WARNING
Moving Parts
Moving parts can cause severe personal injury.
Use extreme caution around moving parts. All guards must be properly fastened to prevent
unintended contact.

Toxic Hazard
Used engine oils have been identified by some state and federal agencies to cause cancer or
reproductive toxicity.
Do not ingest, breathe the fumes, or contact used oil when checking or changing engine oil.
Wear protective gloves and face guard.

Electrical Generating Equipment
Incorrect operation can cause severe personal injury or death.
Do not operate equipment when fatigued, or after consuming any alcohol or drug.
WARNING
Toxic Gases
Substances in exhaust gases have been identified by some state and federal agencies to cause
cancer or reproductive toxicity.
Do not breathe in or come into contact with exhaust gases.
WARNING
Combustible Liquid
Ignition of combustible liquids is a fire or explosion hazard which can cause severe burns or
death.
Do not store fuel, cleaners, oil, etc., near the generator set.
WARNING
High Noise Level
Generator sets in operation emit noise, which can cause hearing damage.
Wear appropriate ear protection at all times.
WARNING
Hot Surfaces
Contact with hot surfaces can cause severe burns.
The unit is to be installed so that the risk of hot surface contact by people is minimized. Wear
appropriate PPE when working on hot equipment and avoid contact with hot surfaces.

Electrical Generating Equipment
Incorrect operation and maintenance can result in severe personal injury or death
Make sure that only suitably trained and experienced service personnel perform electrical and/or
mechanical service.
WARNING
Toxic Hazard
Ethylene glycol, used as an engine coolant, is toxic to humans and animals.
Wear appropriate PPE. Clean up coolant spills and dispose of used coolant in accordance with
local environmental regulations.
WARNING
Combustible Liquid
Ignition of combustible liquids is a fire or explosion hazard which can cause severe burns or
death.
Do not use combustible liquids like ether.
WARNING
Automated Machinery
Accidental or remote starting of the generator set can cause severe personal injury or death.
Isolate all auxiliary supplies and use an insulated wrench to disconnect the starting battery
cables (negative [–] first).
WARNING
Fire Hazard
Materials drawn into the generator set are a fire hazard. Fire can cause severe burns or death.
Make sure the generator set is mounted in a manner to prevent combustible materials from
accumulating under the unit.
WARNING
Fire Hazard
Accumulated grease and oil are a fire hazard. Fire can cause severe burns or death.
Keep the generator set and the surrounding area clean and free from obstructions. Repair oil
leaks promptly.
WARNING
Fall Hazard
Falls can result in severe personal injury or death.
Make sure that suitable equipment for performing tasks at height are used in accordance with
local guidelines and legislation.
WARNING
Fire Hazard
Materials drawn into the generator set are a fire hazard. Fire can cause severe burns or death.
Keep the generator set and the surrounding area clean and free from obstructions.
NOTICE
Keep multi-type ABC fire extinguishers close by. Class A fires involve ordinary combustible
materials such as wood and cloth. Class B fires involve combustible and flammable liquid fuels
and gaseous fuels. Class C fires involve live electrical equipment. (Refer to NFPA No. 10 in the
applicable region.)
NOTICE
Before performing maintenance and service procedures on enclosed generator sets, make sure
the service access doors are secured open.
NOTICE
Stepping on the generator set can cause parts to bend or break, leading to electrical shorts, or to
fuel, coolant, or exhaust leaks. Do not step on the generator set when entering or leaving the
generator set room.
WARNING
Electrical Generating Equipment
Incorrect operation and maintenance can result in severe personal injury or death.
Read and follow all Safety Precautions, Warnings, and Cautions throughout this manual and the
documentation supplied with the generator set.
• Make sure that fasteners on the generator set are secure. Tighten supports and clamps; keep
guards in position over fans, drive belts, etc.
• Do not wear loose clothing or jewelry in the vicinity of moving parts or while working on electrical
equipment. Loose clothing and jewelry can become caught in moving parts.
• If any adjustments must be made while the unit is running, use extreme caution around hot
manifolds, moving parts, etc.
NOTICE
It is the policy of Cummins Inc. to perform all electrical work in a de-energized state. However,
employees or suppliers may be permitted to occasionally perform work on energized electrical
equipment only when qualified and authorized to do so and when troubleshooting, or if de-
energizing the equipment would create a greater risk or make the task impossible and all other
alternatives have been exhausted.
NOTICE
Exposed energized electrical work is only allowed as per the relevant procedures and must be
undertaken by a Cummins authorized person with any appropriate energized work permit for the
work to be performed while using proper PPE, tools and equipment.
In summary:
• Do not tamper with or bypass interlocks unless you are authorized to do so.
• Understand and assess the risks - use proper PPE. Do not wear jewelry and make sure that any
conductive items are removed from pockets as these items can fall into equipment and the resulting
short circuit can cause shock or burning. Refer to standard NFPA 70E for PPE standards.
• Make sure that an accompanying person who can undertake a rescue is nearby.
PCC3100 to PC3.3 Upgrade Kit Alternator Frame Size (Supported Engine Types)

*Upgrade Kit for QST30 based generator set is not available at this time. This kit, which is designed for use on
generator sets with generator housing mounted controls, is not compatible with generator sets with remote or
pedestal mounted controls.
NOTICE
Make sure to download ALL of the latest Commercial Generator set Calibration files from
the InCal website and run the InPower InCal extractor utility.
NOTICE
It is required that the control be updated with the latest firmware (Current Firmware lists the
latest firmware at the time of manual production), the latest calibration file is available on the
InCal website. For assistance, refer to the Web-InCal User Guide in the program menu, under
User Guides next to InPower or refer to Instruction Sheet G755 which details the process on how
to register for the service, find the latest firmware, and help with troubleshooting.
NOTICE
To enter existing engine hours, connect to the AUX105 with InPower and perform an initial
calibration. After selecting the correct calibration a page appears to enter the value.
NOTICE
If there is a check mark next to a feature name, see Figure 2, it has been selected to be part of
the CSV file.
4.1.1 The CSV file does not capture all the settings that are needed. The four configurable input fault texts
needed to be extracted from the PCC3100 display menu system are shown in Figure 4.
NOTICE
If the .csv file cannot be captured, the upgrade macro can still be used.
NOTICE
Before using the macro, read the instructions included in the spreadsheet. The instructions detail
the process on how to import the PCC3100 setting into an Excel file.
NOTICE
Make sure all macro table values are populated and you have archived a PCC3100 capture file
BEFORE disassembling the control.
WARNING
Incorrect service or replacement of parts can result in severe personal injury, death, and/or
equipment damage. Service personnel must be trained and experienced to perform electrical and
mechanical service. Read the Safety Precautions, and carefully observe all of the instructions
and precautions in this manual.
CAUTION
Always disconnect a battery charger from its AC source before disconnecting the battery cables.
Otherwise, disconnecting the battery cables can result in voltage spikes high enough to damage
the DC control circuits of the set.
WARNING
Accidental starting of the generator set while working on it can cause severe personal injury or
death. Prevent accidental starting by disconnecting the starting battery cables (negative (-) first).
WARNING
Arcing can ignite explosive hydrogen gas given off by batteries, causing severe personal injury.
Arcing can occur when cable is removed or reconnected, or when negative (-) battery cable is
connected and a tool used to connect or disconnect positive (+) battery cable touches frame or
other grounded metal part of the set. Always remove negative (-) cable first, and reconnect it last.
Make certain hydrogen from battery, engine fuel, and other explosive fumes are fully dissipated.
This is especially important if battery has been connected to battery charger. Make certain the
battery area has been well-ventilated before servicing battery.
WARNING
AC power presents a shock hazard that can cause severe personal injury or death. Before
servicing the generator set, disconnect all power when multiple disconnection sources are used.
6.2 Installation
New controls may come with additional customer connections that provide additional functionality.
5. Disconnect harness connections from the back of the PCC3100 controller (see Figure 7 and Figure
8).
NOTICE
Before removing the Bus PT, label wires A, B, C, and N accordingly.
CAUTION
To prevent damage to the alternator, for alternative PCB adapter mounting, removal of the
mounting surface is recommended before drilling holes to eliminate metal shavings entering
the alternator.
NOTICE
For U27/U22 Alternator Housing, use the four corner holes to mount the PCB adaptor on the
back of the PCC3100 box.
4. Install the PC3.3 control assemblies (see Figure 38 and Figure 39 for the small A40 Box and see
Figure 40 and Figure 41 for the large A40 Box).
a. Remove the top or bottom A40 box bolts.
b. Loosen the bottom or side bolts to allow the panel to slide behind the A40 box bolts.
c. Re-Install the bolts to secure the control mounting plate.
5. Install the AC Sense Assembly (A040N891) (see Figure 42).
a. Connect harness to alternator outputs L1, L2, L3, and LN as needed.
b. Install Arc Flash Fuse Holder (A040H606) and harnessing (A034Z465).
NOTICE
The mounting plate and included bolts are designed to use the existing holes in the
generator set housing A40 box mounting plate (see Figure 42).
c. Inspect voltage sense leads and make sure the leads are connected to the AC output and not
to the center taps.
6. Install the Bus AC Sense Harness (A040L134).
7. Install the Voltage Sense Connector Retainer (A041A562). Use the bottom two stand-offs to secure
the retainer. Install the remaining standoff (see Figure 15 or Figure 18).
NOTICE
Make sure the generator set voltage wiring is connected to TB7 and utility/bus voltage
wiring is connected to J22.
c. Reconnect factory connections side of TB1 to the appropriate terminal location on the
PCC3300, AUX101, AUX102, or AUX105. Refer to the TB1 wiring diagram provided in the
Appendix and TB1 label.
NOTICE
DO NOT connect the external or customer load returns to any point other than TB1-3
or TB1-4 on the customer connection terminal block.
10. Complete connections between A40 box and new displays (see Figure 23).
a. Install PC Tool Harness (A035E193).
b. Install Display Harness (A034Y927).
c. Install hole cover plates (A034Z740).
d. Install bulkhead grommets (0508-1175)
e. Secure the Display Harness (A034X927) to the door using the provided 3/4-inch (19.05 mm) P-
clamp (0307-1056).
11. Install the AVR Harness (A034Z462)
NOTICE
Refer to the wiring diagram (0630-3440) for wiring the PMG.
12. Install the Board Interconnect Harness (A034Y930) (see Figure 15 and Figure 18).
13. Secure the harnesses in the A40 box with the cable ties and clamps provided (see Figure 15 for
small A40 box and Figure 18 for the large A40 box).
14. Install the Shock Hazard Guard (A026M929) over the PCC3300 control board (see Figure 15 and
Figure 18).
15. Secure the wires in AC housing with cable ties and clamp (see Figure 22).
16. Connect J4, J5, and J6 from the PCC3100 engine harness into the wire converter box.
17. Record the CT ratio on the CT labels. This value will be needed to configure the PCC3300 software
(see Figure 13).

*DC fuses labeled F10 and F20 on the Main Harness require 10A and 20A ATC replacements respectively.
NOTICE
Generator set voltage calibration is required on all medium and high voltage conversions due to
inaccuracies in the generator step-down transformer. The step-down transformers can
introduced as much as 5% variation. Calibration line voltage reference equipment is therefore
required.
NOTICE
If a second AUX101 is used, it must be set to node address 1.
NOTICE
To enter existing engine hours, connect to the AUX105 with InPower and perform an initial
calibration. After selecting the correct calibration a page appears to enter the value.
NOTICE
In InPower, Ctrl+F will allow searches for parameter names. Use F3 to scroll through the search
results.
NOTICE
This option can only be enabled via the HMI.
9.1 E-stop
This verifies the generator set shuts down in an emergency.
Trigger an emergency shutdown using the local and remote E-stop buttons. E-stop faults should be
displayed on the operator panel.
• Exhaust Temperature
• Oil Pressure
Use the breakout board harness connection (if available) to control the sensor values and verify the
shutdown occurs at the proper threshold. Some faults will not occur unless the generator set is running.
