One of the program activities of Engineering and Maintenance department in Collins

Aerospace are the modification and improvement of machine equipment. This is to gain high

machine availability, cost reduction, prevent on machine downtime and eliminating the

defects of product.

Modify and fabricate new stopper with additional fixing screw on the outer side of the

vise clamp for additional rigidity. The design of Phantomatic Vise Clamp will help the

production to reduce or to lessen the offset machining defects.

The respondents strongly agreed that the proposed project is effective in giving relevant

in mechanical information, stopper is functional, information presented is efficient and an aid

to the reduction of offset machining due to vise misalignment .

b) Introduction

Any continuous improvement program requires aggressive awareness. Aggressive

awareness is that attribute within us that causes us to search out potential improvements – and it

begins with the realization and acceptance that there is room for improvement in every area of

CNC environment.

Quality and productivity have been identified as an important role in any organization,

especially for manufacturing sectors to gain more profit that leads to success of a company. This

paper reports a work improvement project in Rockwell Collins Interior System. It involves

problem identification in production of Emmegi Phantomatic Machine product and proposing an

effective framework to improve the current situation effectively. Based on the observation and

data collection on the work in progress (WIP) product, the major problem has been identified

related to function of the product which is the parts can’t assemble properly due to dimension of

the product is out of specification.

The objective of this study is to prevent machine downtime, eliminating the defect and

waste of product and improving the preventive and predictive maintenance activity program. It

is also one of the most sensible solutions for cost reduction of one company. This will help to

eliminate the recurrent machine downtime and lost output of production.

Background of the Study

As part of the engineering and maintenance activity program in Rockwell Collins, The

Maintenance Department is the ones responsible for machine improvement and modification to

prevent machine breakdown. As part of this group, the researcher need to focus on machine that

has low utilization and does not conform on the percentage required for the first pass yield which

as 70% First Pass Yield with Offset holes as a Top Defect as well as the low utilization

percentage of 45% due to multiple downtime due to the breakdown of the stock design of the

stopper vise clamp.

The areas determine for the study of modification and improvement is the Emmegi

Phantomatic machine in S2 production area. All the aluminum, extrusion and plastic materials

are machined in this area and large portion of the finished products are machined in this area

thus, improving this area would have a great impact in Company’s Return of investments.

The major concern of the Phantomatic machine is the lack of clamping ability which

produces offsets and over machining in aluminum and plastic extrusions. Consequently, the

researcher together with the maintenance team modified, designed and fabricate new stopper for

vise clamp of machine with additional screw on the outer side of the vise for additional rigidity.

This will help reduce output defects and improve the cycle time and utilization of the

machine.

Objectives of the Study

The main objective of this study is to design and develop modified stopper for vise clamp

of machine to prevent the machining offset.

The study required to conduct and achieving the following specific objectives:

1. To design stopper for the modification and improvement of vise clamp.

2. To fabricate a prototype of the design stopper.

Conceptual Framework of the Study

By means of the different mechanical engineering disciplines specifically machine

design, Theory of Machine Shop Practice and Material Engineering and Standards the

proponents of this study used this set of knowledge and skills to come up with the solution to the

existing problem of S2 area regarding with the output defects of the Phantomatic Machine.

To the proponents of the study, this project would help them improve their knowledge

Definition of Terms

Clamp. A clamp is used to hold something in place, or to firmly press two objects

together. In this study, it refers to the vise clamp.

Jig. It is a work holding device that holds, supports and locates the workpiece

and guides the cutting tool for a specific operation.

Phantomatic Machine. is equipped with two 4-place tool magazines on board machine

and it is able to machine on 3 sides of a section of 170 mm x h210 mm

Machining. is a process designed to change the size, shape, and surface of a material

through removal of materials that could be achieved by straining the material to fracture or by

thermal evaporation.

Milling. is the most common form of machining, a material removal process, which can

create a variety of features on a part by cutting away the unwanted material.

Work piece. a piece of metal or other material that is in the process of being worked on

or made or has actually been cut or shaped by a hand tool or machine

Galley. The kitchen in a ship or aircraft. Products of the Rockwell Collins Interior

Systems.

Computer Numerical Controlled. Machining is the process through which computers

control machine-based processes in manufacturing. The kinds of machines controlled include

lathes, mills, routers and grinders – all used for manufacturing of metal and plastic products.

Personal Protective Equipment.  Refers to protective clothing, helmets, goggles, or

other garments or equipment designed to protect the wearer's body from injury or infection. The

hazards addressed by protective equipment include physical, electrical, heat, chemicals,

biohazards, and airborne particulate matter.

Workpiece. Is a piece of raw material that is in the process of being formed into a

component or part. Boring fixtures are used to hold the workpiece while it is being bored.

Turning is a machining process in which a workpiece is held and rotated against a single-point

tool.

Aluminum. Silvery-white, lightweight metal. It is soft and malleable. Uses. Aluminum

is used in a huge variety of products including cans, foils, kitchen utensils, window frames, beer

kegs and aero plane parts.

Work pressure. Performed by a system is the energy transferred by the system to its

surroundings that is fully accounted for solely by macroscopic forces exerted on the system by

factors external to it, that is to say, factors in its surroundings. Thermodynamic work is a version

of the concept of work in physics.

Solenoid valve. A solenoid valve is an electromechanical device in which the solenoid

uses an electric current to generate a magnetic field and thereby operate a mechanism which

regulates the opening of fluid flow in a valve.

Air treatment unit (Filter/regulator unit). Air handling unit is an air system that

performs functions such as circulating, cleaning, humidifying, heating, cooling or mixing of air.

Computer Aided Design. Software is used to increase the productivity of the designer,

improve the quality of design, improve communications through documentation, and to create a

database for manufacturing. CAD output is often in the form of electronic files for print,

machining, or other manufacturing operations.

c) Review of Related Literature and Studies

The proponent planned of this study is to create a jig for the modification and

improvement of Phantomatic M3 machine Vise Clamp. The researcher will gather different

resources and reference such as articles form the internet, machine manual, journal and books.

This study will include related literature, history and information for the whole process of the

research.

History of NC Machine

Numerical Control is largely the pioneering works of a man, John T Parsons. In the late

1940s, Parsons conceived a method of using punched cards containing coordinate positions data

to control a machine tool. The machine was directed to move in small increments, thus

generating the desired surface of an aerofoil. In 1948, Parson demonstrated his concept to the US

Air force, which subsequently sponsored a series of research projects at servomechanism

Laboratory of the Massachusetts Institute of technology (MIT).

The initial work at MIT involved the development of a prototype NC milling machine, by

retrofitting a conventional tracer mill with position servo mechanisms for three axes of the

machine tool. The first demonstration of the NC prototype was held in 1952. By 1953, the

potential usefulness of the NC concept had been proven.

Shortly thereafter, the machine tool builders began initiating their own development

projects to introduce commercial NC units. Also, some industries, especially airframe builders,

worked to devise numerical control machines to satisfy their own particular needs. The Air force

continued its encouragement of NC development by sponsoring additional research at MIT to

design a part programming language that could be used for controlling the NC machines. This

work resulted in the Automatically Programmed Tools (APT) language. The objective of the APT

research was to provide a means by which the part programmer could communicate the

machining instruction to the machine tool in simple English statements. Although the APT

language has been criticized as being too large for many computers. It nevertheless represents a

major accomplishment. APT is still widely used in industries today, and most other modern part

programming languages are based on APT process.

CNC machining is a manufacturing process in which pre-programmed computer

software dictates the movement of factory tools and machinery. The process can be used to

control a range of complex machinery, from grinders and lathes to mills and routers. With CNC

machining, three-dimensional cutting tasks can be accomplished in a single set of prompts.

(Astro Machine Works May 22, 2017).

According to Sammarco, Carlo (2011). An introduction to CNC Machining. CNC

machining involves using a machine controlled by a computer to machine material. Generally the

machine is either a milling machine or a lathe. The earliest record of a milling machine dates

back to 1814 (Eli Whitney, England). The earliest precedent to CNC machines may be the

Jacquard loom, a mechanical process invented in 1801 by Joseph Marie Jacquard to simplify the

process of manufacturing complex textile patterns. The Jacquard loom read punch cards. The

holes in cards corresponded to the rows of design in the textile. This was pretty revolutionary, as

an entire design could be stored on a set of cards, and changing production simply meant feeding

a different set of cards through the system.

The first use of computer controlled machines arrives in 1956, via the Air Force. These

machines used motors controlled by numbers from a computer to create movement in a machine.

The convenience of being able to quickly change the program, unlike having to re-punch

hundreds of cards, sets a new standard in manufacturing. By the 1960’s as computer prices were

dropping drastically, CNC machines were already being used across many different industries.

According to the research of Sutarman, Haryono EdiHermawan, and Sarmidi. (2017).

CNC is used for automatic control in the industrial world. This machine is used to control the

performance of other machines used. Both NC (Numerical Control) and CNC (Computer

Numerical Control) is a term used to indicate that a manufacturing equipment; e.g. lathes,

milling machines, etc., numerically controlled based computer that is able to read the instruction

code N, G, F, T, and others, where the codes will be instructed to CNC machines to work in

accordance with a program that had been made to do workpiece to be made, Operation using

CNC machines, the accuracy of a product can be guaranteed up to 1/1000 mm (microns)

workmanship mass product with exactly the same result at the right time of rapid machining.

CNC functions in this case more displace the work of the operator in conventional machine tools.

E.g. setting work tool or regulate the movement of the chisel until the position is ready to cut,

cutting motion and movement retraced early, and others. Similarly, the setting cutting conditions

(cutting speed, feeding speed and cutting depth) as well as other regulatory functions such as the

replacement of a chisel, alteration, power transmission (number of revolutions of the main shaft),

and the direction of rotation of the main shaft, setting the coolant and so forth. CNC machine

practice of medicine and making work easier for architects. In 2004, the Society of

Manufacturing Engineers did a classification of the various technologies and there are at least

four additional significant technologies in 2012. Studies are reviewed which were about the

strength of products made in additive manufacturing processes. However, there is still a lot of

work and research to be accomplished before additive manufacturing technologies become

standard in the manufacturing industry because not every commonly used manufacturing

material can be handled. The accuracy needs improvement to eliminate the necessity of a

finishing process. The continuous and increasing growth experienced since the early days and the

successful results up to the present time allow for optimism that additive manufacturing has a

The first form of creating layer by layer a three-dimensional object using computer-aided

design (CAD) was rapid prototyping, developed in the 1980’s for creating models and prototype

parts. This technology was created to help the realization of what engineers have in mind. Rapid

prototyping is one of the earlier additive manufacturing (AM) processes. It allows for the

creation of printed parts, not just models. Among the major advances that this process presented

to product development are the time and cost reduction, human interaction, and consequently the

product development cycle, also the possibility to create almost any shape that could be very

Through researching the related books in the library, related studies and technical

manuals, principal data and information obtained. Updated information in the internet was also

utilized in completing the design output. The parameters were also taken from the actual

location.

The proponents gathered all the necessary data and information in assembling the output

design of the study. Appropriate calculations of each required analysis takes place through

applying the concepts, principles that runs since from the beginning of the study. Right

dimensions and location of the vise clamp and frame are also needed in designing the prototype.

The study looked into deeper aspect of troubleshooting of those problems regarding the

condition of clamp holder. The basic operation, equipment efficiency, and features were also

reviewed for finding possible limitation of the design. After the completion of the design, a

prototype of the vise clamp was developed. The proponents perform a series of simulation and

test to validate the functionality of the project.

Research Environment

The researcher will conduct this study on modification of Phantomatic vise clamp to

reduce the issue of machining offset on Galley business unit on Rockwell Collins, Tanauan City,

Batangas. The people who are involved in this study are Manufacturing Engineers, Production

Supervisor, Quality Assurance, Machinist Technician and Equipment Maintenance. The result of

the procedure will define the effectiveness of the study. All the data on this study will be used in

Procedures

Data Gathering. The researcher will used the maintenance daily downtime monitoring,

monthly downtime report and machine availability of production and maintenance group. Also

gather data from the production the defects and utilization efficiency before and after the

prototype of the Improvised Vise Clamp was used.

The researcher will conduct monitoring on the mechanical movement of vise clamp of

machine to accomplish the objective on this project. After machine monitoring the researcher

will gather information on machine availability of production.

Design Process. The researcher will create a flow chart and block diagram to define and

solve the problem that is needed for the actual output of production operation. Comparison of the

existing vise clamp on the Phantomatic X4 and computations on the stress, loads and

deformation on the vise clamp will be adhered. Appropriate profile, raw materials and location of

the improvised vise clamp jig stopper for it to be used on a long term basis.

Phantomatic Machine. The primary machine that will be using the modified Vise Clamp,

It is also the main operating machine for machining of extrusion profiles as per requirement of

the design.

Fabrication. The researcher designed the proposed profile of the vice stopper clamp and

choose the best quotation from the suppliers. Mild Steel with electroless nickel plating was used

for the Vise Stopper Jig as a material due to its increased yield strength to endure impacts on vice

movements

The researcher will borrowed vise clamp of the machine on the company and use the

steel plate in fabricating the Jig to be installed on clamp. The milling machine will also use in

this project to create jig base on the drawing create by the researcher.

Testing and Evaluation. The researcher will installed new vise clamp with the jig stopper

on machine, using dial gauge adjust each affected vise in reference with the good vise. This

ensures that after installation and adjustment, the test piece will have good measurements.

In evaluation on new modified vise clamp the researcher will conduct a test piece running

on machine using plastic and aluminum raw material to check if the effectiveness of the

alignment of hole on the actual materials are same on the measurement on the program running

from the machine.

Researcher will communicate the manufacturing engineer assign on the Phantomatic

machine, Production Team leader, Production Supervisor and Machinist Technician about the

functionality of modification of vise clamp on machine, and will conduct running for 2 weeks or

336 hours to monitor the offset machining.

For the result of evaluation, the researcher will used weighted men Likert Scale Method (See

Materials Engineering. The role of this area it to assure the quality of the materials that

will be using in the study. It will also use as a guide to choose the appropriate property of

materials that can withstand from the different factors that may affect the efficiency and capacity

of the equipment.

Machine Design. Applying the concepts in machine design will be helpful in designing

the proper dimension of the materials to be used. The important equations and formulas will be

used to determine the required data and computation of the design output that tackled in this

study especially for the flexible transmitting element used such as the belt. The design of the

pulley is also to be considered.

Material Strength. Looking for the proper materials that were strong enough to carry and

support the whole structure of the fixture system while being economical was critical

Machine Shop Practice. The skills that learned from this area will be helpful in the

fabrication of the design output. Welding, cutting, grinding, bending and other processes discuss

in this area. And those processes will be helpful in the fabrication of the prototype studies.

Strength of Materials. This area will be helpful in determining the strength capacity of

every component in the fuel injector tester such as the frame or the foundation. It will also use to

This unit includes the composition of prototype for the proposed study. It will discuss

As we can see the new design of the vise stopper offers more rigidity in terms of load

handling as it has 37.92% difference in terms of allowable load, thus offering further stability

and reliability in terms of stress failure.

In the fabrication process of the designed prototype, the first step it to invite contractor to

show the design of new stopper and to explain what materials are needed. It is the principle of

materials engineering and other related concept, next step is to create an ERF form or Equipment

Request form to approve the design and the materials are applicable to this project. The next part

is the Purchase Requisition this is to approve the budget for the said project, after the

approvement of the budget waiting for the delivery of the new stopper of vise clamp, the next

step is to install the stopper on vise clamp and perform checking of prototype. Lastly, testing and

evaluation of the prototype must be conducted to analyze the different aspect of the fabricated

prototype.

The vise install at the machine with the new stopper and it attached using screw and nuts

with flat washer. The connection between the frame and the two equipment must be intact

properly to ensure safety and prevents failure in the operation of the prototype. Last is the

alignment of all vise in the machine to prevent the collision of the head spindle on the vise

cylinder clamp.

Costing in a project study is required and consider the lowest amount with high quality

equipment. The value of the materials used in the fabrication was assumed in the lowest price,

some of the material are available in spare storage. One of the component for the prototype are

Testing is evaluated by the comparison of the recorded downtime of the machine, defects

created specifically offset holes and the use of questionnaire to validate if the new design of

Stopper Jig could significantly increase the productivity and decrease the down time and defects.

There are approximately 10 respondents to evaluate the prototype to ensure the effectiveness of

the prototype before the evaluation. The proponent conducted test. The following are the results

Evaluation Result

The proponents gathered 10 respondents to use the modified fuel injector nozzle tester

that served as evaluator. They had given questionnaire that composes of 7 questions regarding on

Summary of Findings

After applying all the principles and theories needed to came up with the prototype of

Design and Development of Vise Clamp Stopper Jig and obtained the objectives of this study, the

researcher ended up with the following conclusions:

The new design of Vise Clamp Stopper Jig for Phantomatic Machine M3 is working and was

successfully made. There was a significant decrease in the downtime the defective extrusions

were found due to existing fixture clamping method.

The designed provide a a large contribution in system of production and maintenance, is

suitable to produce an accurate and precise measurement of extrusion profile as per design as

well as the quality in cosmetic terms because of the reduction of unnecessary movements of the

machining bed due to stock design of the vise stopper jig.

The fabricated prototype is functional and cost effective. It can be seen that the ROI on the

investment on the new vise stopper jig design was fast and high with comparison of the bill of

materials versus the significant reduction on down time and the higher quality output of the

f) Conclusions and Recommendation

This unit discussed the conclusions and recommendations of the researchers in

The implementation of the project study. Improvements and modification of the designed

prototype are in the recommendations.

Conclusions

After applying all the principles and theories needed to came up with the Design of Vise Stopper

Clamp Jig, the researchers ended up with the following conclusions:

1. The Design of Vise Stopper Clamp Jig that provides increased rigidity and damping

capacity for the machining bed. Increasing the productivity and accuracy are the two

basic aims of mass production. As to know the solution to this is by reducing the set up

cost of the machine and also reducing the manual fatigue.

2. Basic fixture design for manufacturing applications envelopes two main aspects: location

and clamping. Between these two functions, the 6 (3 translation and 3 rotation) degrees of

freedom are constrained, while effectively positioning and orienting the part during

processing. The location of box-type parts is usually achieved using the 3-2-1principle.

This principle locates the primary plane by three non-collinear points, typically widely

spaced; the second plane is located by two points and the third plane by one point.

3. The fabricated prototype has observed proper safety as mandated by the European

Aviation Safety Agency. Material specifications were also correctly selected in order to

operate the prototype according to its purpose and function.

Recommendations

To further improve the design of the prototype, the researcher come up with the following

recommendations and suggestions:

1. Consider other alloy metal material that is suited for aerospace requirement that could

be cheaper yet gives more rigidity and strength.

2. Use a FEA or other computer aided analysis for a more thorough, exact and precise

design and load calculations to achieve detailed calculations and design.

3. The researcher suggests that consider other external forces such as the operating

conditions like speed, feed rate and depth of cut can be set to higher values due to

rigidity of clamping of work piece by fixtures to further improve the design of the

stopper jig.
