PICO-GUARD Fiber Optic Safety Systems
PLEASE READ: Information pertaining to all PICO-GUARD Hookup Drawings
USSI Device Connections

OSSD Output Connections

The PICO-GUARD controller provides two Universal Safety Stop


Interface (USSI) inputs. Each two-channel input is designed to
monitor stop signals from various types of stop controls or
devices, including:
E-stop switches

Both Output Signal Switching Device (OSSD) outputs must be


connected to the machine control so that the machines safetyrelated control system interrupts the circuit or power to the
Machine Primary Control Element(s) (MPCE), resulting in a nonhazardous condition.
Final Switching Devices (FSDs) typically accomplish this when the
OSSDs go to an OFF state.

Rope pull switches


Mechanical safety interlock switches
Safety outputs from safety light screens (contacts or Banner
handshake-compatible solid-state safety outputs)
Safety outputs from safety modules (contacts or Banner
handshake-compatible solid-state safety outputs)
Safety outputs from other PICO-GUARD controllers (Banner
handshake-compatible solid-state safety outputs)

WARNING Installing Multiple USSI

Devices

Whenever two or more USSI devices (contact


output) are connected to the same USSI input,
contacts of each output channel must be
connected together in series. This series combination is then wired
to the respective USSI input (i.e., a to b, and c to d). See the PICOGUARD Application and Design Guide for further information.

Appendices

Never connect the contacts of multiple USSI devices in


parallel to the PICO-GUARD USSI inputs. Parallel connection
of two or more contacts to one USSI input defeats the switch
contact monitoring ability of the PICO-GUARD controller and
creates an unsafe condition, which could result in serious
injury or death.
When two or more USSI devices are used, each device must
be individually actuated (engaged), then-armed. Also if using
USSI 1 input, the PICO-GUARD controller must be reset. This
allows the monitoring circuits to check each switch and its
wiring to detect faults.
Failure to test each switch individually in this manner could
result in undetected faults and create an unsafe condition,
which could result in serious injury or death.

WARNING . . . Interfacing of Both OSSDs

Both of the OSSD (Output Signal Switching


Device) outputs must be connected to the
machine control so that the machines safetyrelated control system interrupts the circuit to the machine primary
control element(s), resulting in a non-hazardous condition.
Never wire any intermediate device(s) in such a manner that
the safety function can be suspended, overridden, or defeated,
unless accomplished in a manner at the same or greater
degree of safety.

WARNING . . . OSSD Interfacing

To ensure proper operation, the PICO-GUARD


OSSD output parameters and machine input
parameters must be considered when
interfacing the PICO-GUARD solid-state OSSD outputs to
machine inputs.
Machine control circuitry must be designed so that the
maximum load resistance value is not exceeded and so that
the maximum specified OSSD OFF-state voltage does not
result in an ON condition.
Failure to properly interface the OSSD outputs to the guarded
machine could result in serious bodily injury or death.

WARNING Arc Suppressors

Never install arc suppressors directly across


the output contacts of any safeguarding
device. If arc suppressors are used, they must
be installed across the load. It is possible for the suppressors
to fail as a short circuit.

The USSI response time must be included in the


separation distance calculation of the USSI
device being installed.

Failure to properly determine the separation distance could


result in serious bodiy injury or death.

FSD Interfacing Connections


Final Switching Devices (FSDs) can take many forms, though the
most common are captive contact, forced-guided relays or
interface modules. The mechanical linkage between the contacts
allows the device to be monitored by the external device
monitoring (EDM) circuit for certain failures.
Depending on the application, the use of FSDs can facilitate
controlling voltage and current that differs from the OSSD outputs
of the PICO-GUARD. FSDs can also be used to control an
additional number of hazards by creating multiple safety stop
circuits.
Safety Stop Circuits

A safety stop allows for an orderly cessation of motion for


safeguarding purposes, which results in a stopping of motion and
removal of power from the MPCEs (assuming this does not create
additional hazards). A safety stop circuit typically comprises a
minimum of two normally open (N.O.) contacts from captivecontact, forced-guided relays, which are monitored (through EDM)
to detect certain failures in order to prevent the loss of the safety
function. Such a circuit can be described as a safe switching
point. Typically, safety stop circuits are either 1-channel (single
channel), which is a series connection of at least two N.O.
contacts; or 2-channel (dual channel), which is a separate
connection of two N.O. contacts. In either method, the safety
function relies on the use of redundant contacts to control a single
hazard (if one contact fails ON, the second contact will arrest the
hazard and prevent the next cycle from occurring).
The interfacing of the safety stop circuits must be accomplished so
that the safety function can not be suspended, overridden, or
defeated, unless accomplished in a manner at the same or greater
degree of safety as the machines safety related control system that
includes the PICO-GUARD.
The normally open safety outputs from an interface module
provide a series connection of redundant contacts that form safety
stop circuits for use in either 1-channel or 2-channel control.

The possibility of a failure to the wiring increases as the physical


distance between the FSD safety stop circuits and the MPCEs
increase, as the length or the routing of the interconnecting wires
increases, or if the FSD safety stop circuits and the MPCEs are
located in different enclosures. For this reason, 2-channel control
with EDM monitoring should be used in any installation where the
FSDs are located remotely from the MPCEs.

For this reason, 1-channel control interfacing should be used only


in installations where FSD safety stop circuits and the MPCEs are
mounted within the same control panel, adjacent to each other, and
are directly connected to each other; or where the possibility of
such a failure can be excluded. If this can not be achieved, then 2channel control should be used.
Methods to exclude the possibility of these failures include, but are
not limited to:
Physically separating interconnecting control wires from each
other and from secondary sources of power.
Routing interconnecting control wires in separate conduit, runs,
or channels.
Locating all elements (modules, switches, and devices under
control) within one control panel, adjacent to each other, and
directly connected with short wires.
Properly installing multi-conductor cabling and multiple wires
through strain-relief fittings. (Over-tightening of a strain-relief can
cause short-circuits at that point.)
Using positive-opening or direct-drive components, installed and
mounted in a positive mode.
External Device Monitoring
It is strongly recommended that one normally closed, forcedguided monitoring contact of each MPCE (or FSD) be connected to
EDM inputs. If this is done, proper operation of the MPCEs will be
verified. Monitoring MPCE contacts is one method of maintaining
control reliability.

CAUTION . . . EDM Monitoring

If the system is configured for No Monitoring,


it is the users responsibility to ensure that
this does not create a hazardous situation.

2-Channel (Dual-Channel) Control


Two-channel control provides the ability to electrically extend the
safe switching point beyond the FSD contacts. With proper
monitoring (i.e., EDM), this method of interfacing is capable of
detecting certain failures in the control wiring between the safety
stop circuit and the MPCEs. These failures include a short-circuit of
one channel to a secondary source of energy or voltage, or the
loss of the switching ability of one of the FSD outputs. Such
failures could lead to the loss of redundancy or to a complete
loss of safety, if not detected and corrected.

1-Channel (Single-Channel) Control


One-channel control, as mentioned, uses a series connection of
FSD contacts to form a safe switching point. After this point in the
machines safety-related control system, failures can occur that
would result in the loss of the safety function (such as a shortcircuit to a secondary source of energy or voltage).

NOTE: EDM AND CONTROL RELIABILITY


In the U.S., Control Reliability requires that a single failure
does not prevent a normal stop from occurring, or issues an
immediate stop command, and the next cycle is prevented
from occurring until the fault is corrected.
A common method of satisfying these requirements is through
the use of 2-channel control with monitoring, where a normally
closed, forced-guided contact of each MPCE (or FSD) is wired
to the EDM inputs.

EZ-SCREEN Systems
PLEASE READ: Information pertaining to all EZ-SCREEN Hookup Drawings
EZ-SCREEN receivers are powered by 24V dc, and have two solid-state outputs, which are designated OSSD1 and OSSD2 (OSSD = Output Signal
Switching Device). These OSSDs are rated to switch loads up to 0.5 amps at 24V dc. It is unlikely that the OSSDs will directly interface to Machine
Primary Control Elements (MPCEs), which typically draw more current and/or require a different control voltage.
The hookup drawing for an EZ-SCREEN receiver on the next page shows the OSSDs connected to
FSDs (Final Switching Devices). The FSDs must be safety relays (with forced-guided contacts)
which each offer a normally-closed monitor contact. The monitor contacts are connected to the
EDM (External Device Monitoring) inputs of the EZ-SCREEN receiver (see hookup drawing).
Banner offers interface modules IM-T-9A and IM-T-11A, either of which allows a safe interface
between an EZ-SCREEN receiver and the MPCEs of the machine to be controlled. The two
modules are identical, with the exception that model IM-T-11A offers a normally-closed auxiliary
(non-safety) output. The safety output contacts of either IM-T interface module can switch either
ac- or dc-operated loads at up to 6 amps.

Output Relay Connections


The hookup diagrams for IM-T interface modules on page 305 show output relay connections in
a generic machine interface. The connections between the IM-T interface module and the
machine primary control elements must be direct, and arranged so that any single wiring fault
will not result in a circuit failure to a potentially dangerous state.
MPCE 1 is an electrically powered element of the guarded machine that directly controls the normal
operating motion of the machine; it must be last (in time) to operate when motion is either initiated
or arrested. MPCE 2 is an electrically powered element of the guarded machine (in a different
control path from MPCE 1) that directly controls the normal operating motion of the guarded
machine; it must be last (in time) to operate when machine motion is either initiated or arrested.
The output contacts of the IM-T-..A module must be connected, as shown in the following
diagrams, to control power to Machine Primary Control Elements #1 and #2.
Many different types of mechanisms are used to arrest dangerous machine motion. Examples include mechanical braking systems, clutch mechanisms, and combinations of brakes and clutches.
Additionally, control of the arresting scheme may be hydraulic or pneumatic.

Each of the two Machine Primary Control


Elements (MPCE 1 and MPCE 2) must be
capable of immediately stopping the dangerous machine motion, irrespective of the
state of the other. These two channels of
machine control need not be identical, but
the stop time performance of the machine
(Ts, used to calculate the separation
distance) must take into account the slower
of the two channels.
Some machines offer only one primary
control element. For such machines, it is
necessary to duplicate the circuit of the
single MPCE to add a second machine
primary control element.

WARNING . . .
Use of Arc Suppressors

If arc suppressors are used,


they MUST be installed as
shown across the coils of the machine
control elements. NEVER install
suppressors directly across the contacts of
the IM-T-..A Module! It is possible for
suppressors to fail as a short circuit. If
installed directly across the contacts of the
IM-T-..A Module, a short-circuited suppressor
will create an unsafe condition.

WARNING . . . Maintain Control Reliability

NEVER wire an intermediate device (e.g., a programmable logic controller/PLC), other than a safety relay, between any safety output
of the IM-T-..A Interface Module and the Machine Primary Control Element it switches. To do so sacrifices the control reliability of the
control-to-machine interface, and creates an unsafe condition. Whenever a safety relay is added as an intermediate switching device, a
normally-closed forced-guided monitor contact of that relay must be added to the series feedback loop. (Reference ANSI B11.1 1988, Appendix B4)

As a result, MPCEs may be of several control types, including a wide variety of contactors and electromechanical valves. If your machine documentation leaves any doubt about the proper connection points for the IM-T-..A Module output relay contacts, do not make any connections. Contact
the machine builder for clarification regarding connections to the MPCEs.

MICRO-SCREEN Fixed Beam Blanking

Standard Series

The fixed blanking feature may be programmed if beams are blocked by


one or more fixed objects. Fixed blanking requires an emitter/receiver pair
with 16 or more beams (over 4" long). Fixed blanking is limited to 30% of
the total number of beams, up to a maximum of 12 beams. Contact

MICRO-SCREEN Machine Interface Hookups

PLEASE READ: Information pertaining to all MICRO-SCREEN Hookup Drawings


The following hookup diagrams show output relay connections in a generic machine interface. The connections between the MICRO-SCREEN
System outputs and the machine primary and secondary control elements must be direct, and arranged so that any single line fault or earth fault
will not result in a circuit failure to a potentially dangerous state.

Output Relay Connections


Output relay connections are made at the FSD1 (Final Switching Device 1), FSD2 (Final Switching
Device 2), and SSD (Secondary Switching Device) terminals on the controller. These relays are energized (contacts closed) in normal operation when no obstructions are in the defined area. All relays
become de-energized (their contacts open) in a lockout condition. Relays FSD1 and FSD2 (only) deenergize in a trip condition. Before continuing, read NOTICE Regarding MPCEs, below right.
The FSD1 output relay connects to Machine Primary Control Element #1 (MPCE 1) on the guarded
machine. MPCE 1 is an electrically powered element of the guarded machine that directly controls
the normal operating motion of the machine; it must be last (in time) to operate when motion is
either initiated or arrested. The output contact of relay FSD1 must be connected, as shown in the
following diagrams, to control power to Machine Primary Control Element #1.
The FSD2 output relay connects to Machine Primary Control Element #2 (MPCE 2) on the guarded
machine. MPCE 2 is an electrically powered element of the guarded machine (in a different control
path from MPCE 1) that directly controls the normal operating motion of the guarded machine; it
must be last (in time) to operate when machine motion is either initiated or arrested. The output
contact of relay FSD2 must be connected, as shown in the following diagrams, to control power to
Machine Primary Control Element #2.
Many different types of mechanisms are used to arrest dangerous machine motion. Examples include mechanical braking systems, clutch mechanisms, and combinations of brakes and clutches.
Additionally, control of the arresting scheme may be hydraulic or pneumatic.
As a result, MPCEs may be of several control types, including a wide variety of contactors and
electromechanical valves. If your machine documentation leaves any doubt about the proper connection points for the MICRO-SCREEN System output relay contacts, do not make any connections. Contact the machine builder for clarification regarding connections to the MPCEs and MSCE.
The SSD output relay connects to the Machine Secondary Control Element (MSCE) on the guarded
machine. The MSCE is an electrically powered element of the guarded machine (independent of the
MPCEs) that is capable of removing power from the prime mover of the dangerous part of the
machine in the event of an emergency. The output contacts of the SSD relay must be connected, as
shown in the following diagrams, to the Machine Secondary Control Element such that, if a lockout
condition occurs, the motive power will be removed from the machine.

Final Switching Device

The output relays of the


MICRO-SCREEN System must be the final
switching devices for the machinery being
guarded. Never wire an intermediate
device (e.g., a programmable logic
controller - PLC), other than a safety relay,
between either FSD and the machine
primary control elements (Reference ANSI
B11.1-1988. Appendix B4). To do so results
in an unsafe condition.

NOTICE Regarding MPCEs


Each of the two Machine Primary Control
Elements (MPCE 1 and MPCE 2) must be
capable of immediately stopping the dangerous machine motion, irrespective of the
state of the other. These two channels of
machine control need not be identical, but
the stop time performance of the machine
(Ts, used to calculate the separation
distance) must take into account the slower
of the two channels.
Some machines offer only one primary
control element. For such machines, it is
necessary to duplicate the circuit of the
single MPCE to add a second machine
primary control element.

WARNING . . . Arc Suppressor Installation


If arc suppressors are used, they MUST be installed as shown across the coils of the machine control elements. NEVER install
suppressors directly across the contacts of the MICRO-SCREEN switching devices! It is possible for suppressors to fail as a short circuit.
If installed directly across the contacts of the MICRO-SCREEN switching device, a short-circuited suppressor will create an unsafe condition.

MINI-SCREEN Fixed Beam Blanking


The fixed blanking feature may be programmed if beams are blocked by one or more fixed objects. Fixed blanking
requires an emitter/receiver pair with 16 or more beams (over 4" long). Fixed blanking is limited to 30% of the total
number of beams, up to a maximum of 12 beams. Contact factory Applications Department if your application requires
fixed blanking of a greater number of beams. Programming of fixed blanking involves a simple teaching process; it is
accomplished using the Diagnostic Display and the Program switches located on the Light Screen controller board.

Output relay connections are made at the FSD1 (Final Switching Device 1), FSD2 (Final Switching
Device 2), and SSD (Secondary Switching Device) terminals on the controller. These relays are energized (contacts closed) in normal operation when no obstructions are in the defined area. All relays
become de-energized (their contacts open) in a lockout condition. Relays FSD1 and FSD2 (only) deenergize in a trip condition. Before continuing, read NOTICE Regarding MPCEs, below right.

following diagrams, to control power to Machine Primary Control Element #1.

path than MPCE 1) that directly controls the normal operating motion of the guarded machine; it
must be last (in time) to operate when machine motion is either initiated or arrested. The output
contact of relay FSD2 must be connected, as shown in the following diagrams to control power to
Machine Primary Control Element #2.
Many different types of mechanisms are used to arrest dangerous machine motion. Examples include mechanical braking systems, clutch mechanisms, and combinations of brakes and clutches.
Additionally, control of the arresting scheme may be hydraulic or pneumatic.
As a result, MPCEs may be of several control types, including a wide variety of contactors and
electromechanical valves. If your machine documentation leaves any doubt about the proper connection points for the MINI-SCREEN System output relay contacts, do not make any connections. Contact the machine builder for clarification regarding connections to the MPCEs and MSCE.

Appendices

The SSD output relay connects to the Machine Secondary Control Element (MSCE) on the guarded
machine. The MSCE is an electrically powered element of the guarded machine (independent of the
MPCEs) that is capable of removing power from the prime mover of the dangerous part of the
machine in the event of an emergency. The output contacts of the SSD relay must be connected, as
shown in the following diagrams to the Machine Secondary Control Element such that, if a lockout
condition occurs, the motive power will be removed from the machine.

WARNING . . .
Final Switching Device

The output relays of the MINISCREEN System must be the final switching devices for the machinery being guarded. Never wire an intermediate device
(e.g., a programmable logic controller PLC), other than a safety relay, between
either FSD and the machine primary
control elements (Reference ANSI B11.11988. Appendix B4). To do so results in an
unsafe condition.

NOTICE Regarding MPCEs


Each of the two Machine Primary Control
Elements (MPCE 1 and MPCE 2) must be
capable of immediately stopping the dangerous machine motion, irrespective of the
state of the other. These two channels of
machine control need not be identical, but
the stop time performance of the machine
(Ts, used to calculate the separation
distance) must take into account the slower
of the two channels.
Some machines offer only one primary
control element. For such machines, it is
necessary to duplicate the circuit of the
single MPCE to add a second machine
primary control element.

WARNING . . .
Arc Suppressor Installation

If arc suppressors are used, they MUST be installed as shown across the coils of
the machine control elements. NEVER install suppressors directly across the
contacts of the MINI-SCREEN switching devices! It is possible for suppressors to fail as a short
circuit. If installed directly across the contacts of the MINI-SCREEN switching device, a shortcircuited suppressor will create an unsafe condition.

The following hookup diagram shows output relay connections in a generic machine interface. The connections between the MACHINE-GUARD and
PERIMETER-GUARD System outputs and the machine primary and secondary control elements must be direct, and arranged so that any single line
fault or earth fault will not result in a circuit failure to a potentially dangerous state.

Two-Hand-Control Modules Machine Interface Hookups

PLEASE READ: Information pertaining to all Two-Hand-Control Module Hookup Drawings


The following hookup drawings show two-hand-control module output relay connections in a generic machine interface. The redundant output
circuits of the two-hand-control module connect to Machine Primary Control Elements (MPCEs). A Machine Primary Control Element is defined as
an electrically powered device, external to the two-hand-control module, which directly controls the machines normal operating motion in such a
way that it is the last (in time) to operate when motion is either initiated or arrested. Some older machines offer only one MPCE. For such machines,
it is necessary to add a second MPCE to establish control reliability.
To satisfy the requirements of Safety Category 4 per EN 954-1, each Machine Primary Control Element must offer a normally-closed, forced-guided
monitor contact. One normally-closed monitor contact from each Machine Primary Control Element is wired as shown in the following diagrams. In
operation, if one of the switching contacts of any Machine Primary Control Element fails in the shorted condition, the associated monitor contact
will remain open. This feedback loop allows the circuit of the two-hand-control module to monitor the state of the MPCEs, and to prevent a
successive machine cycle, if an MPCE fault is detected. When MPCE monitor contacts are not available, a jumper wire must be installed across the
monitor input of the two-hand-control module.

DUO-TOUCH output and the machine control element it switches. To do so sacrifices the control reliability of the control-to-machine
interface, and creates an unsafe condition. Whenever a safety relay is added as an intermediate switching device, a normally closed forced-guided
monitor contact of that relay must be added to the series feedback loop between DUO-TOUCH or DUO-TOUCH SG terminals X1 and X2.

WARNING . . . Use of Electronic Hand Controls

Electronic (i. e. - powered) hand controls include optical touch buttons, capacitive touch buttons and similar devices. When electronic
hand controls are used as input switches for a DUO-TOUCH or DUO-TOUCH SG module, the hand controls and the DUO-TOUCH or DUOTOUCH SG module must be powered from the same voltage source.

Failure to power the DUO-TOUCH or DUO-TOUCH SG module and associated electronic hand controls from the same voltage source creates a potentially
dangerous condition.

If power is applied to the DUO-TOUCH or DUO-TOUCH SG module before power is applied to the electronic hand controls, and if the electronic hand
controls are both actuated at the time they are powered, an output from the DUO-TOUCH or DUO-TOUCH SG module will result which may trigger
machine motion. Furthermore, electronic hand controls cannot guarantee the state of their output at the time power is applied to them.

Emergency Stop Safety Modules

PLEASE READ: Information pertaining to all E-Stop Safety Module Hookup Drawings
The following hookup drawings show E-stop safety module output relay connections in a generic machine interface. The redundant output circuits
of the E-stop module connect to Master Stop Control elements (MSCs). A Master Stop Control element is defined as an electrically powered device,
external to the E-stop safety module, which stops the machinery being controlled by immediately removing electrical power to the machine and
(when necessary) by applying braking to the dangerous motion (reference ANSI B11.19, Section 5.2: Stop Control). This stopping action is
accomplished by removing power to the actuator coil of any Master Stop Control element.
To satisfy the requirements of Safety Category 4 per EN 954-1, each Master Stop Control element must offer a normally-closed, forced-guided
monitor contact. One normally-closed monitor contact from each Master Stop Control element is wired, as shown, in the following diagrams. In
operation, if one of the switching contacts of any Master Stop Control element fails in the shorted condition, the associated monitor contact will
remain open. Therefore, it will not be possible to reset the E-stop module.

WARNING . . . Use of Arc Suppressors

If arc suppressors are used, they MUST be installed as shown across the actuator coil of the Master Stop Control Elements (MSC1 to
MSC4). NEVER install suppressors directly across the output contacts of the E-Stop Safety Module. It is possible for suppressors to fail
as a short circuit. If installed directly across the output contacts of the Safety Module, a short-circuited suppressor will create an unsafe condition.

WARNING . . . Multiple E-Stop Switches


Whenever two or more E-stop switches are connected to the same E-Stop Safety Module, the contacts of both switches must be
connected together in series. This series combination is then wired to the respective Safety Module input. Never connect the contacts of
multiple E-Stop switches in parallel to the E-Stop Safety Module inputs; this defeats the switch contact monitoring ability of the
Safety Module, and creates an unsafe condition.

Also, when two or more E-Stop switches are used, each switch must be individually actuated (engaged), then re-armed and the E-Stop Safety
Module reset (if using manual reset mode). This allows the monitoring circuits to check each switch and its wiring to detect faults. Failure to test each
switch individually in this manner could result in undetected faults and create an unsafe condition.

WARNING . . . Reset Routine Required

Appendices

ANSI B11 and NFPA 79 standards require that a reset routine be performed after returning the E-stop switch to its closed-contact
position (when arming the E-stop switch). When automatic reset is used, an alternate means must be established to require a reset
routine, after the E-stop switch is armed. Allowing the machine to restart as soon as the E-stop switch is armed creates an
unsafe condition.

WARNING . . .

NEVER wire an intermediate device (for example, a programmable logic controller), other than a Safety Relay, between an E-Stop
Safety Module output and the Master Stop Control Element it switches. To do so sacrifices the control reliability of the control-tomachine interface, and creates an unsafe condition. Whenever a Safety Relay is added as an intermediate switching device, a normally
closed forced-guided monitor contact of that relay must be added to the series feedback loop between the Safety Module monitor contact input
terminals. (Reference ANSI B11.1 1988, Appendix B4)

PLEASE READ: Information pertaining to all Safety Mat Monitoring Module Hookup Drawings
The following hookup drawing shows safety mat monitoring module output relay connections in a generic machine interface. The output channels
of the safety mat monitoring module connect to Master Stop Control elements (MSCs). A Master Stop Control element is defined as an electrically
powered device, external to the safety mat monitoring module, which stops the machinery being controlled by immediately removing electrical
power to the machine (when necessary) by applying braking to the dangerous motion (reference ANSI B11.19, Section 5.2: Stop Control). This
stopping action is accomplished by removing power to the actuator coil of any Master Stop Control element. To achieve control reliability, two
redundant MSCs are required to control each machine hazard.

Appendices

To satisfy the requirements of Safety Category 4 per EN954-1, each Master Stop Control element must offer a normally-closed, forced-guided
contact. One normally-closed monitor contact from each Master Stop Control element is wired to the monitoring contact input of the Primary Safety
Device, as shown in the following diagrams. In operation, if one of the switching contacts of any Master Stop Control element fails in the shorted
condition, the associated monitor contact will remain open. Therefore, it will not be possible to reset the Primary Safety Device.

Extension Modules Machine Interface Hookups

PLEASE READ: Information pertaining to all Extension Module Hookup Drawings


The following hookup drawings show safety extension module output relay connections in a generic machine interface. The output channels of the
safety extension module connect to Master Stop Control elements (MSCs). A Master Stop Control element is defined as an electrically powered
device, external to the safety extension module, which stops the machinery being controlled by immediately removing electrical power to the
machine (when necessary) by applying braking to the dangerous motion (reference ANSI B11.19, Section 5.2: Stop Control). This stopping action
is accomplished by removing power to the actuator coil of any Master Stop Control element. To achieve control reliability, two redundant MSCs are
required to control each machine hazard.
To satisfy the requirements of Safety Category 4 per EN954-1, each Master Stop Control element must offer a normally-closed, forced-guided
contact. One normally-closed monitor contact from each Master Stop Control element is wired to the monitoring contact input of the Primary Safety
Device, as shown in the following diagrams. In operation, if one of the switching contacts of any Master Stop Control element fails in the shorted
condition, the associated monitor contact will remain open. Therefore, it will not be possible to reset the Primary Safety Device.

WARNING . . . Use of Arc Suppressors

If arc suppressors are used, they MUST be installed as shown across the actuator coil of the master stop control elements (MSC1
to MSC4). NEVER install suppressors directly across the output contacts of the Safety Extension Module. It is possible for
suppressors to fail as a short circuit. If installed directly across the output contacts of the Safety Extension Module, a short-circuited suppressor
will create an unsafe condition.

WARNING . . . Maintain Control Reliability

NEVER wire an intermediate device (e.g., a programmable logic controller/PLC), other than a safety relay, between any safety output
of the Safety Extension Module and the Master Stop Control Element it switches. To do so sacrifices the control reliability of the controlto-machine interface, and creates an unsafe condition. Whenever a safety relay is added as an intermediate switching device, a normallyclosed forced-guided monitor contact of that relay must be added to the series feedback loop.

WARNING . . . Not for Use As a Stand-Alone Safety Relay


1) DO NOT connect E-stop switches, 2-hand-control switches, safety interlock switches, or similar devices directly to these
Safety Extension Modules.

2) ALWAYS connect terminals Y1 and Y2 of these Safety Extension Modules to the monitoring input of the Primary Safety Device that
controls it.

NOTICE regarding MSCs


To achieve control reliability, two redundant Master Stop Control elements
(MSCs) are required to control each machine hazard. Each MSC must be
capable of immediately stopping the dangerous machine motion, irrespective
of the state of the other. Some machines offer only one primary control
element. For such machines, it is necessary to duplicate the circuit of the
single MSC to add a second MSC.
MSCs must offer at least one forced-guided auxiliary contact which is wired to
the monitoring contact feedback input of the Primary Safety Device (see
hookup diagrams).

These Extension Modules do not have the circuitry required to perform a self-check. A single fault inside the unit or in external devices like
switches or E-Stop buttons connected to the unit can go undetected. Failure to properly connect these Safety Extension Modules to a controlreliable Primary Safety Device creates an unsafe condition.

Muting Module Machine Interface Hookups

PLEASE READ: Information pertaining to all Muting Module Hookup Drawings


USSI and MSSI Connections
The Universal Safety Stop Interface (USSI) provides for easy integration of
safeguards. This interface consists of two input channels (A & B), which are
compatible with Banner Engineering safety devices that have solid-state OSSD
outputs (with handshake verification), such as the EZ-SCREEN systems. USSI is
also compatible with devices that have normally open hard contacts or relay outputs
(voltage-free).
The Muteable Safety Stop Interface (MSSI) input is a specialized USSI that can be
muted during the non-hazardous portion of the machine cycle and provides +24V dc
supply power to the primary safety device that is to be muted.
The input channels (A & B) must meet a simultaneity requirement of 3.0 seconds
upon closing and opening. A mismatch of more than 3.0 seconds will result in a
lockout. A lockout that is due to a failure to meet simultaneity requirements can only
be cleared by cycling the MSSI (or the USSI, depending on which failed) with
simultaneity being met, and when the Module is configured for Manual Reset, then
performing a reset routine.
The MSSI and the USSI can be interfaced with safety interlocking switches, E-stop
buttons, rope/cable pull devices, and other machine control devices. To be interfaced
with a safety mat, a safety mat controller must be connected between the mat and the
interface.
To ensure Safety Category 4 per ISO 13849 (EN954-1), the USSI provides a
handshake with Banner Engineering safety devices that have OSSD solid-state
outputs. This handshake verifies that the interface of the two devices is capable of
detecting certain unsafe failures, such as a short-circuit to a secondary source of
power or to the other channel, high input resistance, or loss of signal ground.
If OSSDs are to be used without this handshake capability (i.e., non-Banner Safety
devices), interposing safety relays or interfacing modules must be used to provide
hard contacts.

OSSD Interfacing

To ensure proper
operation, the
MM-TA-12B output parameters and
machine input parameters must be
considered when interfacing the solidstate OSSD outputs to the machine

Safety Module, a short-circuited
suppressor will create an unsafe
condition.

NOTE: If the USSI is not to be used, pin 1 must be jumpered to pin 4, and pin 2 must
be jumpered to pin 3 (factory default). Do not short Channel A to Channel B.

Mute Enable Hookup


The Machine Interface connector provides connection for the Mute Enable input (ME).
Mute Enable gives the user the ability to frame or create a window of opportunity
when a mute can occur. When configured, the Mute Enable input is a contact that
must be closed before the safeguard can be muted. After the safeguard is muted,
opening of the Mute Enable input has no effect, but it must be re-closed before the
safeguard can be muted again.

To properly interface hard contacts or relay outputs, each input channel has a
corresponding handshake signal. The USSI becomes a four-wire interface to ensure
the detection of unsafe failures, as mentioned above. These contacts may come from
any of a variety of devices, including process control, emergency stop switches, gate
switches, safety mat controls, and safety light screens.

FSD Interfacing Connections
Final Switching Devices (FSDs) can take many forms, though the
most common are captive contact, forced-guided relays or
interface modules. The mechanical linkage between the contacts
allows the device to be monitored by the external device
monitoring (EDM) circuit for certain failures.
Depending on the application, the use of FSDs can facilitate
controlling voltage and current that differs from the OSSD outputs
of the PICO-GUARD. FSDs can also be used to control an
additional number of hazards by creating multiple safety stop
circuits.
Safety Stop Circuits

A safety stop allows for an orderly cessation of motion for


safeguarding purposes, which results in a stopping of motion and
removal of power from the MPCEs (assuming this does not create
additional hazards). A safety stop circuit typically comprises a
minimum of two normally open (N.O.) contacts from captivecontact, forced-guided relays, which are monitored (through EDM)
to detect certain failures in order to prevent the loss of the safety
function. Such a circuit can be described as a safe switching
point. Typically, safety stop circuits are either 1-channel (single
channel), which is a series connection of at least two N.O.
contacts; or 2-channel (dual channel), which is a separate
connection of two N.O. contacts. In either method, the safety
function relies on the use of redundant contacts to control a single
hazard (if one contact fails ON, the second contact will arrest the
hazard and prevent the next cycle from occurring).
The interfacing of the safety stop circuits must be accomplished so
that the safety function can not be suspended, overridden, or
defeated, unless accomplished in a manner at the same or greater
degree of safety as the machines safety related control system that
includes the PICO-GUARD.

Appendices

The normally open safety outputs from an interface module


provide a series connection of redundant contacts that form safety
stop circuits for use in either 1-channel or 2-channel control.
2-Channel (Dual-Channel) Control
Two-channel control provides the ability to electrically extend the
safe switching point beyond the FSD contacts. With proper
monitoring (i.e., EDM), this method of interfacing is capable of
detecting certain failures in the control wiring between the safety
stop circuit and the MPCEs. These failures include a short-circuit of
one channel to a secondary source of energy or voltage, or the
loss of the switching ability of one of the FSD outputs. Such
failures could lead to the loss of redundancy or to a complete
loss of safety, if not detected and corrected.
The possibility of a failure to the wiring increases as the physical
distance between the FSD safety stop circuits and the MPCEs
increase, as the length or the routing of the interconnecting wires
increases, or if the FSD safety stop circuits and the MPCEs are
located in different enclosures. For this reason, 2-channel control
with EDM monitoring should be used in any installation where the
FSDs are located remotely from the MPCEs.

1-Channel (Single-Channel) Control


One-channel control, as mentioned, uses a series connection of
FSD contacts to form a safe switching point. After this point in the
machines safety-related control system, failures can occur that
would result in the loss of the safety function (such as a shortcircuit to a secondary source of energy or voltage).
For this reason, 1-channel control interfacing should be used only
in installations where FSD safety stop circuits and the MPCEs are
mounted within the same control panel, adjacent to each other, and
are directly connected to each other; or where the possibility of
such a failure can be excluded. If this can not be achieved, then 2channel control should be used.
Methods to exclude the possibility of these failures include, but are
not limited to:
Physically separating interconnecting control wires from each
other and from secondary sources of power.
Routing interconnecting control wires in separate conduit, runs,
or channels.
Locating all elements (modules, switches, and devices under
control) within one control panel, adjacent to each other, and
directly connected with short wires.
Properly installing multi-conductor cabling and multiple wires
through strain-relief fittings. (Over-tightening of a strain-relief can
cause short-circuits at that point.)
Using positive-opening or direct-drive components, installed and
mounted in a positive mode.
External Device Monitoring
It is strongly recommended that one normally closed, forcedguided monitoring contact of each MPCE (or FSD) be connected to
EDM inputs. If this is done, proper operation of the MPCEs will be
verified. Monitoring MPCE contacts is one method of maintaining
control reliability.

CAUTION . . . EDM Monitoring

If the system is configured for No Monitoring,


it is the users responsibility to ensure that
this does not create a hazardous situation.

NOTE: EDM AND CONTROL RELIABILITY


In the U.S., Control Reliability requires that a single failure
does not prevent a normal stop from occurring, or issues an
immediate stop command, and the next cycle is prevented
from occurring until the fault is corrected.
A common method of satisfying these requirements is through
the use of 2-channel control with monitoring, where a normally
closed, forced-guided contact of each MPCE (or FSD) is wired
to the EDM inputs.
