1 - INTRODUCTION
This manual provides the information necessary for a correct and safe way to carry out maintenance
works not included in the "INSTRUCTION HANDBOOK FOR OPERATING AND MAINTENANCE"; it is
addressed to qualified fitters, who know enough about mechanical components and the functioning of
hydraulic and electrical systems for the machine on which it is operating. The action necessary to
implement and enforce the policies related to the Environment and Health and Safety procedures are left
to the responsability of the workshop manager.
CAUTION !!!
This machine is designed and manufactured according to Merlo S.p.A. specifications. To avoid accidents
and to ensure optimum performance, the machine must not be modified or altered unless approved by
Merlo, nor should it be used in conditions or for purposes which it is not designed for. All information,
illustrations and specifications in this manual are based on the latest product information available at the
time of publication. The right is reserved to make changes at any time without notice.
CAUTION !!!
Always ensure any work carried out on the vehicle is carried out on level ground. If this is not possible the
ground should be as level as possible and the vehicle should be chocked to prevent any possibility of the
vehicle rolling.

Servicing of the machine shall only be carried out by skilled and competent personnel. For repair of parts
that are not part of the normal scheduling, refer MERLO S.p.A. technical service.

Always wear suitable protective clothing and safety equipment when using lubricants (gloves, masks,
goggles, overalls, etc.). Extra care should be taken to avoid burns when working with hot fluids or
elements.
CAUTION !!!
Always dispose of oils, filters or other mediums in an environmentally friendly manner. Use official
organisations for the disposal of such fluids.

1 - INTRODUCTION
Tightening torque Ma of a given bolt or nut is the necessary torque to put the bolt under a given preloading.
Tightening torque valve should be used to adjust dynemometric wrenches to avoid fatigue failures.
The following table contains tightening torque specifications relative to external diameter of metric thread. Figure
are approximate.

1 - INTRODUCTION
Locking, sealing and lubricating materials referred to in this manual are the same used in the shop floor.
The table below gives an account of the typical applications of each single material, in order to facilitate
replacement with similar products marketed by different brand names with different trademarks.
DENOMINATION APPLICATION
Anaerobic product apt to prevent the loosening of screws, nuts and plugs. Used for
Loctite 242 medium-strength locking. Before using it, completely remove any lubricant by using the
specific activator.
The oleo compatible alternative to “242”. Does not require the activation of lubricated
Loctite 243
surfaces.
Anaerobic product for very-high strength locking of screw and nuts. Before using it,
Loctite 270 completely remove any lubricant by using the specific activator. To remove parts, it may
be necessary to heat them at 80°C approx.
Anaerobic product suitable for high-strength locking and sealing of large threaded parts,
Loctite 275 bolts and stud bolts, for pipe sealing and for protecting parts against tampering; suitable
for sealing coupling surfaces with a maximum diametrical clearance of 0,25 mm.
Anaerobic product for the hermetic sealing of flanged units and screw holes
Loctite 510
communicating with fluids. Can seal clearances between flanges up to 0,2 mm.
Quick anaerobic sealant for sealing threaded portions of conical or cylindrical unions up to
M80. Before using it, completely remove any lubricant by using the specific activator. After
Loctite 577
polymerisation, disassembly may result rather difficult, so heating may be necessary for
larger diameters.
Anaerobic adhesive for fast and high-strength gluing of cylindrical metal joints. Can glue
Loctite 638
together parts with clearance ranging between 0,1 e 0,25 mm.
Anaerobic adhesive for fast and medium-strength gluing of cylindrical metal joints. Can
Loctite 648
glue together parts with radial clearance below 0,1 mm.
Lithium-based Applied to bearing, sliding parts and used to lubricate seals or parts during assembly.
grease
Highly adhesive synthetic grease, with silicone compounds added. Applied to adjustment
Silicone-based
screws with hole communicating with oil-type fluids. Used when frequent adjusting is

required.

(1) the model “M4” has got only an hydraulic system (hydraulic and transmission system).
(2) with 6,3 Litres pump.
1) Disconnect the two pipes shown here and insert a 1/4" Gas plug in one of the two holes.
2) Connect on the other hole (1/4" Gas connection) a 300-bar full scale pressure gauge.
3) Start the motor and operate on the lever of the distributor, check the detection on the pressure gauge, that
shall be 145 bars.

2) Connect to the threaded screw eye (1/4" Gas connection) a 25-bar full scale pressure gauge.
3) Start the motor and insert the brake, operate on the accelerator and take the motor from the min. to the max.
rpm value; the detection on the pressure gauge shall vary from min. 5 bars aboiut and max. 14 bars.

1) Remove the screw (A) present on the tandem pump; insert a threaded screw eye (B) and tighten all through
the screw (A) that has been removed before; remove, if present, the plug (C).
2) Proceed as described in points "2" and "3" of the previous paragraph, "SUPPLYING PRESSURE [M6 - M8]".

1) Connect a 300-bar full scale pressure gauge to one of the quick connections present on the distributor.

1) Remove the cover (A) closing the hydraulic oil tank; unscrew the nut (B) and drain the oil in a clean suitable
container.

1) Unscrew the bolt fixing the support (A); disconnect the cable of the positive pole (B) and the earth cable (C).
2) In order to make easier the removal of the battery, loosen the clamp of the cable (D) controlling the forward
movement of the left track; shift the cable then lift up and extract the battery.

1) Disconnect the clamp (E) of the positive pole; disconnect the earth cable (F), remove the bolt fixing the
support G); extract the battery.

2) Disconnect the Diesel oil suction pipe (B), taking care to plug it somehow in order to avoid the fuel coming
out; disconnect the exhaust pipe (C) present on the tank.
3) Remove the stop fixing the bracket (D) of the control cable (E); push the tank a little towards the pump, then
lift up and extract it, taking care not to damage the cables and the adjiacent pipes.

1) Disconnect the delivery pipe and the backflow one, by removing the two hose clamps (A) and (B).

3) Remove the two split pins (D), unscrew the two lower locking screws (E) then remove the radiator.
REASSEMBLY
- Proceed with the reassembly by carrying out in the reverse order all operations described from point "3" to
point "1", in this paragraph. Take a special care to centre the radiator with the cooling fan, in order not to
damage this one.

NOTE !!! The described procedure is the same for the removal of both tracks.
1) Loosen the lock nut (A) and unscrew the stay bolt (B); unscrew the nut (C).
- Repeat the operations described at points "1" and "2" also for the other track.
- For the reassembly, carry out in the reverse order the described operations, taking care to the following:
- Insert the toothed wheel inside the track.
- Set the other end of the track on the front toothed wheel.
- Lift up the track with the toothed wheel, by inserting this one on the pinion of the hydrostatic motor.
NOTE !!! For the adjustment of the track tensioning, follow the instructions given in the
"MAINTENANCE" chapter of the "INSTRUCTION HANDBOOK FOR OPERATING AND MAINTENANCE"

INTRODUCTION
This part of the manual deals with a range of fittings that may be mounted on the machine described in the
manual. Which can be hitched and disconnected according to the instructions indicated in the paragraph entitled
"EQUIPMENT ASSEMBLY"
The necessary procedures are also indicated further in the manual.
Carefully read the instructions provided before moving, installing , using or removing any equipment.
The fittings that might require greater details on their use are specifically described in a special booklet that will be
enclosed with the present manual.
Each fitting is designed and manufactured according to the manufacturer's specifications.
To avoid the risk of any accidents and to ensure the best possible performance, the equipment must not be
modified or altered without the prior consent of the manufacturer and must not be used for any non-envisaged
purposes.
WARNING!
Do not move, install use or remove any fittings specifically indicated in this manual (or the relative
enclosure) until all the relative instructions have been acquired, read and understood. The fittings may be
installed and used solely on those machines for which they have been requested.
WARNING!

specific combination with the base machine has not been specifically approved.

When assembling the fittings ensure that the surrounding area is kept clear of any persons or things.
1) Refer to the information relating to the fittings to be mounted (in the following pages or enclosed manual),
paying particular attention to the safety advice, and any remarks relating to movement and assembly
operations.
2) Ensure that the fitting rests on an even and flat surface and cannot be tilted.
3) Remove any fittings previously assembled on the machine, referring to the paragraph entitled FITTING
DISMANTLING.
4) Using the machine controls (see chapter entitled controls and instruments), approach the machine and
undertake the following operations in order:

WARNING !!!
Before beginning the dismantling operations unload any materials inside the fitting or hitched to the same
(except in the case of equipment for which this envisaged and therefore described). Always ensure that
the operational area is free of all persons during the dismantling operations.
1) Carefully read the information concerning the fitting to be mounted (either in the following pages or enclosed
booklet), and pay particular attention to any warnings concerning safety aspects and any details concerning
movement and dismantling.
2) Using the machine controls (see chapter entitled CONTROLS AND INSTRIMENTS), position oneself on level
ground and undertake the following operations in order:
A) In the event of fittings with incorporated hydraulic functions disconnect the relative piping from the
snap couplings (see paragraph entitled EQUIPMENT ASSEMBLY).
B) Carefully reverse the machine so that it moves away from the fitting.
CAUTION !!!
Never force the fitting to the ground to effect disconnection.
LOAD TRANSPORTATION
CAUTION !!!
Transit on public roads is forbidden.
- Equip the machine with the most suitable kind of fitting for the material to be transported
- Position the load in a stable and safe manner.
- The load volume and position should be such as to ensure that road visibility is not impeded.

IMPORTANT
The working load is obtained by deducting the weight of the tool as indicated on the relative data plate

- Use the hitching points indicated on the reference plate (see
illustration). Pay particular attention to any handling remarks.
- The total weight of the fitting is indicated on the relative

Check that the hoisting ropes, and fasteners and hoisting devices are in good conditions and of sufficient
capacity for the weight to be handled.
FITTING MAINTENANCE
In order to ensure that the fitting is always used in the conditions of maximum safety and efficiency, regular
maintenance is essential, carefully following the instructions indicated in this manual (or in the enclosed booklet).
Do not use the fitting until all the necessary repair and maintenance operations have been carried out.

Maintenance must be undertaken by qualified and competent personnel. In the event of maintenance of
parts which are not included in the normal maintenance programme contact the MERLO S.p.A. technical
assistance service.

Use the machine in safe places and far from objects

The supporting feet of the basket does not work as
stabilizers but are only for carrying out the fitting
hooking/unhooking.
WARNING!
Before starting working with the aerial personnel
platform, check that the machine is perfectly even to
the ground by means of the water level "U".

WARNING!
It is possible to use the control levers "3a", "5a"
and "6a" only being the aerial personnel platform
in rest position.
NOTE!
When carrying out movements of the machine
(forward/backweard) being the aerial personnel
platform in rest position the special intermittent
beeper sounds.
- Position lever "5a" at end stroke in "C" direction to move forward the right track.
- Position lever "5a" at end stroke in "D" direction to move backward the right track.
- Position lever "6a" at end stroke in "E" direction to move forward the left track.
- Position lever "6a" at end stroke in "F" direction to to move backward the right track.

When you lift the aerial personnel platform at about 1 metre from the ground, the limit switch "H" and the

WARNING!
When assembling the fittings ensure that the surrounding area is kept clear of any persons or things.
- Check that the fitting lays on even and compact ground and that it cannot turnover.
- Remove the fitting that have been previosuly mounted on the machine, if any, with reference to the FITTING
DISASSEMBLY paragraph of the FITTINGS CHAPTER of the USE AND MAINTENANCE MANUAL of the
machine.
- Disassemble the lifting arms as follows:
- Using the "E" spanner provided, loosen the two "G" dowels of the two lifting arms "H"
- Extract the two lifting arms "H"

The max. liftable load, starting from the position of the
fitting on the ground and without person on board is
400 Kg, fitting included.
With person on board the max. load is 500 Kg.

Before carrying out the load lifting operations, you are suggested:
- To lower the operator footboard.
- Pull the lever "L" in "A" direction to lower the stabilizer "M".
Before starting the load transport:
- Push the lever "L" in "B" direction to lift the stabilizer "M".
- Lift the operator footboard.
LEVER "3":
- position the lever "3" in "A" direction to lift the load on the hoister.
- position the lever "3" in "B" direction to lower the load to the ground.
LEVER "2":
- position the lever "2" in "A" direction to tilt forks upwards.
- position the lever "2" in "B" direction to tilt forks downwards.
