metal fabrication project requires
simple components such as tractors or requires
large turn-key system and production lines, we offer
a full range of automation products to meet every
need including the widest range of filler metals in
the world.

You can also rely on ESAB for total system

responsibility. Because we manufacture our own
equipment, we can integrate the welding process,
arc path and material handling. An integrated design
simplifies the equipment, improves reliability and
ensures unsurpassed performance.

Used as a guide, this catalogue can prove to be
a useful tool in determining the right solution for your
application. We encourage you to consult an ESAB
Representative for more detail regarding processes,
applications and customized solutions.

A6S SAW Strip Cladding Head

Used in combination with standard A6S Arc Master

welding head
Provides an economical solution for surfacing with
high alloyed materials such as stainless steel or
nickel-based alloys
Choose a wider variety of parent materials and
consumables
Stainless steel cladding is widely used in
production of components where additional
strength or corrosion resistance is required
Welding head can be fitted with electrode strips
as wide as 30-100 mm (1.2-4.0 in.) and as thick as
0.5 mm (0.02 in.)

RECOMMENDED POWER SOURCES: LAF 1250, 1600 and A2-A6

PEH Process Controller

ESW* - Electroslag Welding - is a method of strip cladding, but differs from SAW strip cladding in that the arc is created
between the electrode and the work piece. The welding flux that is put into the joint melts and a slag pool is produced,
which then increases in depth. When the temperature of the slag and its conductive capacity thereby increases, the arc is
extinguished and the welding current is conducted via the molten slag where the necessary welding energy is produced
through resistance. This method can be used for joining thicknesses of 25 mm (1 in.) and above.

Column & Boom Systems

Modular design concept allows total customization

using standard components
Large selection of available components to
integrate for a custom solution:
Any A2 or A6 weld head system
A2-A6 PEH process controller with LAF or

TAF power sources
ESAB turning rolls and positioners
ESAB flux feeding and recovery systems
GMD and laser joint tracking systems
Monitoring systems, cameras, WMS 4000

quality supervision software
Four basic station designs suitable for most
standard applications
Three different sizes: 300, 460 and 600 [number
refers to boom profile height (mm) which
determines working range and load capability]
Choose from stationary or mobile, rail-travelling
carriage systems
Versatile to respond to any automated welding
demand

Standard CaB Sizes

The manipulators are divided into three different sizes 300, 460 and 600. These sizes are the throat dimensions of the
boom in millimeters. Each size has a corresponding column. The different sizes are not only limited in where it can fit,
but also how far the boom can extend and how much load that can be put on.

Performance Categories

The system is divided into three different categories for performance:

S: Standard
Standard mechanical performance, no cable chain
A few options, camera-system, tacho-regulated speed and flux control

Windmill Tower Manufacturing

Dedicated Solutions for Dedicated Manufacturers

The secret behind the efficient production of wind
towers is smooth component flow in the workshop. The
benefit of a high deposition welding process is completely
lost if the set-up or handling of components in any area
of the process fails or takes an unacceptable amount
of time. ESAB can assist with the welding and cutting
process in wind tower production and deliver finely tuned
solutions for each step in the production process.

With a complete package from ESAB, you only need
to work with one supplier for product, service and support.
This results in a large project being organized efficiently,
with a fixed cost and agreed time schedule. Smooth
production flow is a part of the complete delivery.

High productivity welding with a deposition rate of up to
40 Kg/hr with a tandem twin submerged-arc welding head is
possible. The process is specially designed for production
of wind towers where benefits for working in narrow weld
preparations with reduced weld volumes can be achieved.
This combination will result in dramatically reduced welding
time and increased productivity.

A dedicated wire and flux combination can eliminate
major obstacles such as reduced impact strength in the weld,
and poor slag release in narrow joints. Spoolarc 81 or OK
Autrod 12.22 wire and OK 10.72 flux from ESAB gives good
impact strength at -50oC (-58oF), to satisfy offshore wind tower
applications.

Efficient Welding in Tower Manufacturing Brochure..... XA00126920

special applications

Windmill Tower Manufacturing - Production Line

Plate and joint preparation is done by mechanized oxy-fuel or plasma

cutting

The plate is roll-formed and tack welded

Longitudinal seams are then externally welded with the submerged arc
welding process using a Column & Boom
The Column & Boom uses an A6 submerged arc welding head and A2-A6
PEH process controller
High deposition rates can be achieved with options such as twin wire,
synergic cold wire, flux feed and recovery and large wire reels
The operator can control the process from the ground and monitor the
weld through seam tracking and video cameras
The seams are welded internally using the Column & Boom

Flanges are welded using the submerged arc process

Shells are fitted together using hydraulic fit-up rolls or special rounding jig
Sections are tack welded

Joining the tower sections is done with the Column & Boom using
submerged arc welding
The turning rolls or head & tailstock positioners rotate the sections while
the welding head follows the seam from the top - external circumferential
welding

77

special applications

Windmill Tower Manufacturing - Production Line, contd

78

Internal joining of the sections is done using a the A2 Tripletrac welding

tractor or a column and boom, depending on the production line
configuration
Turning rolls or a head & tailstock turn the section during internal welding
This process is supervised by the operator inside the workpiece

The ESAB Frametrac is used for automatic welding of the door frame,
using the MIG welding process
The tractor is specially designed for travelling along the door frame

Production of sub-components, such as the gear box housing, are welded

using positioning equipment and manual welding equipment

Friction Stir Welding (FSW)

FSW Process

Friction Stir Welding (FSW) is based on the principal of obtaining a sufficiently high temperature and pressure to join
two components together by using a rotating tool, which under high pressure, moves along the joint and thereby creates
a weld.

FSW is ideal for joining straight profiles and flat plates

from 1.2 to 30 mm (0.045-1.18 in.)
Butt, lap and corner joints can be welded
Round and circular welds can be welded with multiaxis

Cored Wire
Process Advantages

Process

Flux Cored Arc Welding (FCAW) and Metal Cored

Arc Welding (MCAW) are similar to MIG welding
as far as operation and equipment are concerned
Difference is that the wire is not solid, but consists
of a metal sheath surrounding a flux core
Wire begins as a flat metal strip, which is formed
into a U shape
Flux and alloying materials are deposited into the
U, which is then closed into a tube by a series of
forming rolls

High deposition rates

Excellent weld bead appearance with little or no spatter
Deep arc penetration when welding - allows tighter
joint design, reducing quantity of filler metal needed to
fill the joint
Wide selection of alloys available
High deposition efficiency (up to 98%)
Metal cored wires have high current capacity and
produce little or no slag - very high weld efficiency and
deposition rates are possible

Filler metals

Submerged Arc Welding

Process Advantages

Process

Arc is struck between the workpiece and the end of a

consumable electrode, both of which are covered by a
layer of granular flux, covering the arc
Some of the flux melts to provide a protective slag
cover over the weld pool; the remainder can be
collected for re-use
Principally carried out with fully automated equipment
For increased productivity, cored wires or arrangements of
multiple solid wires can be introduced
Because of its high metal deposition rate, it is
particularly suited to long straight joints of good quality
in the flat position
It is widely used in the pressure vessel, chemical plant,
heavy structural, repair and shipbuiling industries

Very high deposition rates and travel speeds

Excellent and consistent weld quality
Deep arc penetration when welding - allows tighter
joint design, increasing productivity and reducing
quantity of filler metal needed to fill the joint
Operating factor can approach 100%
No fumes or arc radiation

Strip Cladding
Process

ESW Strip Cladding

Submerged arc welding (SAW) or electroslag welding

(ESW) typically used for cladding large areas
Both methods offer a high deposition rate, in terms
of both kg/h and area coverage (m2/h), combined
with low penetration and high deposit quality
Stainless steel strip cladding is widely used in
the production of components for the chemical,
petrochemical and nuclear industries

Process Advantages

Reduces requirement of expensive highly-alloyed

base material, such as stainless steel or nickelbase alloys
Can choose a wide variety of parent materials and
consumables
High deposition processes with low dilution
Allows for flexibility in the production of objects of
various shapes and sizes

A development of SAW strip; established as a reliable

high deposition rate process
An arcless method using ohmic heating to melt the
strip/flux/parent material
Current flows through the strip electrode and a comparatively
shallow layer of liquid electro-conductive slag
Penetration is lower for ESW than for SAW since the
molten slag pool is used to melt the strip and some of
the parent material rather than as an arc between the
strip electrode and the parent material
ESW strip surfacing reduces dilution by up to 50%
compared with SAW strip surfacing for the same heat
input with a significantly higher deposition rate

SAW Strip Cladding

An electric arc is formed between the strip

electrode and the workpiece
Flux is used to form a molten slag to protect the weld
pool from the atmosphere and helps form a smooth
weld bead surface
