Digitalisation is a very broad concept and its applications in the cement industry are
countless. Still, the bread and butter of cement companies remains their cement
production and here the use of digitalisation is ramping up rapidly. New technologies
such as Machine Learning, Artificial Intelligence and Digital Twins are mentioned in the
same breath as Raw Mill, Kiln and Cement Plant.

very important that the automation system has blueprints to support these new designs.
Security is an important aspect of the
automation design and the blueprints
take this into account in order to avoid
any unwanted access to the plant’s
network.
Nowadays, the design of such an
automation network is common practice
for new installations. In the cement
world however, there are many existing
plants that were constructed several
decades ago and that now need to be
modernised if they want to continue
to produce for another few decades.
Often the plants are uncertain about the
feasibility of transforming the traditional
automation architecture to a Profinet
architecture, but there is no need for
any concern. Siemens’ experience
shows that the advantages more than
justify the effort of such a conversion.
For example, when a cement producer
had to modernise two of its cement
plants of approximately the same size,
Profinet down to the field is the right choice to digitalise the first plant opted for the traditional
the process control. Profibus technology, while the other
plant decided on a modern Profinet
architecture. The plant using Profinet
only required 9 km of cable, whereas
the plant using Profibus installed 18 km
of cable – a significant difference.
With a properly designed automation
network, the first step to digitalisation
is completed. Plant data can now
be collected, transferred and stored
in a way that makes it available
wherever and whenever it is required.
The new architecture also supports
the integration of new additional
intelligence from the field to further
improve the production process.
Generating more data in itself is not so
difficult; often it involves simply adding
another sensor. However, it is important
to remember that most cement plants
are running plants and there is often a
limit to the amount of signals that can
be added to the existing control system,
which was not necessarily designed

Solutions
As described above, the total costs of
operating a filter unit can be significant,
warranting an evaluation of potential
upgrades. In many cases, a cement plant
will be left with two choices: expanding

accomplished during the annual outage.
Existing cages can often be reused, and
no significant changes to the unit design
or operation are required. Alternatively,
expanding a filter unit is very expensive,
takes significant planning, frequently
requires changes to plant layout, and in
many cases is not feasible due to plant
layout. Table 2 breaks down three case
studies showing the reduction in ownership
costs attained by cement plants that
adopted a smarter P84 filter media.

dust (acids, NO x, metals, volatiles, organic,

Ordinary maintenance
f In many cases, the locations of the units are, by necessity,
out of the inspection paths, not systematically followed by the
maintenance staff, due to insufficient survey procedures.
f Some of them are confined in hot and dusty places, which
are very uncomfortable and unsafe for both humans and
mechanical/electric equipment. Improving local environmental
conditions is essential for good maintenance (e.g. clinker apron
dedusting or extraction from domes).
f The setup of the filters and their calibration must be carried out
with consideration and should be frequently checked.
f With the aim of enhancing bag durability and reducing energy
consumption, dust leakages and undesired air intakes must be
avoided and promptly stopped, even if small.
f Emissions should be checked each year; attention should still
be paid in case of a visible plume from the stack or fugitive dust
at the main devices.
f The lifetime of nuisance filters can exceed the durability of
some components; essential replacement parts for filtering and
cleaning can become unavailable, resulting in low efficiency or
the whole system becoming unreliable. Very often high quality
filters are removed from service due to a lack of solenoids,
pneumatic valves, blowing pipes, electronics, etc.
f The efficiency of dedusting is also compromised by components
other than the filters, requiring proper maintenance, for which
integrity and spares are critical (typical examples are curtains
for suction hoods on belts, isolation of valves, bends of
INDUSTRIAL
ductworks, textile joints, dust discharge devices).

f Frequency converters for the
fans dedicated to small filters are
infrequent and their implementation
should be increased not only for
optimising consumptions; in case
of high variability of the conditions,
they are essential for the smooth
operation of the system, (e.g. the
air temperature on a clinker apron
conveyor is suddenly variable
between 0˚C to 150˚C or more).
f For the same occurrence, instruments
and control automation should be
properly provided, possibly with a
minimum set of data exchange with
the DCS.
f Emissions are almost never monitored
on a continuous basis, mainly due to
the cost of installing and maintaining
so many instruments; leakage
detectors/dust monitors can be
found at reasonable prices with good
reliability, to supply good support and
prompt detection of failures.
f Suction efficiency around the filters
must be constantly monitored, and

Process matters
This is an issue which is normally
neglected; in some cases, relatively
small units are involved in some delicate
processes, for which careful attention
must be paid. A recent example
encountered by RD42 concerns the
dedusting of a clinker silo, for which a

This plant has been the market
leader in the production of Portland
cement since the company began
production.
In 2017, plant management decided
to use alternative solid fuels (ASF), as
construction wood waste increased
in UAE; various wood waste can
be accessed easily for the plant.
Management was also clear that in
the future, alternative solid fuels will
extend to refuse derived fuel (RDF)
and tyre derived fuel (TDF); it was
therefore looking for a turnkey solution
to use all ASF in its cement kiln.
Initially, the plant team started to
investigate various process aspects
of the kiln (pyro-process). Based
on the process study and market
investigation, the plant team made a
decision to start with a 5 tph feeding
system with low investment, but with

Conclusion
XRF elemental analysis shows that CD is
sufficiently rich in silica and alumina to form
aluminosilicate with GGBS in the presence of
alkali activators as that of FA. The FTIR functional
group study shows the presence of Si-Ostr and
(-Si-O-Al-O-) linkage due to a polycondensation
reaction in GP-CD, similar to that seen in
GP-FA. Additionally, microscopy results show a
well-packed texture in both GP-CD and GP-FA.
Figure 2(a). GP-FA. From the experimental study, therefore, it is
confirmed that CD can be used as an alternate
to FA in making GP. It is also observed that
CD performs better even with higher residue
compared to FA. The use of CD in GP instead of
FA results in cost savings and is a better substitute
for FA in the present scenario.

A strong talent pipeline can create a platform

industrial applications. In fact, analysts estimate
the current skills gap, created by a steadily retiring
