ADDRESS BY THE CHIEF GUEST Dr. S KARUNANIDHI
Title of Topic: Realization of Aerospace Products by Precision Engineering

Dr. Karunanidhi received his Doctoral degree and his Masters from IIT Madras. His main field of
interest is in fabrication and testing of Servo Valves (Hydraulics and Pneumatics).
He began his talk with the introduction of Precision Engineering. Precision Engineering is the
integration of design, development, manufacturing technology and measurement. It helps in
improving the design and manufacturing of better products. It is considered as a moving target
with time. The science is basically a combination of Electronics, Electrical, Mechanics, Precision
Engineering, Optical Engineering and Mechanical Engineering. Accuracy is defined as the degree
of agreement of the measured dimension with its true magnitude.
CNC EDM, Wire Cut EDM, Micro EDM, Lapping and Honing are recognized as the different types
of Precision Engineering. The processes associated with it are Heat treatment, Cryogenics (relief
of residual stress, molecular homogeneity, grain boundary refinement, conversion of austenite
to martensite, increase in material toughness, and formation of binder carbide) and Joining
(laser beam, electron beam, capacitive discharge welding).
The evolution of the technology began with a mission to achieve technology for the missile,
followed by fabrication of the system (electro-hydraulic control system), sub system (actuation
system), product (servo valve), and technology (Precision Engineering, Metrology, Testing).
He then briefed on Electro Hydraulic Servo Valve (EHSV) for aerospace application. An
aerospace actuation system is an amalgamation of mechanical, electromechanical and
hydraulic systems. Most of the commercial aircrafts use 210 bars system; whereas military
planes use 280 bars and F18, V22 and AIRBUS employ 350 bar systems. He mentioned the
hydraulic control systems in the Agni missile. EHSV was first initiated in 1946 and its most
recent development was in 2003.
He moved to the flapper nozzle servo valve where he explained its diagram and closed loop
system block diagram. The jet pipe servo valve has the advantages of better contamination
tolerances, higher reliability, and higher chip shear force.
The product development cycle consists of need for new product, design fabrication,
performance evaluation, review, precision manufacturing, assembly, quality testing, review and
use. It has many environmental specifications like temperature, shock, and altitude amongst
others. The manufacturing criticalities of the servo valves are its complex machining, tolerance,
clearance and special finishing.
The machining of the body constitutes of grinding, drilling, heat treatment and tempering, wire-
cut EDM, CNC EDM, honing and lapping. The manufacturing process for valve body consists of
machining, inspection, heat treatment, grinding, bore machining, and measurement. He
described the sleeve and pool assembly. The machining of spool consists of turning, heat
treatment, profile grinding, cylindrical grinding and centerless lapping.
The criticalities of sleeve and spool assembly are its tolerance and clearance. The machining of
sleeve can be done using lapping and honing. The nozzle and orifice can be machined using
turning, heat treatment, grinding and testing.
He elaborated on the various metrology facilities in DRDO: boroscope, endoscope among many
others.
His last topic was on Joule Thomson Cooler. It has the ability to achieve desired temperatures
rapidly and maintain these temperatures within high tolerances. He expanded on the
technology, principles and procedures involved.

Mr. Deepak Sebastian received his Bachelor of Engineering degree (Mechanical) from
University of Calicut. He is the MD of AMADO tools. The company began in 1998. It has a long
clientele list ranging from HAL, DRDO, ADA, ADE, DRDL, GTRE, to ISRO.
The first unit of AMADO tools was setup in Kottayam, Kerala by Mr. Sebastian Joseph who has
43 years of relevant experience in the field. He has exclusive clients like Instrumentation ltd.
And OEN India Limited in the field of control valves and relay manufacturing respectively.
The company produces servo valves, actuators, solenoid valves, titanium bolts and nuts and
components from exotic materials like INCONEL, NIMONIC, and TITANIUM etc.
The company is the leader in the market for the production of high precision aerospace
fasteners. The unit now has 110 people as employees in its unit in Bangalore, India alone. 95%
of their sales are devoted to the aerospace segments of the market and industries. Most of
their equipment and machines are imported from USA and Japan.
