About this Manual


This manual describes how to upgrade a Luxel V-6 platesetter system from a
dummy (no-punch) system to a punch output system using one of the options:

Procedures in this manual should only be carried out by engineers who have
attended an approved FFEI Luxel platesetter engineering course.

Engineers are recommended to follow Luxel CTP safety practice while working
on the installation.

1.1 Before Starting the Upgrade


This installation manual explains how to upgrade a currently
installed Luxel V-6 platesetter with an optional punch assembly
and punch output assembly. Items and tools required for the
upgrade include:
1. Application CD V1.9.0 (or higher) with the Release Notes. Also
available on SIO.
2. Glass or steel ruler.
3. Eyeglass (x50).
4. V-6 Installation Manual.
5. New Licence key for the upgrade from the machine
Installation Report on SIO.
6. Modified baffle bracket that clears the punch motor.

1.2 Unpacking and Handling the Upgrade Kit


1.2.1 Consignment Check
The local engineer or agent must check, from a FFEI-compiled list
or the shipper's consignment note, that the consignment is
correct. Any deficiencies must be reported immediately.

1.2.2 Inspection of Boxes


All packaged equipment must be inspected at the customer's site
by an engineer or an agent before unpacking begins. There are
two Tip-n-Tell and two Drop-n-Tell indicators fitted to the outside
of the box and the engine itself. The following steps are taken
when there has been damage, corrosion, or positive Tip or Drop
indications.
1. Record the observations on the delivery documentation.
2. Inform the carrier, shipping agent and insurance agent.
3. Record the observations on the FFEI Installation Report.
Units may be removed from their box only by an approved
engineer or representative. If there has been damage during
shipping, unpacking will have to be delayed. Do not proceed with
unpacking until authorized by the shipping and insurance agents.

1.2.3 Handling the Equipment Safely


WARNING: the punch module is very heavy and requires two people to
lift in position.

1.2.4 Completing the Installation Report


IMPORTANT: After the platesetter has been commissioned and
accepted by the customer, it is important to complete the Installa-
tion Report to ensure the site configuration is fully supported by
FFEI (UK).

2.1.1 Upgrade the Firmware
1. Upgrade the application and PCI software to (V1.9.0 or higher), if
necessary, using the supplied CD.
2. Confirm correct operation of the machine.

2.1.2 Accessing the Punch Assemblies


Before the new punch assembly and punch output assembly are
fitted, complete the following steps:
1. Access the rear of the engine and separate the processor from the
engine (if installed). Note that the procedure for mating the
processor and engine is in the Luxel V-6 Installation Manual (from
FFEI SIO at issue 02 onwards).

2. Access the service door (screwlocked) and remove the top cover
(2-off screws accessed from the user side).
3. Remove the lower rear panel on the engine (8-off pozi-screws).
4. Remove the top rear stretcher by unscrewing from the user and
service access doors. Lift up the stretcher and unhook from the
frame.
5. Detach the following inline connections to the output assembly:
A) Weboutput_Motors (EM15) to MSB2
B) Weboutput_Sensors (ES22 and ES27) to the Distribution
PCB.
6. Remove the no-punch output assembly as follows (see Figure 2.10
on page 2-12):
A) remove the 4-off nuts at the top support bracket
B) remove the 4-off pozi-screws (M5 caphead fited) on the
lower support bracket
C) remove the output assembly.

7. Move the pullbar assembly towards the output end as far as
possible. This is to prevent the gears from dropping out when the
drum output guide is removed, see Figure 2.1 on page 2-2.
Wedge a tie-wrap (or a similar item) between the pinion and
geartrack to prevent the pullbar moving into the drum.
The gear tracks are held in position by the drum output guide.
Use tape to hold the gear segments in position on all four corners
of the drum, see Figure 2.2 on page 2-4.
8. Remove the drum output guide (4-off M4 screws), see Figure 2.1
on page 2-2. Make sure the metal T-pieces at the end of the track
are not lost.
9. Ensure that the gear tracks are sub-flush of the drum output edge
before fitting the punch, or the gear tracks may be damaged.
You may need to adjust both gear track screws on the drum input
to allow for more track movement. Make sure these adjustments
are equal on both side so that the tracks are correctly aligned to
prevent pullbar skew, see Figure 2.2 on page 2-4.

2.1.3 Fitting the Punch Assembly


NOTE: Fitting the punch assembly is a two-man operation.

1. Remove the attached datasheet with the


CENTERER_OPEN_DISTANCE value. This value is used to update
the NVRAM in Section 2.2.1 on page 2-17.
2. The punch opto-slotted sensor (ES15 - Punch Centring Home) is
shipped separately to prevent transit damage. Fit the sensor to
the left hand side block shown in Figure 2.3 on page 2-5. Use the
supplied 1-off screw.

3. Protect the interior of the drum with heavy cardboard.


4. Move the carriage to the (ES15 - Punch Centring Home) user end.
5. Fit the supplied punch to the drum by locating it on the 2 dowel
pins. Fix the punch to the drum with the 6-off M6 screws, see
Figure 2.4 on page 2-6.

NOTE: These M6 screws must not be overtightened.

6. Push the gear tracks as far as possible towards the drum input.

Fill the gap between the gear tracks and the punch with the
shims provided with the upgrade.

7. Remove the tray which is held by transit tape inside the tray
support. Fit the chad tray support to the base (4-off posi-screws).
8. Fit the microswitch to the tray support and refit the tray,
Figure 2.5 on page 2-7.

9. Connect, route and secure the following punch assembly cables:
A) CHADTRAY (99700584) from MSB2 (PL26) to tray switch
(ES21), see Figure 2.5 on page 2-7:
FASTON C1 (black) to switch C1.
FASTON NC2 (red) to switch NC2.
B) PUNCH_REG_MOTOR (99700582) to MSB2 (PL27, PL22,
PL20) and connects to EM7 (centering motor), EM6 (punch
motor), EM13 (Reg pin motor).
See Figure 2.7 on page 2-9 showing MSB2 connectors, and
Figure 2.6 on page 2-8.

10. Attach the Sensor Distribution PCB (Punch) to the drum pillar
holes shown in Figure 2.8 on page 2-10.

11. Connect, route and secure the following punch assembly cables,
see Figure 2.9 on page 2-11:
A) MSB2_RIB_PUNCH (9970-0558) between MSB2 (PL19) and
PL5 on Sensor Distribution PCB (Punch).
B) PUNCH_SENSORS (9970-0588) to the Sensor Distribution
PCB (Punch) and connect to PL4, PL6, PL7, PL9, PL10, PL11.
This cable is already attached to the inline punch sensors.
C) PUNCH_SENSORS (9970-0588) to the Sensor Distribution
PCB (Output) and connect to PL4.
D) PUNCH_REGPIN (9970-0587) to MSB2 (PL9).

2.1.4 Fitting the Punch Output Assembly


The punch output assembly is fitted as a complete unit after
removing the old output assembly.

2.1.4.1 Fit the Punch Output Assembly


1. Fit the supplied stretcher support brackets (2-off M6) to the
frame, see Figure 2.10 on page 2-12.

2. Fit the punch output assembly to the top and lower support
brackets. Note that:
A) both the top support brackets must be level
B) the output tray must be level
C) The nominal gap between the bottom of the support
bracket and the frame bracket is 10 mm.

3. Using a straight edge, ensure the platen is flush with the punch
exit slot, see Figure 2.10 on page 2-12. This allows the plate to
load to the output platen smoothly and without scratches.
4. Using the adjusting screws on the support bracket, set the gap
between the platen and the punch to 4 mm. Use a 4 mm Allen
key as a gauge.
5. Make sure the platen is not touching the punch. This avoids the
transmission of vibration to the drum.
6. Make sure that the felt covered plate diverter flap is not touching
the platen, see Figure 2.10 on page 2-12.

7. Fit the following punch output cables (see Figure 2.11 on page 2-
13):
A) PUNCH_VACBAR_SENSORS (9970-0605) to Sensor
Distribution PCB - Output (PL10, PL11) and to MSB2 (PL7
and PL12 - loopback).
B) PUNCH_OUTPUT_SENSORS (9970-0604) to Sensor
Distribution PCB - Output (PL2, PL3, PL6, PL9).
C) PUNCH_OUTPUT_MOTORS (99700601) from MSB2 (PL8,
PL16, PL29) to the inline connectors for the:
plate pick up arm (EM8)
diverter arm motor (EM10)
vacuum bar motor (EM9).

2.1.5 Fit the Vacuum Assemblies


2.1.5.1 Fit Solenoid Valve (EV5)
See Figure 2.12 on page 2-15.
1. Add the extra valve EV5 (punch output) to the valve cage as
follows:
A) Detach the valve blank plate from the machine frame base
(2-off pozi-screws).
B) Detach EV4 from the plate (2-off pozi-screws).
C) Detach the union elbow (9976-5721) from EV4.
D) Fit the supplied tube (9976-5718) to the elbow and attach
to the supplied EV5 (7A08-479D).

NOTE: The arrow on the base of EV5 should point towards the
elbow, see Figure 2.12 on page 2-15.

E) Fit the supplied male connector (9976-5756) and tighten


using an 8 mm Allen key fitted into the connector. Fit the
supplied union (9976-5734) to Valve EV5.

NOTE: The arrow on the base of EV5 should point away from the
male connector and union, see Figure 2.12 on page 2-15.

F) Fit the supplied T-union (9976-5718) to EV4.
G) Connect the tube from EV5 to the T-union on EV4.
H) Connect EV4 to EV7.
I) Attach EV4 and EV5 to the plate, and the plate to the base.
J) Connect a vacuum tube to EV5 from the union connector
on the punch output assembly, see Figure 2.12 on page 2-
15.
2. Connect the SOLENOID_PUNCH cable (9970-0550) between PL15
(MSB2) and EV5.

2.1.5.2 Vacuum Sensor Connections


1. Attach the Vacuum Sensor PCB (ES26) to the drum leg (leftside)
using the provided 4-off pillars, see Figure 2.13 on page 2-16.

2. Fit the OUTPUT_VAC (99700608) cable between MSB2 (PL3) and


Vacuum Sensor PCB (PL1).
3. Fit a tube from the vacuum union connector on the punch output
assembly, shown in Figure 2.10 on page 2-12, to the Vacuum

2.2 Commissioning the Upgrade


2.2.1 Update the NVRAM Parameters
NOTE: ALL NVRAM settings should be taken from the latest
application Release Notes.

1. Switch on power to the engine and PCI (stop engine at second


Ctrl-c).
Check the NVRAM used for punch output.
2. Set these NVRAM parameters for a fitted punch as:
nvram>snv WHICH_OUTPUT 1
nvram> snv PUNCH_FITTED 1
nvram> snv HOME_ONCE 1

3. Check that the punch parameters in the Firmware Release Notes
are set as the G&J defaults on the machine.
4. Enter the CENTERER_OPEN_DIST_MM value supplied on a
datasheet attached to the punch assembly.

5. Reboot the engine.

2.2.2 Install the Punch Licence


1. Copy and paste the licence key (obtained in Section 1.1 on
page 1-1) into the Licence Manager (Maintenance) on the PCI,
and press Confirm.
2. Reboot the engine and RIP server.
3. Make sure the customer is aware of their keys by supplying a text
file copy.

2.2.3 Check the Punched Plate


1. Set up a Job Ticket on the RIP for plate punching.
2. Output and punch the four largest plates used by the customer.
3. Check the following:
A) the punch crop is not deformed
B) there is no scratching on either side of the plate
C) chad has dropped into the tray
D) the crop configuration shown in Figure 2.15 on page 2-19.
4. Check that the punch crops are centred correctly on the plate
using the following measuring method (see Figure 2.16 on
page 2-20 showing a Heidelburg punch).
A) Using a steel ruler, find the centre value of the outermost
crop positions on the plate:
(plate width (A) – distance between crop centres (B)) / 2 = centre
value
For instance, for a Heidelburg punch: (745 – 425) / 2 = 160
B) Now check that the crop edge distance from the plate
datum edge is:
centre value – 1/2 width of crop width (C) = edge distance (D)

2.2.4 Adjust Punch Crop Positions


If the punch crops are not correctly positioned, they can be
adjusted in units of 0.5 mm. Adjust by 0.5 mm as follows, and
repeat the procedure below until the correct position is reached.
1. Obtain medtran from Diagnostics:
diags> service
service> medtran
Obtain the punch utility menu:

2. Calculate the distance required from the punch crops to the edge
of the plate.
If the distance is larger than the calculated value in Section 2.2.3
on page 2-18, then increase the CENTERER_OPEN_DIST_MM value
by 1 mm.
If the distance is smaller than the calculated value in Section 2.2.3
on page 2-18, then decrease the CENTERER_OPEN_DIST_MM
value by 1 mm.

Enter the following:
punchutils> entercentringwidth
This will return the current setting for the centring width. Add or
subtract the difference in the position calculated above to give a

3. Prepare the punch to manually load a plate:
punchutils> insertregpins
punchutils> homecentring
4. Insert the largest plate into the punch and push against the
centring arm on the user side, see Figure 2.17 on page 2-21.

Enter the following:


PunchUtils> setupcentring <plate width> <0> (eg 745 0)
Make sure that the utility indicates the specified plate width and
the LH/RH sensors are ON.
5. Punch the plate:
PunchUtils> cyclepunch
6. With the plate held in position and centred in the punch (see
Figure 2.18 on page 2-22), observe the contact spring on the
service side centring arm.
The spring has a travel of 5 mm and should be compressed by
about 2-3 mm by the plate when centred. If not, then the service

end centring arm must be moved so that it is compressed by 2-3
mm. See Step 8 below.
7. Enter:

8. Separate the metal block of the centring arm from the white
plastic insert, and move the insert to a better position (see
Figure 2.18 on page 2-22):
A) The insert is held in place by a metal bar. Loosen the screw
on the output side and remove the screw on the input side.
The metal bar, which locates on one of six ‘flats’ on the
insert, can now be lifted clear of the insert.

B) Push the metal block away from the insert and rotate the
insert on the leadscrew. Rotate the insert to the next flat
which moves the contact spring by 0.5 mm.
C) Re-assemble the metal block and insert, then secure the
insert with the metal bar.
9. Repeat the procedure above until the punch crops are correctly
positioned on the plate.

2.2.5 Check Image Skew Accuracy


NOTE: This check only needs to be made if image skew is
noticeable.

Check image to punch crop accuracy as follows:


1. Expose a stock image tint on a plate.
2. Using a glass or steel ruler (with a x10 eyeglass), measure the
reference lines, A and B, at the widest crop points of the plate,
see Figure 2.19 on page 2-23.

3. Skew error differences between the measurements A and B


should be less than 100 microns.

4. Advance 4 plates and check that the average measurement
between A and B is less than or equal to 30 microns.
5. Possible skew errors could be caused by:
A) poor pull bar alignment
B) punch not fitted correctly to drum.

2.2.6 Check Image Start and Edge Accuracy


1. Check the image base position from the lead edge (2 -12 mm).
2. You can move the image base relative to the lead edge using the
Start Y option on the RIP Job Ticket (Output) panel.
Set the position at 0 and the Y position corresponds to 2 mm from
the leading edge of the plate. To move the image away from the
crop marks in the Y direction, add the required amount.

2.2.7 Check for Image Centering


1. Check that the image is centered on the plate.
2. Make sure the image is centered at equal distance from the outer
crop marks, as shown in Figure 2.20 on page 2-24.

3. If it is not centred than adjust either:
A) punch crop positions (see Section 2.2.4 on page 2-20), or
B) edge sensor offset - see the Luxel V-6 Engineer’s Reference
Guide.

2.2.8 Final Installation Check


1. Confirm the operation of the machine to the customer’s
satisfaction.
2. Train the customer on how to use the new option. Explain how
the Start Y option on the RIP Job Ticket (Output) moves the
image base position relative to the crop marks. At 0, the image
base (Y) is is 2 mm from the leading plate edge.
