History of cement factory :

The word CEMENT is a binder, a substance which sets & hardens independently, & can bind other materials together. The word cement is derived from the Roman language opus caementicium to describe masonry which resembled
Babasabpatilfreepptmba.com Page 7

Labour welfare facility in Shri. Keshav Cements & Infra Ltd concrete & was made from crushed rock with burnt lime as binder. Later it referred to as; cementum, cimentum, cament & cement Cement is a chemical compound existing of lime stone or chalk, clay, sand, & gypsum to form the end product we know as cement. Cement used in construction are characterized as hydraulic & non hydraulic cement. Cement is mainly used in the production of mortar & concrete- the bonding of natural or artificial aggregates to form a strong building material which is durable in the face of normal environmental effects. Cement should not be confused with concrete as the term cement explicitly refers to the dry powder substance. Upon the addition of water & or additives the cement mixture is referred to as concrete, especially if aggregates have been added. It is uncertain where it was first discovered the hydrate & non hydraulic cement, but concrete made from such mixtures was first used on a large scale by Roman Engineers. In the 18th century a big effort started in Europe to understand why some limes possess hydraulic properties. John smeaton often referred to as Father of Civil Engineering in England concentrated his work in this field. James parker in the 1780s, founded the Natural cement made by burning septaria. The invention of port land cement is generally credited to Joseph Aspedin an English bricklayer in 1824. In 1838 a young chemical Engineer Isac Johnson burned the cement raw material at high temperature until the mass was nearly vertified producing the modern Portland cement. The German chemist Wilhelm michaelis proposed the establishment of cement standards in 1875. the use of concrete in construction grew rapidly from 1850 onwards, & was soon the dominant use for cements. Thus Portland cement began its predominant role.

Indian Cement industry:

The cement industry is experiencing a boom on account of the overall growth of the Indian economy primarily because of increased industrial activity, flourishing real estate business, growing construction activity, & expanding investment in the infrastructure sector. The performance of the industry, under different policy regimes, truly establishes that decontrol of the industry & liberalization of the economy has led to remarkable improvement in the indicators such as installed capacity, capacityutilization, per capita consumption & exports. . Cement is an essential component of infrastructure development & mostimportant

input of construction industry, particularly in the governmentsinfrastructure & housing programs, which are necessary for the countrys socioeconomic growth & development. It is also the second most consumed material on the planet. The Indian cement industry is the second largest producer of cement in the world just behind China, but ahead of the United States & Japan. It is consented to be a core sector accounting for approximately 1.3% of GDP
Babasabpatilfreepptmba.com Page 9

Labour welfare facility in Shri. Keshav Cements & Infra Ltd & employing over 0.14 million people. Also the industry is a significant contributor to the revenue collected by both the central & state governments through excise & sales taxes.

The Beginning of Indian Cement Industry:

The attempt to produce cement in India dates back to 1889 when a Calcutta firm attempted to produce cement from Argillaceous (kankar). In 1914 the first commissioned cement-manufacturing unit in India was set up by India Cement Company Limited at Porbandar, Gujarat, with an installed capacity of 10,000 tonnes & production of 1000 tonnes. Subsequently two plants; one at Katni (M.P.) & another at Lakheri (Rajasthan) were set up.

The problem of supply outstripping demand was significant in early period of the industry. This was followed by a price war between the producers where they resorted to cutting down of prices & selling at below production cost. It was then when the government of India intervened into the market &referred the cement industry to the Tariff Board. All these events resulted in formation of Indian Cement Manufacturers Association in 1925 whose main function was to regulate prices in the industry. In 1927, Concrete Association of India was formed whose two main objectives were to educate public about the use of cement & to play an active role in popularizing Indian cement. The next step in the direction of rescuing cement industry was the formation of Cement Marketing Company of India Limited in 1930 to promote & control the sale & distribution of cement at regulated prices. In 1936, eleven companies, except Sone Valley Portland Cement Company Limited, merged to form Associated Cement Company Limited (ACC). In 1937, Dalmiya Jain Group set up five factories with installed capacity of 575000 tonnes & ACC added four more plants. The price & distribution control system on cement, implemented in 1956,aimed at ensuring fair prices to producers & consumers all over the country, thus reducing regional imbalances, & at reaching self-sufficiency within a short time period (Schumacher & Sathaye 1999). In spite of the fact that government exercised no control over the Indian cement industry

Babasabpatilfreepptmba.com

Page 10

Labour welfare facility in Shri. Keshav Cements & Infra Ltd all through the Third Five Year Plan (1961-1967), growth was low due to inadequate retention price & lack of adequate financial resources to the existing companies

Control Period (1969-1982) The Indian cement sector had been under strict government control for almost the whole of the period. During this period, many companies & their plants started off but still growth was not seen at the desired rate. In 1977, higher prices were allowed for cement produced by new plants or major expansions of existing plants. Due to maintained slow development, the uniform price imposed by the government, was substituted by a three-tier price system in 1979. Different prices were assigned to cement produced in low, medium & high cost plants. Thus, controlled price did not reflect the true economic cost, & profit margins reduced increasingly, preventing essential investments in capacity & production expansion. A permit system introduced by 14 states & union territories in the period comprised direct control over public distribution of cement to ensure fair supplies to priority sectors. However, the system resulted in artificial shortages, extensive black marketing & corruption in the civil supply departments of the government. The system of price control was accompanied by a policy of freight pooling. The price control fixed a uniform price according to estimated production costs at which cement was required to be sold all over the country. This freight pooling system promoted equal industrial development all over the country. It supported regional dispersion.

Partial Decontrol (1982-1989) On account of the above-mentioned difficulties in the cement industry the government of India introduced a system of partial decontrol in 1982. A levy quota of 66.60 % for sales to government & small house builders was imposed on existing units while for new & sick units a lower quota at 50% was established. The balance of 33.40% could be sold in the free open market to general consumers. A ceiling price was set for sales in the open market in order to protect consumers from unreasonably high pricing of cement. Under the system of partial decontrol, freight pooling no longer covered non-levy cement. Furthermore, specific mini units were completely freed from price & distribution controls. Although overall
Babasabpatilfreepptmba.com Page 11

Labour welfare facility in Shri. Keshav Cements & Infra Ltd profitability increased substantially immediately after the introduction of partial decontrol, profits obtained through non-levy sales decreased with greater availability of cement in the market & continuously rising input costs.

To sustain an accelerating course, the government subsequently introduced changes in levy obligations & retention prices regularly. As a result, in 1988 the levy quota was as low as 30% for units established before 1982 & the retention price had increased substantially. In 1987, the Cement Manufacturers Association & the government decided that there was no further necessity for a maximum price ceiling.

Total Decontrol (1989 onwards) Finally in 1989, the cement industry was considered to be prepared for freemarket competition, & all price & distribution controls on sale of cement werewithdrawn. The system of freight pooling was abandoned & a subsidy scheme to ensure availability of cement at reasonable prices in remote & hilly regions of the country was worked out. The industry was then de-licensed in July 1991 under the policy of economic liberalization. By removing all controls on the cement sector the government hoped to accelerate growth & induce further modernization & expansion investments. It was after this decontrol that the Indian cement industry moved towards globalization, with increasing emphasis on the exports. The expansion of the industry was evident after the decontrol where capacity as well as production increased many fold. Growth was seen from 91 plants and 43 million tonnes of production in 1989-90 boosting to 132 plants & 161.66 million tonnes production in 2006-07 (CMA 2007). Total capacity utilization for the industry has also increased from 78% to 91% during the same period. Hence, the history of the Indian cement industry indicates the role of government played in influencing the twists & turns in the industry. It might be noted that government interventions have been a mix of fiscal instruments & direct control on production, pricing & distribution on the one hand & technological intervention through government promoted research institutions on the other hand.

News about Cement industry of India:

The 207.81-million tonne cement industry in the country has witnessed good growth, despite a tumultuous financial year across most industry verticals. Cement consumption in the current year grew by 8%, compared to 9% last year. Industry experts say that given the current economic scenario, this growth is good. Cement dispatches (including exports) for the 11 months ended February 2009 were at 162.89 million tonne, against 151.89 million tonne during the year-ago period. Of this, exports contributed 2.86 million tonne, against 3.33 million tonne in the previous year. The first half of the current year was bad, owing to the export ban & high cost of production, including a dip in prices. But it improved since from last November; it is expected to continue into the first quarter of the next financial year as well, Cement manufacturers expect the industry to grow at 8% in the next financial year. Cement dispatches during the past four consecutive months have seen a healthy growth; it increased 11% year on year (y-o-y) in November, 12% y-o-y in December, 8.26% in January and 8.73% in February respectively. According to the Cement Manufacturers Association, growth in cement consumption during April 08 to February 09 was highest in the eastern region, at about 11%. This was followed

prices & reached North Karnataka & South Maharastra. Due to capacity limitations the company is not able to supply to the bigger markets such as Pune, Mumbai & Bangalore. With the additional capacities added, the company is in a better position to supply to such bigger markets utilizing over 90% of the capacity. There was a commitment from store & purchase department of Karnataka for procurement of 1000 mt pm of cement from the unit, but the company could not supply due to its local market demand.

Since there are no cement plants in Goa & near by Maharashtra area like; Kolhapur, Satara, Sangli district, the company has potential market in these areas. Since the promoters already have their own Trucks & Tippers & proposed to include additional fleet with loaders, it is felt that the company will not face any difficulty in both procurement of raw material & supply of cement in the market. With this arrangement the company will have an edge over other companies as for as selling price is concerned.

The type of Manufacturing operations to produce the cement is continuous production process. The company manufacture mainly two types of cement they are 43 & 53 Grade. Inputs i.e. Raw materials which is used to produce the cement area:

Production process of cement:

The cement manufactured by following dry method the chief raw materials required are limestone, slag, coal,Bauxite etc. 1. Limestone: The process starts with quarry where the limestone is found. Lime stone is chief raw materials used. The contents of limestone are calcium carbonate (caco3 98%). Lime is formed after heating the limestone & carbon dioxide is released as by product. Further the limestone has to be processed by reducing them in there size. This is done by feeding the limestone into the crusher. The limestone is reduced to the size round about 20-25mm.

Babasabpatilfreepptmba.com

Page 29

Labour welfare facility in Shri. Keshav Cements & Infra Ltd 2. Stockpile/blending: The crushed raw materials are stored ready for use in many plants; a buildings stockpile is used in order to assist in checking any chemical variations in the raw materials coming from quarries. A stocker builds up a layer upon layer to from the stockpile. Depending on area of the quarry it comes from each layer may have slightly different composition. 3. Raw milling/Ball mill After milling in the correct proportions the limestone & the shale are fed to a mill where they are ground to a fine powder called raw meal. In most modern plant, a closed circuit hall milling system is used. The ball mill basically a steel tube containing steel balls ranging is size typically from 90mm downwards. The ball gradually grind the raw materials to a fine powder. The mill is usually of single chamber design & may be fitted with a classifying liming. The lining has the effect of granding the ball sizes of that the larger balls at the inlet end when the larger pieces of raw material have to be broken & smaller balls at the outlet end where the finger grinding takes place 4. Raw meal blending The raw meal is then conveyed to silos for the future blending. It is essential for raw meal to be of consistent chemical quality, if problems at the kiln stage are to be avoided. The base of the blending silo is divided into segments covered with porous tiles or canvas blending is achieved by arranging for up to three times as much air to be blown through one action of the base compared to the others tumbling mixing action is imported the raw meal after predetermined mixing time, or when the technical department is satisfied, that the raw meal is of consistent chemical composition. 5. Raw meal storage The raw meal is from blending silos blow. It is now ready to be introduced to the next stage of the process, the kiln system.
Babasabpatilfreepptmba.com Page 30

Labour welfare facility in Shri. Keshav Cements & Infra Ltd 6. Pre-heater (4 stage suspension): The raw meal passes through a pre-heater. This 4 stages suspension pre-heater is just one of the many types in use. It consists the 4 stage of cyclones. Hot exhaust gases from the kiln enter the bottom of the pre-heater column at the stage 4 cycle one & travel upwards through each of the other stage. The raw meal is fed the gas dust from the stages 2 cyclone. The meal is immediately picked up by the hot gas & carried into the stage 1. This process continues until the meal falls from the stage 4 cyclone & into the kiln in let chute or hearth. At reaching pre-heat stage, heat from the hot gases is transferred to the meal. Then gases from the kiln enter the pre-heater at about 1000 degree centigrade & leaves stage 1 at about 350*c the raw meal leaves stage at about 800*c.

7. Calcination At this temperature of 800 c, the calcinations of the calcium carbonate in the raw meal, that is conversion of cac3 to line has started. About 30% of calcination will have take place by the time the raw meal reaches the kiln 8. Dust control electrostatic precipitators: To prevent dust from the kiln or raw milling system entering the atmosphere, the gas is passes through electrostatic precipitators. To condition the dust laden gas using a water spray, either in the pre_heater or in as external conditioning lower. As the dust laden gas enters the chamber in which electrodes & earthed collector plates By vibrating the collector plates periodically the dust drops into the happer & is returned with the raw meal to the kiln system. The cleaned exhaust gas, mainly carbon dioxide nitrogen & water vapour, can then be safely released into the atmosphere.

9. The kiln: The partially pre-heated clacinized raw meal is fed to kiln through a steel tube typically with a length to diameter ratio of 16:01 & in clined at an angle of about 3*. It rotates at a speech of 3rpm on a system of rollers & is driven through a mounted belt around the circumference. The seals at either end of the kiln are designed to prevent the ingress of cold air & to accommodate expression & rotation. The kiln is lined refractory bricks & fired either by oil or gas at the lower end. If coal is used, it must be pulverized often using a ring roller mill such as this. If heavy fuel oil is used, it must first be heated to reduce its viscosity & aid atomization. Raw meal from the pre-heater enters at the end & gradually moves down that the kiln rotates. At firstly of the calcination takes place so that the feed consists mostly of lime, silica, alumina & iron all in a hot reactive state. The hottest part of the kiln is near the tip of the frame. This is the burning zone where the feed as at temperature of around 1450*c & is in a partially molten state it is here that the four main constitutes of the feed by chemical reaction from cement clinker. 10. Clinker: A mix of complex compounds referred to in cement chemists nations as c2s, c3a and c4af. 11. Grate cooler: Another type of cooler is commonly used in the grate cooler. There is an empty cooler; the reciprocating grate through which air is blown is visible. As the clinker moves along the grate air cools it & the air itself cools the pre-heater prior to relating the kiln as secondary combustion air. However, more air is required for combustion is blown through the gate some of this excess hot air is used to dry & cool the fired plants after cooling the clinker is stored ready for grinding into cement.

12. Cement milling:

Babasabpatilfreepptmba.com Page 32

Labour welfare facility in Shri. Keshav Cements & Infra Ltd The mixture of clinker & gypsum now passes to the cement mill. Ordinarily, the cement ball mill is similar to the raw mill. The cement mill is divided into 2 or 3 chambers by perforated steel diaphragms, each chamber containing a range of ball sizes, but because cement required finer grinding the smallest balls is smaller than those in a raw mill. Classifying lining are often used in the 2nd chamber mill to separate the ball size. 13. Open circuit milling: Open circuit milling is often used for ordinary Portland cement (opc). Here the cement is ground to required fineness in one pass through the mill. Open circuit mills are generally longer than closed circuit mills for this reason. The ground cement is conveyed directly away & the mill is vented in a dust filtration system.

14. Closed circuit milling: In a certain circumstances closed milling can have advantage consuming less power overall. The closed circuit system is similar classifier to that used raw milling a separating out the coarse fiction of the mill production & returning it to the mill for further grinding. This particularly suitable for hardening cement RHC that has to be ground very finally.

15.Storage: From milling the system, the cement is often pumped through pipes by what is basically a screw fed blower. The speed screw delivers the cement into a high volume airflow provided by compressors. The air conveys the cement along a pipeline to storage silos.

Detail process of cement manufacturing:

Limestone is excavated from quarries situated near by the factory & transported by dumpers to the crusher where the limestone is broken into pieces by the use of hammer. The broken pieces/crushed limestone is transported to the raw mill through conveyer belts & then the ground to powder. Grounded powder is mixed with literate. Output is in a powder from & is called raw meal. The raw meal is fed into kilns where it is burnt by pulverized coal resulting in the product called clinker. Clinker along with a small percentage of gypsum added according to requirement is ground in cement mill to form a powder which is called naked cement stocked in silos. The cement is called ordinary Portland cement. Naked cement from the silos is bagged by automatic packing machine & dispatched by rail & road transport.

Need for labour welfare: Labour welfare has become a necessity because of every nature of the industrial system. However, seed for labour welfare in some way on the other is realized all over the world because of preventive socio-economic conditions & problems in the industrial society. Labour welfare measures are required in India because the country is passing through a transitional phase when a rural & agricultural based society in changing into urban & industry based society. When we look at the problem of in a broader perspective it becomes clear that welfare services are the social counter part of economic development. Labour welfare facilities provides healthy working environment & develop sure of belonging towards organization among workers more responsible & efficient. That is way progressive industries are providing many more labour welfare facilities to their employees. Labour welfare required in improving the condition of workers life, rising their efficiency & productivity building up a stable labour force & minimizing the chances of conflict between labour & management.

FINDINGS AND RECOMMENDATIONS The welfare facilities, which are organized by the management, are well known to the workers and all about the respondents are satisfied with the majority welfare facility except the few mentioned below. But the only complaint is that transportation and canteen facility which is essential for them. I have pointed out the positive and negative points of the welfare facilities as follows: Positive points:

There is no complaint in the drinking water facility in the company and cleanliness in the factory organization.

Consumer co-operative society is available to meet the need of the employees for the supply of the essential commodities. It is found that company provides many amenities like school, dispensary in the

company premises. Statutory safety provisions like helmets, shoes, cloths are provided in the company.

Housing facility is good to the employees in the company. The outsiders will get the facility in the organization. Negative points: Some workers complained about the necessity of the providing mask instead of the cotton cloths because of the cement dust particles the workers may suffer from the diseases like asthma, cancer etc in the future. Some workers complained about the rest room in the company is not so good it should be kept clean and comfortable in rest period. Most important point is of canteen, which is not satisfied by most of the employees. It is not so clean for the workers.

Babasabpatilfreepptmba.com

Page 76

Labour welfare facility in Shri. Keshav Cements & Infra Ltd Transportation facility is not so good to the workers to travel from the city to the company. Lunchroom facility is not there to the workers to have their bought meals.

RECOMMENDATIONS
In a packing plant workers want mask instead of cotton cloth provided by company. So company should provide pair of mask to the packing plant employees. The company rest rooms that are already exiting should be improved in respect to size & maintenance so that workers feel pleasant to sit. Canteen facility should be provided at working time; the canteen should be clean & well furnished. The lunchroom facility should be provided to each of the department. Transportation facility should be given from city to the company or the permission should be taken from the KSRTC to stop the bus on request of the traveler to the company.

CONCLUSION
