performance, by correcting manufacturing deficiencies. I am convinced manufacturers bolt their road racers together merely to make shipping all the pieces easier, such are their tolerances. I have seen engines that have never been started with piston clearances larger than the manufacturer's serviceable limit. Conrods that vary 0.4mm in centre to centre length and 20 grams in weight, on the same crank. crank^ heels which are O.lmm outside true centre. Cylinder heads with a squish band clearance of 1.7mm, instead of 0.7-1.0mm. Cylinders with port edges so sharp that the side of the piston and rings would have been shaved away in a few minutes' running. New pistons with cracks. New cylinder heads that are porous. Included in blueprinting is cleaning the rough cast out of the ports. and matching all gaskets so they don't overlap the ports. The transfer ports must be matched to the crankcase. The carburettor should coincide with the mounting flange and inlet port. Anything the manufacturer has not done (presumably to cut costs), you should do. Blueprinting is slow, tedious work, and it can be expensive when crankshafts have to be separated and then machined and trued, or when cylinder heads ha\ e to be machined to close up the squish band without raising the compression ratio. It is not very exciting work because when you have finished the engine is stock standard. and telling your mates all the work you have done won't impress them. But don't let this put you off, the basis for any serious tuning must begin with bringing the engine up to the manufacturer's specifications. Most people won't believe how close to standard are the motors used bj the factory racing teams. Other riders are convinced that, because the factory bojs are quicker, they must have more power and lots of trick parts. In truth, the differences are in frame geometry and the ability of the factory rider to ride faster and make the right choice of tyres, suspension settings, gearing, jetting, etc. Plus, of course, they use blueprinted engines. I think all enthusiasts have to make a choice as to whether they desire to be a competitor or an engine tinkerer. If you want to compete successfully, then use the latest factory stuff which you can afford. Blueprint the engine, but otherwise leave it alone. If you find some weakness in a particular part, then fit a more robust part. On the other hand, if at heart you are really a tinkerer then compete in a class catering for tinkerers. This means running on the circuit in a street bike class which demands stock frame and exhaust and street tyres, but which permits unlimited engine modification. The greatest potential for tuning exists when an engine is 'hybridised'; when it is modified for a purpose for which it was not originally intended. For example. modifying a motorcross engine for circuit race use in a kart or bike, or modifying a street bike engine for circuit use. If however the engine was originally built for motocross, enduro, trials, kart or circuit and the professional tuner is limited in hat he can do to make the engine more competitive, be realistic and consider how little the enthusiast can do to 'improve' the engine. Factory engineers strive to achieve maximum power with the widest possible power band to suit a particular type of competition. A higher state of tune will mean that any hp gains at peak will be accompanied by an equal or greater loss somewhere else. Simply put this means that the engine will be less flexible and gaps between gears may become wider than the power band. The result will be a machine which is much harder to ride and which is slower than stock. 8
An introduction to two-stroke tuning Table 1.1 shows what was found when a modified Yamaha TZ 125 was run on the dyno. The owner had expended a lot of money getting the engine reworked, but could no longer get close to his previous best lap times. Looking at the power curve it is no wonder he was exhausted after only a few laps. The engine made very little power up to 12,000rpm and then in one thousand revs nearly doubled its output. Sure, the engine has good peak power, but it all happens over a very narrow 1,200rpm band. When the engine was 'de-tuned' back closer to Yamaha's factory specifications the engine lost 3.7hp at the peak, about 9 per cent, which sounds a lot but the power band is now 2,500rpm wide.

In reality I find that many riders are more comfortable and faster when engines are 'de-tuned' even from factory specs. It seems some consumer machines of today are too close to the snappy works bikes of last season. Consequently they are more of a handful for riders with lower skill levels than expert professionals. Getting the best out of such machines is hard work, not fun. To get the fun factor back the engine can be de-tuned in a number of ways. If it has a power valve in the exhaust port with mechanical control it should be adjusted so that it does not open fully, and fit a softer spring in the governor to delay the rpm at which opening commences. You can also lower the compression ratio 10-12 per cent to take away some of the top end 'snap'. Going down one or two sizes in the carburettor (2-4mm) will do wonders to pump up the mid-range. Also, to make a motocrosser more of a play bike you will need some extra flywheel effect to increase traction and smooth the power surge. You can achieve this by bolting a weight to the ignition rotor. So that there is no misunderstanding of the two-stroke operating cycle I will describe what goes on in each cylinder, every revolution of the crankshaft. The first example is the piston-ported Bultaco Matador Mk4 which, like most two-strokes, operates on the loop scavenge principle. As the piston goes up, the inlet 9
A heavy ignition rotor provides additional flywheel efect to increase traction and tame the sudden rush of power on peaky engines. port is opened by the piston skirt at 75" before TDC (Top Dead Ccntre) and the atmospheric pressure (14.7psi) forces airlfuel mixture in to fill the crankcase (Figure 1.1). The piston continues to rise to TDC, compressing the fuellair charge admitted on the previous cycle. At 3.2mm before TDC the spark plug fires, sending the piston down on the power cycle. As the piston continues its descent the inlet port i 4 clohed and the fuellair mixture is partially compressed in the crankcase. At 85" before BDC (Bottom Dead Centre) the exhaust port is opened by the piston crown and the esliaust gases flow out. After another 22" (63" before BDC) the blow-down period fini4hes and the piston crown exposes the transfer ports to admit the fresh fuellair charge. This is forced up the transfer passages due to the descending piston reducing the crankcase volume by the equivalent of the cylinder displacement, in this instance 244cc. As the piston begins rising, the mixture continues to flow into the cylinder and the exhaust gas continues flowing out. The piston continues rising, closing off first the transfer and then exhaust ports. Next the inlet port opens, to start the cycle over again. Rotary valve engines operate on the same loop scavenge principle, but in this case a disc partially cut away and attached to the end of the crankshaft opens and closes an inlet port in the side of the crankcase. The Morbidelli 125 twin road racer is a rotary valve engine. The inlet port opens 30" after BDC and closes 79' after TDC. The piston crown opens and closes the exhaust and transfer ports. The following pages will provide you with the knowledge necessary to develop a successful two-stroke competition engine, but do keep in mind the principles outlined in this chapter so that you avoid10 most basic pitfalls associated with two-stroke the tuning.
