1.0 SCOPE OF SPECIFICATION

This specification provides KCGM's requirements for the design and


installation of concrete works.

2.0 DESIGN REQUIREMENTS

2.1 Design Method

Ultimate strength design shall be used.

2.2 Reinforcement for General Use

AS1302 Grade 410Y Reinforcing rods (12mm diameter and


over)
AS1302 Grade 230R (under 12mm diameter)
AS1303 Grade 450 for Spiral Binding
AS1304 Grade 450 for Welded Wire Fabric Slabs on Grade.

2.3 Coefficient of Thermal Expansion

The coefficient of thermal expansion for concrete shall be taken as:


10 x 10-6/oC.

2.4 Concrete Classes

The following classes of concrete as described on the drawings shall be used:

a) Class 15/20 ( / s)

Shall only be used as blinding concrete.

b) Class 25/20 ( /s)

Shall be used for all work not requiring special purpose concrete as
described in (a), (c) or (d).

c) Class 25/40 ( /s)

Shall be used in mass concrete work such as large footings. This


does not include structures such as crusher support blocks where it is
possible that concrete will need to be poured around congested
reinforcement.

d) Class 30/20 (s /)

Shall be used in pre-stressed concrete work and for engineered slabs


on the ground.

The sub-classification ( /s) above indicates the option of using type "D"
cement instead of ordinary portland cement.

2.5 Holding Down Bolts

AS1204 Grade 250, Fy = 250Mpa for standard embedded steel items shall be
the general standard.

2.6 Pre-Stressed Concrete


The use of pre-stressed concrete shall be subject to approval by KCGM.

2.7 Footings - Design and Layout

2.7.1 Pedestals

The top of the pedestal shall be 200mm above the nominal floor level,
with all major pedestals in the one building being at the same reduced
level.

2.7.2 Depth of Embedment into the Ground

All footings shall be located such that:


a) Where possible and within reason the underside of all footings
within the one building shall be located at the same reduced
level;

b) The top of the footing shall be located a minimum of 500mm


below the finished surface level;

c) The top of the footing shall be located a minimum of 300mm


below the underside of any slab on the ground.

2.7.3 Uplift on Footings

Where footings are located on rock, the preferred method resisting


uplift on footings shall be the use of rock anchors.

Where footings are not located by rock, the preferred method of


resisting uplift shall be by self mass (and overburden as applicable).

2.7.4 Lateral Loads on Footings

The upper 300mm of soil shall not be considered to be contributing to


the passive resistance of lateral forces.

Where rock anchors have been used to resist uplift, the residual
ground pressure may be used to resist sliding. A safety factor of 1.5

shall be applied to the force tending to reduce the residual


compression on the underside of the footing:

i.e., DL = 20 (Vertical)
WL = -30 (Vertical)
RA = 40 (Residual rock anchor force).

Therefore the ultimate shear resistance:

= u[ ( 20 + 40 ) - ( 1.5 x 30 ) ]
= u x 15

Where u is the co-efficient of friction between the rock and the footing
and shall be taken as 0.40.

The resulting shear resistance shall have a safety factor against the
actual calculated sliding force of 1.5.

2.8 Footings - Design and Layout

The weight of earth superimposed over the foundation shall be considered in


calculating the resisting moment during the erection condition.

The effect of the water table on the weight of the foundation shall be
considered when calculating the resisting moment.

Retaining walls shall have a minimum factor of safety against sliding of 1.5.
The eccentricity of the resulting force, measured from the centre line of the
base, should not exceed one sixth the width of base and the maximum
pressure should not exceed the allowable soil pressure. One or the other of
these two criteria commonly controls the width of the base.

When wind forces are resisted, then a 33% increase in the allowable soil
bearing pressure is allowed. The structure must be capable of resisting other
forces without the 33% increase in the allowable soil bearing pressure. No
increase in resistance to sliding is allowed due to the possibility of loss of
contact area between the base and soil.

All structures below or within maximum possible water table level shall be
designed with a minimum factor of safety of 1.25 against buoyancy.

2.9 Masonry Anchors

Where steelwork is to be connected to concrete without the provision of cast-


in bolts, connection shall be achieved using HILTI type HSL anchors or
equivalent when the loads are small, otherwise consideration shall be given to
the use of HILTI type HVA chemical anchors or equivalent.

2.10 Geotechnical Investigation

2.10.1 Pedestals

All geotechnical design information required for foundations on the


Fimiston Mill site shall be extracted from the Geotechnical

Investigations Report dated December 1987 prepared by Golder


Associates. Information for design at other KCGM sites shall be
subject to KCGM approval.

2.10.2 Bearing Capacity and Settlements

Bearing capacity and settlement shall be determined for works in a


manner subject to approval by KCGM.

3.0 CONCRETE INSTALLATION

3.1 Records

The Contractor shall keep accurate and up to date records of concrete work,
as follows:

a) Details of sections of work as concreted shall be shown on prints of


general arrangement drawings marked up with construction joints,
pour dates and relevant cylinder numbers;

b) Quantities and class of concrete for each section poured shall be


noted;

c) Concrete test results, obtained in accordance with Clause 3.8.8,


including compressive strength at seven (7) days and twenty-eight
(28) days and slump measurement, shall be kept available. Copies of
all test certificates shall be supplied to KCGM within seven (7) days of
the test being completed.

3.2 Inspection and Approval

All works, stages of work, materials and processes, shall be made available
for, and be subject to, the inspection and approval of KCGM.

The Contractor shall give a minimum of twenty-four (24) hours notice to


KCGM and obtain written consent before placing any concrete.

Approval by KCGM shall not relieve the Contractor of responsibility of the


work.

3.3 Excavation for Foundations

3.3.1 General
All excavations for foundations shall be true to line and level and shall
conform with the dimensions as shown on the drawings. All vertical
faces shall be barred down where necessary and the excavation shall
be cleared of all loose material and surface water immediately prior to
concrete placement.

3.3.2 KCGM's Approval


At every foundation excavation, the Contractor shall obtain, on site,
the approval of KCGM and confirmation of every foundation level with
regard to resistance to bearing and sliding, prior to placing blinding or
other such work in the preparation excavation.

3.3.3 Excavation Depth


Depth of excavation for foundations shown on the drawings shall be
interpreted as minimum depths and shall be regarded as provisional.
However, the Contractor shall receive instructions from KCGM before
proceeding below this indicated depth.

3.4 Placing of Concrete

3.4.1 Labour and Equipment


No concrete placement shall commence until all equipment and
manpower for placement, compaction and finishing are at the location
of the pour and in good condition.

Arrangements shall be made to support all walkways and barrow runs


from the blinding concrete or shuttering and clear of the reinforcement
and service ducts. All operations shall be carried out without imposing
any load on reinforcement or any embedded item which might cause
its distortion or dislocation.

The Contractor shall make available an adequate size labour force for
the operation in hand. During concreting, a competent steel fixer shall
be in attendance to adjust and correct the reinforcement if necessary.
Likewise a carpenter shall be present to ensure that formwork is
retained in place.

Equipment for chuting, pumping and conveying concrete shall be of


such size and design as to ensure a continuous supply of concrete at

the point of delivery without segregation of the materials. All such


equipment shall be subjected to KCGM approval and shall not be
used without consent.

3.4.2 Pouring

Care shall be exercised to ensure that concrete already poured is not


damaged or otherwise disturbed by operations in adjacent areas. The
concrete shall be placed in a planned manner continuously between
construction joints, generally progressing in one direction and where
the bay is inclined, in the rising direction, unless otherwise approved
by KCGM or shown on the drawings.

Concrete shall not be dropped through excessive heights by


transferred via Tremie pipe and chute method, or other methods
approved by KCGM.

All concrete shall be thoroughly compacted until it has been made to


penetrate and fill all the spaces in such a manner as to form a
monolithic mass properly bonded to any previously placed concrete.

Concrete shall be placed in layers not exceeding 600mm deep, each


layer being shallow enough to ensure that it can be fully vibrated,
including penetration into the previous layer.

The concrete shall be finished accurately to the levels, shapes and


sizes shown on the drawings and in accordance with the tolerances
laid down in this specification.

3.4.3 Hot or Cold Weather Concreting

The Contractor shall submit, for KCGM's approval, details of proposed


arrangements for the placing of all concrete where the temperature of
the air surrounding concrete pours is in excess of 32oC (thirty-two
degrees Celsius), or below 5oC (five degrees Celsius).

The temperature of the concrete at the time of delivery at the point of


placement shall be kept within the range of 10oC (ten degrees Celsius)
to 32oC (thirty-two degrees Celsius), unless otherwise approved by
KCGM.

Concrete temperature shall be recorded at the time of placing, as


directed by KCGM.

For placement of concrete in ambient temperatures below 5oC (five


degrees Celsius), adequate protection of the concrete after placement
shall be provided by covering for insulation.

For placement of concrete in ambient temperatures above 32oC


(thirty-two degrees Celsius), the Contractor shall ensure that the
holding time in the transit mixer is kept to a minimum and the concrete
is adequately cured, initially by fog sprays, and water cured for
fourteen (14) days. Incipient plastic shrinkage cracks shall be
removed by re-vibration or re-working of the surface up to the time of
initial set.

Delivery of concrete from distant batch plants shall be undertaken only


following KCGM approval. Any ready mixed concrete not placed
within sixty (60) minutes of adding water may be rejected by KCGM.
Concrete delivery shall be constant during a scheduled pour. Any
interruptions to delivery shall result in rejection by KCGM of any part of
the concrete and its removal carried out at the Contractor's expense.

3.5 Compaction of Concrete

3.5.1 Vibration
All structural concrete shall be compacted by vibration to a plan and in
a manner approved by KCGM.

For works excluding slabs of thickness less than 1500m poker


vibrators of appropriate size and of adequate number and power shall
be used.

Slabs of thickness less than 150mm shall be compacted by means of


approved vibrating screeds.

Equipment used for vibration compaction shall be kept at all times in


good working order and there shall be adequate standby units
available.

3.6 Curing of Concrete

3.6.1 General

All structural concrete shall be cured in accordance with the


requirements of AS3600.

Provided no additional concrete or finishes have to be applied to the


surface to be cured, curing shall be by spraying all surfaces with
curing compound directly after screeding.

Only curing compounds approved by KCGM may be used. Slabs


must be covered with a membrane after finishing.

Where additional concrete or non-compatible finish is required to be


applied to the cured surface, water curing shall be used, or surfaces
shall be wrapped with impervious plastic membrane. However, in the
later case, the enclosure must be completely sealed, on all sides, by
plastic welding or clamping along edges.

3.6.2 Hot Weather

When the ambient temperature exceeds 32oC (thirty-two degrees


Celsius), the Contractor shall carry out curing around initial set by fog
sprays and commence water curing for fourteen (14) days, as soon as
it is practicable. No curing compound shall be used in hot weather
placement. Vertical surfaces shall be protected by impermeable
shutters shaded from the direct heat of the sun.

3.7 Finishes

3.7.1 Formed Surfaces


The qualities of formed surface finish shall be as indicated on the
drawings and in accordance with the classification system of AS1510.
All exposed corners to finished with 20mm x 20mm mitre.

3.7.2 Upper Surfaces

Upper surface finishes shall be in accordance with the following


classes:

3.7.2.1 Class U1 - Screeded

This is a screeded finish for surfaces of roads or of foundation


beds, slabs and structural members to be covered by backfill,
subsequent stages of construction, bonded concrete topping or
cement mortar beds to receive pavings and on exposed
surfaces where a superior finish is required. It is also the first
stage for finishes U2 and U3. The finishing operations shall
consist of levelling, and screeding the concrete to produce a
uniform or plan ridged surface, surplus concrete being struck
off by a straight edge immediately after compaction.

3.7.2.2 Class U2 - Wood Float

This is a floated finish for surfaces of beds and slabs to receive


mastic pavings or block or the pavings bedded in mastic and
for exposed surfaces or pavings where a hard smooth steel
trowelled surface is not required. Floating shall be carried out
after the concrete has hardened sufficiently and may be
performed by hand or machine. Care shall be taken such that
the concrete is worked no more than necessary to produce a
uniform surface free from screed marks.

3.7.2.3 Class U3 - Steel Trowel

This is a hard smooth steel trowelled finish for surfaces of


concrete pavings, tops of walls, copings and other members
exposed to weathering, surfaces of beds and slabs to receive
think flexible sheet, and tile pavings bedded in adhesive, and
seating for bearing plates and like where the metal is in direct
contact with the concrete. Trowelling shall not commence until
the moisture film has disappeared and the concrete has
hardened sufficiently to prevent excess laitance from being
worked to the surface. The surfaces shall be trowelled under
firm pressure and left free from trowel marks.

3.7.2.4 Class U4 - Broomed

This is a brush finish for the surfaces of pavings. It shall be


finished as for smooth steel trowelled finish, except that the
hard steel trowelling shall be omitted. After the machine

trowelled is completed, the surface shall be brushed with a


fibre bristle brush or broom across the direction of traffic.

3.7.2.5 Hardener shall be specified on the drawings and applied to


surfaces where indicated on the drawings, in accordance with
the maker's instructions.

3.8 Concrete

3.8.1 All concrete shall be portland cement in accordance with AS1315


"Australian Standard for Portland Cement". Blended cements shall
not be used.

3.8.2 The usage of plasticizers or other additives shall be at the discretion of


KCGM and only with written approval from KCGM.

3.8.3 The Contractor shall be responsible for the correct mix being delivered
to site, and placed in accordance with this specification.

3.8.4 If testing shows the concrete in place does not meet this specification,
the Contractor shall remove and replace the concrete not complying
with the specifications.

3.8.5 When ordering concrete, the Contractor shall specify to the supplier
the following:
- Characteristic Strength, F'c
- Water/Cement Ratio
- Minimum Cement Content
- Cement Type
- Slump
- Maximum Aggregate Size

In accordance with the following table and KCGM's drawings.

3.8.6 Materials from local sources may be used if it can be shown that they
comply with the relevant code requirements.

3.8.7 Volume batching of materials will be accepted, providing all specified


performance criteria of the completed mix are met (see table below).

3.8.8 The Contractor shall be responsible for taking samples of the concrete
and the testing of samples in accordance with AS1012, "Methods of
Testing Concrete" at the frequencies specified in the table below.
Each sample shall consist of three (3) test cylinders which shall be
tested by a laboratory registered with the "National Association of
Testing Authorities", as follows:

- one (1) at seven (7) days after the placing of the concrete;
- one (1) at twenty-eight (28) days after placing of the concrete;
- one (1) spare.

For each additional 50m3 of pour one (1) additional sample shall be
taken.

3.9 Reinforcement

3.9.1 Grades

Reinforcing bars for reinforced concrete works shall be of grades


230R, 230S, or 410Y, n accordance with the requirements of AS1302.

3.9.2 Cutting and Bending

Reinforcing bars shall be cut and bent in accordance with the bending
schedules. All cutting and bending of bars shall be in accordance with
AS3600.

3.9.3 Delivery and Storage

All reinforcement shall be delivered from the manufacturer or bending


yard site with clear weatherproof identification as to grade, size and
mark, in accordance with the bending schedules and drawings.

The Contractor shall pay particular regard to the handling of


reinforcement and the use of damaged reinforcing bars shall not be
permitted. Reinforcement shall be stored clear of the ground.

3.9.4 Fixing

The reinforcement shall be fixed in accordance with the requirements


of AS3600, in the position shown on the drawings, to avoid
displacement before and after concreting. All intersections of
reinforcement shall be securely tied by 1.6mm diameter annealed iron
wire, or any other method approved by KCGM. Reinforcement shall
be accurately maintained in position during and after concreting.

When fixing reinforcement, the Contractor shall provide, at his own


expense, all necessary tying wire, chairs and hanger bars to maintain
the reinforcing bars and fabric in position.

Only concrete or non-metallic supports shall be used between the


reinforcement and the finished face of the concrete. Plastic tipped
wire bar chairs shall not be used.

The ends of all binding wire shall be turned in to the concrete and on
no account shall they be left in contact with the shuttering.

The cover over bars shall be in accordance with the requirements of


AS3600 and as specified on the drawings.

Reinforcement splices shall be in accordance with the requirements of


AS3600, and with the details shown on the drawings. In splices, the
bars shall be in contact and tied together. Splices shall only be made
where indicated on the drawings, or as approved by KCGM.

Welding of reinforcement shall not be permitted, except with the


approval of KCGM and shall be strictly in accordance with the
requirements of AS1554, Part 3.

Immediately prior to concrete placement, all loose rust, oil, paint, dried
mortar and other foreign substances affecting bond shall be cleared
off reinforcement.

3.10 Formwork

3.10.1 General

All formwork shall be designed and constructed in accordance with


AS1509, to the requirements and classification of AS1510.

The finished concrete shall be within the tolerances required by


AS1509, and these tolerances shall be generally applicable, excepting
where otherwise shown on the drawings or where the general
appearance or purpose of the structure is adversely affected.

3.10.2 Stripping

The Contractor shall remove all formwork in such a manner as to


ensure the complete safety of the structure and all personnel.

Unless otherwise shown on the drawings or directed by KCGM, the


following are the minimum stripping times for various sections of
formwork:

In cold weather (ambient less than 5oC (five degrees Celsius) ),


stripping times are to be increased by 100%.

Where not included in this table, the minimum stripping times shall be
as recommended in AS1509.

Immediately upon stripping formwork, all defective surface finishes


shall be repaired, using a cement paste mix to match the surrounding
finish in both texture and colour (when dry).

This specification shall be read in conjunction with the above standards to determine full requirements for tolerances. In cases of
conflict this specification has precedence over the above standards.

2. Tabulated tolerances apply both to tolerances on individual members and to accumulative tolerances.

3. "Measured Distance" is the distance over which the specified tolerance is measured and shall be the full length, width, depth or height
unless otherwise noted.

4. Variations in level for suspended floors shall be measured before the removal of supporting shores.

5. Tolerances for Class 5 Formwork shall also apply to concrete deposited in contact with ground, including floor slabs with membrane
underneath.

3.12 Holes, Grooves and Embedded Items

3.12.1 Formation and Fixing

All holes, grooves, chases and ribs shall be formed during the casting
operation, unless otherwise approved by KCGM.

Anchor bolts, pipe sleeves and other embedded items shall be


accurately set and securely held in position prior to the placing of
concrete.

3.12.2 Location

If the position of any of the above items is found to clash with major
reinforcement, and structural member of piece of plant, then KCGM
shall be consulted. KCGM will direct the Contractor regarding the
measures to be taken.

3.12.3 Holding down bolts shall be placed as follows:

A solid timber or steel template shall be used to maintain the exact


position of the bolts during the casting operations, and such templates
shall be rigidly fixed to the formwork.

Where bolts are detailed on the drawings with base plate and sleeves,
full length sleeves of approved material shall be fitted centrally around
each holding down bolt and shall be kept in firm contact with the base
plate.

On completion of casting operations the templates shall be removed,


taking care not to disturb the position of the bolts. Any concrete
surfaces obscured by the templates shall then be finished as required.

3.12.4 Grouting Under Bases

Grouting for steelwork base plates shall be as stated in KCGM's


Specification SPEC-00-S-01.

Grouting for machinery base plates shall be of the flowable non-shrink


type, unless otherwise approved by KCGM.

The Contractor may submit alternative materials and methods for


approval by KCGM.

3.13 Jointing of Concrete

All control joints shall be in the positions and formed in accordance with the
typical details as shown on any drawings nominated by KCGM.

Recesses for control joints shall be accurately formed and filled with sealant
nominated on the drawings in strict accordance with the manufacturer's
recommendations. If curing compounds have been used on concrete any
compound film on concrete faces where a sealant bond is required shall be

cleaned off and removed to the satisfaction of KCGM to provide clean fresh
concrete surfaces for contact with sealant compounds.

Where a construction joint is required by the Contractor, the Contractor shall


obtain approval for the proposed location from KCGM prior to pouring that
portion of the works.

Construction joints in slabs shall be positioned at the discretion of KCGM,


such that the maximum area poured at any one time is less than 60m2 and
the length of the smallest side is greater than 6m2.

Construction joints shall be formed by inserting a temporary vertical stopping


board against which concrete can be properly consolidated, and at the
discretion of KCGM, and arrised edge shall be formed along the exposed
edge to ensure a straight line joint on the finished surface.

Exposed faces of all construction joints to be connected to new concrete shall


be properly cleaned and roughened by air or water or wire brushing or
scabbling to show the tips of the coarse aggregate within twelve (12) hours of
casting. If the set has progressed too far and this is not possible, the
previous work shall be bush hammered and cleaned to present a suitable
surface to cast new work against. Reinforcement shall continue through
construction joints.

Immediately prior to casting new concrete, the exposed face of existing


concrete shall be washed and while still wet, coated with neat cement grout.

4.1 Vibration

All equipment shall be designed to operate to requirements under vibration


conditions of earth tremors, mine blasts and equipment vibration, as
applicable.

4.2 Temperature

Allowances shall be made in the design of all equipment for the large
temperature range of the region and appropriate cooling facilities shall be
included in the design.

5.0 STANDARDS AND CODES

5.1 All works shall conform to all applicable KCGM Specifications.

5.2 All works shall conform to the requirements of the current applicable
Australian Standards and relevant Statutory Authorities having jurisdiction in
Western Australia. Alternatively, where no Australian Standard exists, work
shall conform to the most current and applicable British Standard.

6.0 DRAWINGS AND DATA

Drawings and data shall be supplied as detailed in KCGM Standard


Engineering Specification SPEC-00-G-02 Drawings and Data.
