INTRODUCTION:
This InstructionsManualcontainsa brief technicaldescriptionand importantinstructions
on commissioning, maintenanceand servicingof the compressor.
We recommendto read this manual carefullyin order to be able, in case of trouble, to
detectthe causequicktyand care for remedyand, in case of repairs,to make provisions for
propermountingacc.to the instructions.
This manualassumesa generaltechnicalknowledgeof piston compressorsand does not
claim to be complete.lf repairs become necessary,only original HATLAPAspare parts
must be used in orderto maintainthe operationalretiabilityand efficiencyof the machine.
For identificationand supply of spare parts, an order must contain the following
information:

1 . SerialNo.and type designation(seenameplate).


2 . ldent No.from the spare parts list.
3 . Methodof the requireddispatch,as well as consigneeand addressfor the invoice.

1_Description
1.1 Design

Two-stage,singleacting,air-cooled,3-cylindertrunk pistonmachinewith 60'-W


cylinderarrangement.

The equalizationof mass of the crank mechanismand the specialarrangementof


the three cylinderstogetherwith the use of trunk pistons guaranteelow vibrations
duringoperation.They enablea 3-pointresilientmountingwithoutany problems..

The large-dimensioned and force-feedlubricatedslide bearingsof the crankshaft


and connectingrods, makethe machineinsensitiveto internaland external
vibrationloadingin both standstilland operatingmodes.

The use of trunk pistonsat all stagesguaranteeslow wearand an safe lubrication


with high servicelife expectancyfor pistonsand cylinders.

1.3 Workinqmethod

The compressorcompressesthe ambientair suckedin throughthe air-intakefilter


with silencerin two stagesto the selectedfinal pressure.Combinedconcentricring
plate valveswith largeflow cross-sectionscontrol automaticallythe gas exchange
in the compressionchamber.After everystagethe heatedcompressedair flows
through a large.dimensioncooler.To monitorthe correctfunctioningof the
compressora pressuregaugeis installedaftereach compressionstage.Safety
valves, installedaftereverycompressionstage,preventthe pressurefrom rising
abovethe admissiblelimit.

1.4 Cooling

The heat generatedin the machineby air compressionand mechanicalfrictionis


led off to the atmosphere.An axial-flowfan fixed directlyon the shaft and a
streamlinedhood guidethe coolingair at high speedover the stronglyribbed
cylinders,valvesand cylinderheadsand over the ribbedcoolerof the first and
secondstagesinstalledon the circumference.

1.5 Lubricationof WorkingParts

Only compressoroils accordingto the enclosedoil specificationchartmay be


used.
Crankshaftand conn.rod bearingsareforce-feedlubricatedby meansof a
gearwheeloil pump drivendirectlyby the crankshaft. This pumpsucks the oil from
the crankcasethrougha sieveand forcesit to the two mainbearingsof the
crankshaft,as well as to the conn.rod bearings.The lub.oil pressureis limitedby a
spring-loaded pressurelimitingvalveand is indicatedby a pressuregauge.The lub.
oil pressureis monitoredby a pressureswitch,whichswitchesoff the compressor
in caseof insufficientoil pressure.

Separation
1.6 Gondensate

Togetherwith the moist ambientair which is suckedin, waterentersthe


compressorin form of vapour.By compressionand subsequentcoolingof the
compressedair, this watervapourcondenses. Thewaterseparatedfrom the
compressedair blendswith the oil which is entrainedin very smallquantitiesfrom
the lubricatedworkingsurfacesof the cylinders.This water-oilmixtureis extracted
from the compressed-air streamin specialcondensate collectorchambers., .

At regularintervals- afterevery15 min.for about10 sec.- as well as on starting


and stoppingof the compressor,the collectorchambersmust be drainedby
openingthe manualvalvesor optionallyby automaticdevices.Suchcondensate
separationreduceswearand tear due to corrosionin the compressorcomponents,
and in the connectedpipelinesand preventsthe compressorfrom damagedue to
watershocks.Disposalof the condensatehas to be carriedout accordingto the
locallyvalid prescriptions.

1.7 StartingwithoutBack-Pressure

Duringstarting-up,the drivingmotormust be unloadedby opening


In automaticallycontrolledcompressors,unloadingis effectedby time-lagged
closing of these valves.

2 Setting-upand lnstallation

The compressoris driven by a directlycoupledelectricmotor througha flexible


coupling,the shaft centresof motor and compressormust lie in exactlythe same
axis. Underno circumstancesmay the shaft centresbe offset.

In case of resilientmountingthere must be sufficientroom for movement.All


pipelinesmust then be connectedto the consumersystem by flexiblehoses,
strictly adheringto the installationinstructions.

All drain pipelinesare to be laid with constantdescentand must dischargeinto an


open funnelafterthe shortestpossibledistance.Eachcompressionstage needsa
separatedrain pipelinein order to guaranteeperfectdrainageof the individual
stages;stop valvesare to be installedas closelyas possibleto the compressor.

For sufficientsupply of cooling air, the minimumdistanceto the cooler must be


observed(seefinal drawing).The air inletsmay not be influencedby the warm
exhaustof other machinery.

Furtherinstructionson the.installationof valves,pipelines,and controlequipment


are to be takenfrom the enclosedpipingdiagramswith their respective
descriptions.

At initial commissioning,after a several months' interruptionin operation,or


after extensiverepair work the operator must observe the following points (see
also 4.6 Protectionagainstcorrosionduring prolongedShut-Down).

3;L BeforeStarting

. The compressormust be filled to the upper oil level mark with prescribed
compressoroil (seelist of recommendedoils).
. Checkthat the crankshaftis moving easily by turning over the flywheel by
hand; but make sure that the compressor set cannot be started
unintentionally.
. Open the shut-off valve in the pipeline leading to the compressed-air
receiver.
. Opendrainvalves.

3.3 After Starting

. Checkthe directionof rotationof the shaft (see also arrow).


. Watchthe pressuregaugefor rise in oil pressure.
. Closethe drainvalves and checkfor leakage.

fuL DuringOperation

. Once the final pressure is attained, check the safety valves for proper
functioning:Slightly turn the knurled nut until the valve blows off. After
closure,checkfor leakage.
. After fitting of new working parts (repair),run in the compressorfor about
one hour at low final pressure(5 to 10 bar).

. Openthe drain valves at the condensateseparators.


o Checkthat the automaticdrainvalvesopen properly.

For trouble-freeoperation,it is necessaryto check regularlyand carefullythe


safety devicesand the wear and tear parts of the compressoras well as the
functioningof fitted valves and instruments.Regularlycheckthe stock of spare
parts and sealswhich must be protectedagainstcorrosion,and stock up to the
specifiedquantityagainafter any servicingand overhaulwork.
The following maintenanceand overhaul instructionsmust be adheredto.
However,they do not claim to be complete.
Observanceof the servicing intervals as mentionedbelow guaranteesgreat
reliabilityand long servicelife of the compressor.
In this connection,referenceis made to the requirementsof the rules of the
classificationsocietiesand seafarerunions.

4.1 GeneralServicinglnstructions

a) Gheckthe oil level daily. Fill the crankcasewith the prescribedcompressoroil,


however,not exceedingthe top oil level mark.Too much oil resultsin foaming
due to immersionof rotating parts, with the compressorat extremelyinclined
position.Intensemisting of the oil and uncontrolledcylinderlubricationwould
resultin increasedoil consumptionand cokingof the workingvalves.
b) Drainoff the lub. oil at the prescribedintervals- when the compressoris still hot
from running- and fill in fresh compressoroil afterhavingcleanedthe oil sieve.
c) Regularlyand carefullycheck the oil pressureas well as the air pressureof all
stages.Varyingoperatingpressurevalues indicateanomaliesin the lubricating
systemand valves,as well as leaksin the pipingsystem.
d ) At regular intervals dismantle and strip down the combined suction and
pressurevalves and clean all parts. Packingrings betweenvalve and cylinder
headmust be replacedin sets only. For details,see ,,4.3Overhaulof Valves,,.
e) Gheckthe safetyvalveson the compressorby slightlyturningthe knurlednut at
short intervals.

4.2 ServicingSchedule

After first commissioning, after a general overhaul, and after repairs to the
crank mechanismor cylinder,the followingmaintenancework should be done:

After 100working hours

1.) Changethe oil.


2.) Gleanthe oil suction sieve.
3.) Gheckthe safety valves.
4.) Check the bolts and nuts on crankcase, cylinders, and pipelines for
tightness(Seelist of tighteningtorques).
5.) Gheckthe drainagesystem.

After that the following intervalsare to be kept:

After every 500 working hours:

1.) Gheckthe safetyvalves


2.) Cleanthe air-intakefilter
3.) Gheckthe drainagesystem

After every 1000working hours (however.at least once a year):

1.) Ghangethe oil.


2.) Gleanthe oil suction sieve.
3.) Gleanthe ribbedcoolers,the ribbedcylindersand the radial-flowfan

After every1000working hours:

1.) Gleanthe combinedsuctionand pressurevalvesand checkfor wear.


2.) Gheck parts which come into direct contactwith hot compressedair, such
as valves,cylinderheadsand compressed-air pipelinesfor carbonresidues
and, if necessary,cleanthem with solvents.

The admissibleservicingintervalsof the valvesare determinedaboveall by the


operating conditions and by the properties of the lubricant used. We
recommendto reduce the servicing intervals in case of severe operating
conditions.

4.3 Overhaulof Valves

The combinedsuction and pressurevalvesof the compressorrequire


conscientiouscare and maintenance. Theirsprings and platesare the most
intenselystressedparts of the compressor.
For cteaning,the concentricvalveshaveto be dismantledby removalof the fitting
bolt. Soakingof the componentsin paraffinfacilitatesremovalof coked deposits.
Gareshouldbe takenthat the groundsealingsurfaces,and valve platesare neither
scratchednor damaged.Springsand valveplatesshould be checkedfor damage
and wear and replaced,if necessary.For reassembly,adherestrictlyto the
assemblydiagram(partslist).Partsof differentvalvesmust not be mixed.Tighten
the fitting bolt with the prescribedtorque.After reassemblingcheck the soft
runningof the valve platesagainstthe spring pressureusinga roundedpin. Valves
and valve parts must be clampedin a vice with smooth jaws only. W.henfitting the
valves,use new packingrings in sets and see that they are properlypositioned.

Cylinderheadnuts and bolts for pipesshouldfirst be tightendby hand.Then nuts


should be initiallytightenedcross-wiseusing a torquewrenchat approx.10 Nm
(1 kpm) and then tightenedsecurelyin the samesequenceto the necessarytorque.

4lL Overhaulof Pistonsand Cylinders

Pistonsand cylinderscan be removedfor cleaningand checkingof wear without


dismantlingthe connectingrod and crankshaft.All componentsmust first be
markedso as to maintainpairings(assignmentof pistonsand cylinders)and the
positioningof the parts for reassembly.
To dismantlethe pistonsafter pullingout the cylinders,firstly removeeach of the
retainerrings of the wrist pins usinga pair of circlip pliers,and then push the wrist
pin out of the pistonwith a set bolt or othersuitabledevice.

Heatingthe pistonto betweenapprox.60'C and 80oCfacilitatesinsertionof the


wrist pin. Pistonrings should be removedand insertedonly using piston'ring
pliers.Observethat the piston ringsare correctlypositioned(seeparts list) and
staggerthe joints when fitting.On inclinedcylinders,the oil scraperring ioint
should point upwardswhen fitted.

To measureclearanceand wear,first of all, all parts must be cleanedand checked


for damage.The measurement of the cylinderdiameteris carriedout using a
precisioninternalgaugeappliedin the operationalway of the pistonrings.

The nominaldiameterof the pistonis stampedon top of the piston head.The actual
diametershouldbe checkedat the bottomend of the pistonstem,at right anglesto
the wrist pin axis.For fittingclearancesand wear limits referto the attachedlist.

To checkthe joint clearance,the pistonrings should be insertedat a right angle


into the uppercylinderapertureand positionedat a locationwherethe cylinderliner
shows no signsof wear.Thejoint clearanceis measuredusing a feelergauge.'

Beforefitting the pistons and cylinders,the seat-faceon the crankcaseand


undersideof the cylindermust be carefullycleaned.Use new cylindergaskets.
Apply oil to pistonsand cylinders.Compresspiston rings with a tensioningband
and slip the cylindersover the pistonsby hand.
Takecare that the cylinderheadbolts do not touch the cooling ribs of the cylinders.

Parts,which havereachedor exceededtheir seryicelife (see List of WearLimits),


should be replaced.

4.5 Overhaulof crankshaftand connectingrod

Crankshaftand connectingrods movein force-feedlubricatedslide bearings.


Connectingrods and bearingcoversare identifiedby punchedfigures.Association
and locationof the coversmust not be changed.Markthe individualpartsto
maintaincorrectpositionsduring reassembly. After disassembly,cleanall parts,
checkall bearingsand journalsfor wearand damageand measurethe wear.Gheck
the axialand radialclearanceby meansof a precisiongauge.

Refittingof the crankshaft

Gleanthe oil ductsand blow throughcompressedair.Thoroughlyoil the bearings


andjournalsas well as the associatedcomponentsbeforeassembly.Insertthe
crankshaftin the crankcasefirst withoutshaftsealsand then screwon the housing
coverwith its gasket.Gheckwhetherthe axialclearanceof the crankshaftis within
the admissibleclearance.Fit the shaftsealsand tightenthe housingcover screws
to the prescribedtorque.Whenfasteningthe flywheeland the fan wheel,securethe
crankshaftagainstrotationby insertinga rod from outsidethroughthe openingof
the flywheelhousinginto the flywheelbore.

Refittingof the connectingrods

Oil the crankpin and bolt threads.


Placethe upperpartof the connectingrod with bearingshell on the crank pin and
see that the shell is correctlypositionedin the connectingrod.
Put the lowerpart of the connectingrod with bearingshell from the oppositeside,
passthroughthe fitting bolts and screwthem into the upper part of the connecting
rod.
Tightenthe fittingboltsto the prescribedtorque.(Slightdistortionsbetweenthe
bearinghalvescan be correctedby applyinglight blowsto both connectingrod
partscloseto the joint.).

4.6 ProtectionagainstCorrosionduring prolongedShut-Down


Gompressorsmust be stored in a dry room.In caseof long storagea protection
of all inner componentsshould be carriedout accordingto the manualat least
every8 months.Beforefirst commissioning,the compressorsmust be checked
by a trainedengineerfor damagewhich may resultfrom long storage.A report
of inspectionmust be sent to HATI-APA.Noticeddamageduring this check are
not covered by our guarantee.The date of commissioningor supply of the
vesselto ownermust be advisedto us.

Gompressorswhich will be put out of operationfor several months must be


protectedagainstcorrosion.

Internalprotection:
. Opendrainvalvesof 1't and 2ndstage underpressure.
. Run the compressorwithout pressurewhile the drainvalvesare open.
. Glosethe drainvalves.
. Removethe air-intakefilter-andpour about 250 cm3of anti-corrosionoil into the
air-intakesocketwithin approx.2 minutes.
. Shutdown the compressorand open the drain valves.

Externalprotection:
. Aftercleaning,apply rust-preventive
paintto all parts.
o Gomponentsmadeof light alloy,copperor brass needno treatment.

5 TroubleShooting
The following details are intendedto provide a brief guide to determiningthe
causeof abnormaloperation.We do not claim that this informationis complete.
It only deals with the faults most frequently encountered,as known from
experience.

Too low oil level in the crankcase(oil pressuredisplayfluctuating).
