Vicors 2nd Generation of DC-DC converters are a new class of products providing an infinite range of standard solutions for power system requirements. These solutions are available in three different package sizes, each optimized over a range of power levels. Each package size shares a common feature set and control functions with a tailored power train. The power trains, although not identical, are simply scaled according to the specific output voltage and power requirements. The end result is a family of products sharing predictable and repeatable performance characteristics, varying only in power level; therefore, when migrating from one case size to another, there are no hidden surprises. The 48Vdc input family is available with outputs from 2.0 to 48 Volts and power levels from 50 to 500 Watts. At the present time, solutions exist in the following package sizes:
Micr o 1.45 x 2.28 x 0.5 Up to 150 Watts
This design guide provides complete electrical, mechanical, thermal management, mounting and manufacturing data enabling rapid trouble free design-in of Vicors 2nd Generation of DC-DC converters. It includes sections on board layout, test and measurement and input transient protection and filtering. Data sheets, including mechanical diagrams, are available as PDF files through our web site and Vicors world-wide technical support centers may also be accessed via voice, facsimile and E-mail.

Primary Control (PC Pin)
Module Ena ble/Disa ble
The module may be disabled by pulling PC below 2.3V with respect to -Input. This may be done with an open collector transistor, relay, or optocoupler. Multiple converters may be disabled with a single transistor or relay either directly or via ORing diodes. See Fig.1.
Module Alar m
The module contains watchdog circuitry which monitors input voltage, operating temperature and internal operating parameters. In the event that any of these parameters are outside of their allowable operating range, the module will shut down and PC will go low. PC will periodically go high and the module will check to see if the fault (as an example, overtemperature) has cleared. If the fault has not been cleared, PC will go low again and the cycle will restart. The SC pin will go low in the event of a fault and return to its normal state after the fault has been cleared. See Fig. 2, 4.

PR Pin
Parallel Opera tion
A unique feature has been designed into Vicors 2nd Generation converter modules which facilitates parallel operation for power expansion or redundancy. The PR pin is a bi-directional port that transmits and receives information between modules. The pulse signal on the parallel (PR) bus serves to synchronize the high frequency switching of each converter which in turn forces them to load share. These modules possess the ability to arbitrate the leadership role; i.e., a democratic array. The module that assumes command transmits the sync pulse on the parallel bus while all other modules on the bus listen. pins of parallel modules to insure that all PR pins are referenced to the same potential. Modules should be placed physically close to each other and wide copper traces (0.75in., 2oz. copper) should be used to connect power input pins. A dedicated layer of copper is the ideal solution. Some applications require physical separation of paralleled modules on different boards, and /or input power from separate sources. In these cases, transformer coupling of the PR signal, per figure 8, is required to prevent inter-module common mode bounce from interfering with the sync pulse transmission. High speed buffering may be required with large arrays or if the distance between modules is greater than a few inches. This is due to the fact that all modules, except the one thats talking, are in the listening mode. Each listener presents a load to the master (talker) which is approximately 500 ohms shunted by 30pF capacitance. Long leads for the interconnection introduce losses and parasitic reactance on the bus which can attenuate and distort the sync pulse signal. The bandwidth of the bus must be at least 60MHz and the signal attenuation less than 2dB. In most cases transformer coupling without buffering is adequate. Again careful attention must be given to layout considerations. Please consult with applications engineering at any Vicor technical support center for additional information.

Compa tible interface architectures include the following: DC coupled single-wire interface. All PR pins are directly connected to one another. This interface supports current sharing but is not fault tolerant. Minus In pins must be tied to the same electric potential. AC coupled single-wire interface. All PR pins are connected to a single communication bus through .001F (500V) capacitors. This interface supports current sharing and is fault tolerant except for the communication bus. See Fig. 7. Transformer coupled interface. Modules or arrays of modules may also be interfaced to share a load while providing galvanic isolation between PR pins via a transformer coupled interface. For large arrays, buffering may be required. The power source for the buffer circuit may be derived from PC pins. For arrays of four or more modules, the transformer coupled interfaced is recommended. See Fig. 8. Parallel opera tion considera tions Care must be taken to avoid introducing interfering signals (noise) onto the parallel bus as this may prevent proper load sharing between modules. One possible source of interference is input ripple current conducted via the plus and minus input power pins. The PR signal and DC power input share a common return which is the negative input pin. Steps should be taken to de-couple AC components of input current from the parallel bus. The input to each converter (designated as + and - pins on the input side of the module) should be bypassed locally with a 0.2F ceramic or film capacitor. This provides a shunt path for input ripple current. A Y-rated capacitor should be connected between the negative input pin and baseplate of each module, thus creating a shunt path for common mode components of current. Attention to the PC board artwork should minimize the parasitic impedance between negative input

The PR pin supports paralleling for increased power with N+1 (N+M) redundancy and phased array capability. Modules of the same input voltage, output voltage, and power level will current share if all PR pins are suitably interfaced. Output Voltage Programming
The output voltage of the converter can be adjusted or programmed via fixed resistors, potentiometers or voltage DACs. See fig. 14 and 15.
Tr im Up
1. The converter is rated for a maximum delivered power. To ensure that maximum rated power is not exceeded, reduce maximum output current by the same percentage increase in output voltage. 2. The trim up resistor must be connected to the +sense pin (+out pin on a Micro.) 3. Do not trim the converter above maximum trim range (+10%) or the output over voltage protection circuitry may be activated.
Tr im Down
1. This converter is NOT a constant power device; it has a constant current limit. Hence, available output power is reduced by the same percentage that output voltage is trimmed down. Do not exceed maximum rated output current. 2. The trim down resistor must be connected to the -sense pin (-out pin on a micro).

Safety Considera tions
Fusing Safety agency conditions of acceptability require that the module (+) input terminal be fused and the baseplate of the converter be connected to earth ground. The following table lists the acceptable fuse types and current rating for the 48V input family of DC-DC converters.
between the -input and the circuitry connected to the PC pin or damage to the module will result. Circuits which derive their power from the PC pin must not exceed 1.5mA. Do not do not drive the PC pin with external circuitry. Do not attempt to control the output of the converter by PWM modulation of the PC pin. For applications where the converter will be disabled on a regular basis or where capacitance is added to this pin, please contact Vicor applications engineering.
The location of the fuse must be in series with the positive(+) input lead. Fusing the negative input lead does not provide adequate protection as the PR and PC terminals of the converter are referenced to the - input. If a fuse located in the - input lead were to open, the PR and PC terminals would rise to the potential of the + input. This could damage any converter or circuitry connected to these pins. The fuse should not be located in an area with a high ambient temperature as this will lower the current carrying rating of the fuse.
Thermal and Voltage Hazards Vicor component power products are intended to be used within protective enclosures. Vicor DC-DC converters can work comfortably at baseplate temperatures which could be harmful if contacted directly. Voltages and high currents (energy hazard) present at the terminals and circuitry connected to them may pose a safety hazard if contacted or if stray current paths develop. Systems with removable circuit cards or covers which may expose the converter(s) or circuitry connected to them should have proper guarding to avoid hazardous conditions. PC Pin The PC pin should only be used to disable the module, provide a bias to input referenced circuitry or communicate status of the module.
The PC pin is referenced to the - Input pin. All circuits which connect to the PC pin must use the -input as the reference. Do not break the connection

with a number of converters on each card would benefit by having a PR coupling transformer at the entry point of each card, however no coupling transformer would be required between each converter on the card. Do not externally drive the PR pin. Connection to this pin is limited to Vicor modules only. Refer to page 10, "Control Functions and Output Considerations" for additional information on parallel operation.
Output Connections
For systems which charge batteries, subject the module to dynamic loading, or loads which have large reactive components, please contact Vicor applications engineering to discuss your application. Do not externally drive the output of the module higher than its nominal or trimmed setpoint voltage. Modules which are used to charge batteries should use a diode in series with the output of the module. The charge current must be externally controlled to insure that the module is not operated in excess of its power rating. Current carrying conductors should be sized to minimize voltage drops. Do not use output ORing diodes with parallel arrays of micro modules.

Enhanced Common-Mode and Differential-Mode FIltering
All switching power supplies generate potentially interfering signals as a result of high frequency, high power switching. The Vicor power converter topology, to a large extent, addresses the problem at the source by the use of a quasi-resonant, zero current switching topology. The switching current waveform is a half sine wave that generates far less conducted and radiated noise in both frequency spectrum and magnitude. EMI filtering, if properly designed and implemented, reduce the magnitude of conducted noise an additional 40-60dB, and as a result, the noise radiated by the power conductors is reduced proportionally. Conducted noise on the input power lines can occur as either differential-mode or common-mode noise currents. Differential-mode noise, largely at low frequencies, appears across the input conductors at the fundamental switching frequency and its harmonics. Common-mode noise is measured between the converters input conductors and ground, having mostly high-frequency content. Some basic guidelines to follow for successful EMI filtering are as follows: 1. Keep current loops small. The ability of a conductor to couple energy by induction and radiation is reduced accordingly. 2. For conductor pairs, use wide (low Z) copper traces aligned above and below each other. 3. Locate filters at the source of interference; i.e., the power converter. 4. Filter component values should be chosen with consideration given to the desired frequency range of attenuation. For example, capacitors are self resonant at some frequency, beyond which they look inductive. Keep bypass capacitor leads as short as possible. 5. Locate components on the board with consideration given to proximity of noise sources to potentially susceptible circuits. The FiltMod is an input line filter module that has been optimized for use with 2nd Gen DC-DC converters. When used in conjunction with the recommended external components and layout, it will significantly reduce the differential and common-mode noise returned to the power source. The FiltMod meets the requirements of EN55022 B, FCC B, and Bellcore GR-001089-CORE, Issue 2 when used with any combination of 2nd Generation converters up to maximum rated power. It can accommodate up to 75Vdc input (100Vdc for 100 ms), and it comes in 8 and 12 Amp versions. It is packaged in a micro-size module. (2.28 x 1.45 x 0.5 inches / 57,9 x 36,8 x 12,7 mm). In general, DC-DC converters should be properly bypassed, even if no EMI standards need to be met. Bypass Vin and Vout pins to each DC-DC module baseplate as shown in Figure 16. Capacitor lead length should be as short as possible. In most applications, bypass caps on the input side are 4700 pF Y capacitors (Vicor P/N 01000) carrying the appropriate safety agency approval. Bypass caps on the output side are 0.01F ceramic capacitors rated at 500V (Vicor P/N 01501). EMI can be very application dependent. A packaged filter accessory may not always be the right answer, and the general practice of bypassing Vin and Vout may not produce optimal results. You may have to adjust the values depending on the severity of common mode and differential mode noise. Input transient suppression should be used in applications where source transients may be induced by load changes, blown fuses, etc. The level of transient suppression required will depend on the expected severity of the transients. A zener diode, TRANSORB, or MOV (Z1) will provide transient suppression, act as a voltage clipper for DC input spikes, and provide reverse input voltage protection.

The device voltage rating should be chosen above high line voltage limits to avoid conducting during normal operation which would result in overheating. When the FiltMod is used in combination with the IAM48, the overall system meets the input transient immunity requirements of ETS 300 386-1, Class 2 and Bellcore, TR-NWT-000499. It also meets the EMI requirements of EN55022 level B, FCC Level B, and Bellcore GR-001089-CORE, Issue 2. Figure 17 shows an alternate solution based on the use of FIAM (Filter/Input Attenuation Module). The
FIAM provides similar levels of EMI attenuation, transient protection and inrush current limiting as the combination Filtmod and IAM48 with the advantage of being housed in a single, mini-sized module. Figure 19 shows a conducted noise curve from 0.15 MHz to 30 MHz of a FIAM used with a V48A12C500A module, together with the recommended external components. Figure 20 shows a conducted noise curve over the same range when a V48B24C250A module is used. These experimental results are well within the limits of EN55022 B in both cases.

Efficiency
Efficiency is defined as the ratio of delivered output power to converter input power and is a basic figure of merit that can be used to relate power dissipation directly to converter output power. It is a function of input voltage, input voltage range, temperature, output voltage and output power or current. Efficiency affects the design and size of the cooling system as well as the power system components needed to power the system fuses, filters, batteries, etc. Efficiency is also a key parameter in battery backed up systems found in central offices, customer premises and remote sites. The higher the efficiency, the longer a system will continue to operate from a battery given a fixed Ampere-hour capacity. A system with an efficiency rating of 85% will reduce the dissipation by approximately a factor of 1/2 versus a system with 75% efficiency. The accuracy of efficiency measurements, like other parameters, are affected by technique and equipment. Separate DVMs for input and output voltage measurements are required as are accurate current measuring devices for both input and output current.

Regulation
Regulation is the ability of a power supply or a DC-DC converter to maintain an output voltage within a specified tolerance independent of changing conditions of input voltage and /or output load. Regulation measurements usually involve changing input voltage or output load conditions while measuring the output voltage. Measurement techniques can adversely affect the accuracy of the measurement, so the following guidelines should be observed.
Guidelines
Make all voltage measurements as close to the input and output pins as possible. Use an electronic load with appropriate sized conductors. Do not use the integral volt meter of the electronic load to measure output voltage; use a separate DVM. Be certain to properly cool the DC-DC converter as the tests are run. A small cooling fan directed on the module is usually sufficient for tests of a short duration. Make certain to use test equipment in good working order and properly calibrated. Make all connections including local sense if applicable, observing correct polarity before turning on voltage source.

Output Ripple and Noise
Output ripple & noise is defined as the sum of periodic and random deviations (PARD) present on the DC output. The periodic (ripple) portion is the unwanted AC content superimposed on the DC output and harmonically related to the frequency of the input line or switching frequency of the converter. Noise is the aperiodic (random) content unrelated to the line or switching frequency. Ripple & noise is measured over a defined bandwidth and is usually expressed as a peak to peak value and will vary with input line voltage and load current. Measurement of ripple and noise is adversely affected by the use of a ground probe because of inductance not present on the signal lead. These differing impedances convert common-mode signals to differential signals which are summed with the true differential signal on the scope display. To check for common-mode noise, place the oscilloscope probe and the ground lead of the probe (tied together) to either output pin, positive or negative. If the noise is common-mode, you will see noise even thought you are looking at the same point. This component of noise represents the error in the differential noise measurement. The common-mode component can be reduced substantially by eliminating the probe ground lead and measuring with the scope barrel or with a coaxial adapter. See illustration.
Insert probe into female receptacle (E.F. Johnson #129-0701-301) for proper output differential noise measurement technique

Soldering Guidelines
Wave Soldering. Preheating of the PCB is generally required for wave soldering operations to ensure adequate wetting of the solder to the PCB. The recommended temperature for PCB topside is 95-120C prior to the molten wave. Thick, multilayer PCBs should be heated toward the upper limit of this range, while simple two layer PCBs should be heated to the lower limit. These parameters are consistent with generally accepted requirements for circuit card assembly.
The power module is often much more massive than other components mounted to the PCB. During wave solder preheating, the pins will dissipate much of their absorbed heat within the module. The best way to improve the soldering of the module is to increase the dwell time in the molten wave. Approximately 5 seconds of exposure to the molten wave is required to achieve an acceptable solder joint. These guidelines were established for a molten wave temperature of 465-500 F which is the approximate operational range in current PCA operations. PCAs with SMT components on the bottomside are normally run at the lower end of this range. module pins is as follows: Maxi signal pins 3 Maxi corner pins 5 Mini signal pins 3 Mini corner pins 4 Micro signal pins 2 Micro corner pins 3 to to to to to to 5 8 5 7 4 5 seconds seconds seconds seconds seconds seconds
It is recommended that a no-clean flux be used when soldering. If this is not possible the following precautions must be followed to prevent damage to the module.
Post Solder Cleaning. Vicor modules are not hermetically sealed and must not be exposed to liquid, including but not limited to cleaning solvents, aqueous washing solutions or pressurized sprays. Cleaning the back side of the PCB is acceptable provided no solvent contacts the body of the module. Vicor modules should be soldered using no-clean flux solder in order to prevent residue buildup on the module.
Hand Soldering. A tip temperature of 700-750 F is recommended. The time will vary depending on the PCB thickness and the amount of copper adjacent to the pin pads. Thicker PCBs with more copper around the solder pads will require more time because of the heatsinking effect of the PCB and copper. A larger (higher wattage) soldering tip can be used to compensate for this situation. Tip temperature, however, should not be increased above 750F.
