As an example using Equation 2,
assume a system with 4-inch pipe

INDUSTRY INSIGHTS
Trends & analysis for pumping professionals
By Mike Pemberton
ontinuing education is a
cornerstone of maintaining
the integrity of the pump
industry. It ensures that workforce
members remain current on
industry issues and that they
work efficiently and effectively.
Because required knowledge now
encompasses the entire pumping
system, those in the pump industry
need a broad range of skills and
in-depth understanding of new
methodologies and regulations.
A growing concern among pump
manufacturing sectors in the U.S.
is the need to maintain a dynamic
workforce. If young engineers
and other technical professionals
are not recruited, retained and
developed to replace retiring
workers, the U.S. could lose ground
to foreign manufacturers.
Burdened with tuition loans,
many college graduates seek
greener pastures in higher-tech
industries that often offer more
attractive starting salaries than
the pump industry.
Training programs in pump
systems optimization could
help attract and retain talent by
providing education that supports
long-term career growth. Through
these training programs, young
engineers can extend their
knowledge of pump technology and
gain skills essential for enhancing
the efficiency and reliability of
entire pumping systems.
A successful workforce
development program must
be uniquely suited to a
manufacturers mission and
internal operating environment.
In many cases, using external
training services from third-party
providers helps expand the scope
of workforce development and
increase customized training on
essential topics.

SPECIAL REPORT
Historical Perspective
After nearly 45 years of working as a plant engineer
and energy consultant in industrial manufacturing, I
have experienced thousands of pump system anomalies,
repairs and replacements. Many of those units had been
20
Pump Efficiency
The first (and obvious) requirement for affected facilities will
be to develop (or update) their list of pumps. The old 80-20
rule should be usedyes, 20 percent of your pump systems
will be using 80 percent of the energy. Prioritize those units
that have a frequent repair history or that operate over a wide
range of process conditions.
Some pumps may have good efficiency, yet many may
surprise you, especially those with changing load conditions
or that have new variable speed drives (VSDs). Be careful:
VSDs can produce better efficiency and reduce costs, but
make sure that your support staff has expertise in electronics
and controls.
Not many VSDs will last 30 to 40 years like those
induction-motor-driven pumps of yesteryear. In fact, VSDs
have life expectancies similar to direct expansion (DX)
air-conditioning systems10 to 12 years at bestnot to
mention process downtime from harmonics, overheating,
control device failure, etc.
Pump performance curves and system operating data will
be required to conduct a technical assessment (see Figure 1).
Here are some typical systems to consider:
Site Domestic and Process Water Systems: Most larger
facilities will have dozens, if not hundreds, of water pumps
that operate continuously and intermittently. Also, there are
process pump systems in nearly all facilities that produce
hydrocarbon-based products, pharmaceuticals, foods and
medical supplies.
Many industries that identify with the climate-change
and green movements associated with conserving natural
resources have developed water use reduction levels as a key
performance indicator.
Heavy industry such as auto, chemical, pulp and paper,
rubber, and steel have a great number of pumping systems in
their facilities.
Downsizing engineering and maintenance crews in mature
facilities has resulted in less effort on pumping system
efficiency improvements. The system schematic in Figure 2
shows an overall plant water system for a typical industrial
facility. Every process indicated includes circulating pumps of
various types, sizes and vintage.
Centrifugal Air-Conditioning Systems: For larger facilities,
centralized centrifugal chiller units are often used for airconditioning (see Figure 3). Universities, hospitals and larger
office complexes may also have centrifugal systems.

Mixers or Agitators
When viscosity changes, the load on
the mixer motor also changes. A load
profi le of a good batch provides a
template for future batches.
Pumps
The more liquid pumped, the more
power it takes. However, if the pump
runs dry, the power drops off. Many
pumps do not do well when they run
dry. A load control can stop the pump
before expensive damage occurs.
