Phenolic Mesh Faced Plywood with a slip-resistant surface
FL-BD18
Our phenolic mesh faced plywood features quality face veneers in hardwood of consistent species and grade. As with the film-faced plywood, the veneers are bonded with phenolic weather and boilproof glue lines throughout. The mesh face is produced with a heavier weight of phenolic film pressed with a mesh platen to create a slip-resistant surface.

BENEFITS
Slip Resistance
Regular mesh pattern, 240 g/sm, film face provides slip resistance and a hard-wearing surface.
Fixings
Galvanised or stainless steel fixings will resist corrosion and unsightly damage to the board.
Predictable Performance
Quality control in selection of materials and manufacture ensures consistent performance.
Mechanical Support
Adequate mechanical support will prevent excessive flexing of the board in service and reduce the possibility of fracturing the phenolic coating.
Stability
The high temperature pressing of film and veneer, together with the thick film face gives long life and wear resistance.
Regular Maintenance
The boards require minimal maintenance in normal use. However, removal of any build up of dirt and algae on the mesh surface will prevent reduction of slip resistance.

Recommendations for fitting of ABS Cappings
ABS (acrylonitrile-butadiene-styrene) is a leading edge product for the Motor Vehicle industry. We now offer a range of cappings that are designed to fit our extrusions and give the benefits of being waterproof, easy to fit, light in weight and consistent both in quality and aesthetics. ABS Plastic is a cost effective alternative to traditionally fitted aluminium castings and is easier to assemble, saving time and money. The caps are essentially an add on component and can be easily replaced in the event of damage. To ensure positive and consistent results the following procedures should be followed:
The cap should be checked against the finished roof assembly for orientation and fit. Both the inside surface of the cap and the adjacent aluminium sections should be abraded locally along the bold line, (not necessary on anodised aluminium) immediately prior to applying a one-part adhesive. A bead of 5-6mm diameter applied continuously inside the cap, as shown in Fig.1. The cap should be pressed onto the roof assembly to leave an apparent gap of 2mm between its edge Typical Section AA through cap and the adjacent sections. Two No. 6 x 15mm long Pan Head, Self Tapping Screws should be placed through existing holes in the vertical corners of each cap to locate it, whilst the adhesive cures. No additional beads or fillets of adhesive are necessary or desirable and no clean-up should be required. The cap is intended to fit over any projections on the outside of the adjacent sections. Do not trim the cap to achieve a close fit. A number of one part sealant adhesives have been tested in bonding ABS to Aluminium, under workshop conditions, and have generally proved to be satisfactory. Best results were obtained from Detaflex 4000 which can be supplied by Aalco.

Introduction
In response to a number of requests from commercial vehicle body builders, Aalco has designed a suite of sections for the construction of 3.5 tonne GVW vehicles. The objective of the exercise was to achieve a payload of 1400kg or more by careful design of dedicated extrusions from scratch, rather than relying on existing sections which, for this class of vehicle are over engineered and overweight.
Construction
Floor Transversely laid extruded aluminium half-lapped planks, secured directly to special section runners and provided with eight recessed lashing rings, each of 500kg SWL. Roof Single skin GRP laminate bonded to roof sticks and periphery frame with 28mm radiused cantrails and front headbar. Tongue and groove edge capping sections eliminate the need for rivets through the upper surface of the roof and vacuum moulded ABS caps are bonded to each corner on final assembly of the body. Bulkhead (Front and / or Rear) Vertically planked in aluminium extrusion between dedicated corner pillars housing curtain poles and ratchet tensioners. Bulkhead secured to floor with heavy-duty angle section and braced with intermediate horizontal top hat tie rails. Side Closure A pole mounted curtain each side into fixed sockets at rear and dedicated tensioner units at front. Rear Curtain Closure Pole mounted curtain full width across rear aperture with fixed sockets on offside and ratchet tensioner to nearside, mounted in corner pillars. Rear Door Closure Double rear doors of lightweight sandwich construction with built-in strong points for mounting internal threeway rod lock. Each panel periphery framed in extruded aluminium channel section with integral hinges to corner pillars. Assembly The body may be assembled from a complete kit of parts, comprising all aluminium sections and steel corner gussets with integral curtain tensioners and sockets. Finish Normal paint processes may be applied, but exposed sections; bulkhead, raves, cantrails, headbars, corner pillars and all door sections will be supplied in silver anodised finish as standard. All steel components will be supplied zinc plated and passivated and ABS roof corner caps will be moulded in silver grey material to match the anodised finish. Aluminium floor, runners and internal framing sections will be supplied in mill finish.
Design Philosophy
Market research has shown that in the 3.5 tonne GVW range, it is difficult to achieve a payload in excess of 1100kg within a body length of 5000mm and whilst curtain sided bodywork may be desirable in this class of vehicle, currently available material to build such bodywork have restricted payload to unacceptable levels. LoadsMORE addresses this situation. Each section has been specifically designed to keep weight to a minimum whilst achieving the best payload and the largest load area. Certain features of the body construction are novel, but good design practice has been adhered to throughout and current construction and use of codes of practice observed.

The prototype LoadsMORE, which has been extensively tested in daily service, comfortably achieves its target payload of 1400kg within a body of approximately 21.5 cubic metres capacity.

Assembly
Subframe
The Subframe is designed to mount directly to the chassis pedestal brackets. It comprises two J section runners which should be marked out and drilled for mounting bolts of minimum 10mm diameter to suit the respective chassis frame and mounting brackets. Drawing No. TD/HAE2299 shows the orientation of the runner sections (LM/RN02) when fitted to the vehicle chassis. The channel sections are secured at each end to the inside of the runner webs by cleat angles (LM/CL01) each secured by 6 off fastenings of 6.4mm (14) diameter. The floor plank is designed to accommodate extrusion and build tolerances and is intended to be laid and secured without the need to cut down the width of any plank. The planks are laid transversely across the runners with half lap joints and are spaced evenly along the length of the floor before securing to the top flanges. A side rave (LM/SR01) is attached to the front and rear corner gussets on one side with 8mm diameter fasteners, prior to laying the planks. The planks are then abutted to the inside of the rave and secured through the rave flange. The opposite rave is assembled to the corner gussets and ends of floor planks in a similar manner. Securing of the floor planks to the runner and rave flanges is from the top through the recessed channel section of each plank. The following fasteners, all of 6.4mm (14) diameter, are recommended. Floor
Front and rear bearers are positioned at the ends of the sub-frame members LM/FB02 Front, LM/FB01 Rear. Cleat angles (LM/CL02) are fitted to the bottom flange of each bearer as shown in Section HH of Drawing No. TD/HAE2290 and secured with 2 off fastenings of 6.4mm (14) diameter each. They are spaced to fit over the end of each runner web. Plated steel Corner Gussets are attached to each end of each bearer using fastenings of 8mm diameter. For bodies with Rear Door Closure: Gussets (LM/CG01 2 pairs) are mounted front and rear. For bodies with Rear Curtain Closure: Gussets (LM/CG01 1 pair) are mounted to the front bearer and (LM/CG03 1 pair) are mounted to the rear bearer. Note: The rear bearer for bodies with curtain closure is reduced in length from 2036mm to 1876mm. All bearer/gusset assemblies measure 2144mm overall (width taken inside side raves). Floor end finishers (LM/FP01E) are fitted into the upper flanges of each bearer ensuring that the rear finisher is inverted relative to the front (i.e. 6mm edge uppermost at front and 4mm edge uppermost at rear). Each bearer assembly is fitted to the end of the runners and secured with No 14 Pan Head Self Tapping Screws or M6 Pan Head Taptite Screws, through the uppermost flanges of the runners. Additional screws are placed at approx 200mm pitch either side of and between the runner centres to secure the end finishers. The assemblies are completed by securing the cleat angles beneath the bearers to the runner web with 6.4mm (14) diameter fasteners in two positions, through web and cleats. Sections HH and JJ on Drawing No. TD/HAE 2290 illustrates this assembly.
The fasteners are positioned as indicated on Drawing No. TD/HAE 2290 (Plan View) with a fastener at each end of each plank into the side raves.
Bulkhead Assembly
The bulkhead comprises 20 off interlocking vertical planks tied by 2 off horizontal load bar (top hat) sections (LB01). Intermediate planks (LM/BHI01) and outer planks (LM/BHP01) should be assembled on a flat surface and adjusted square to give an overall width of panel equal to the length of the load bars. The bulkhead is positioned against the up stand of the front bearer LM/FB02 and fixed. Corner pillars (LM/FCP01) are notched at the bottom end of the front flange to accept the front bearer and are secured to the front corner gussets by the ratchet tensioner assembly (LM/RT01) with M8 countersunk socket head screws and self locking nuts. Sealant/adhesive is applied to the inner face of the corner pillar flanges and the bulkhead positioned between the pillars. The bottom rail is then fitted to the bulkhead and adjacent floor plank. Section AA and BB on Drawing No. TD/HAE 2290 illustrates this assembly. Note: Prior to commencing assembly of the bulkhead, cable runs for top corner marker lights should be determined and any drilling of holes in the frame members carried out beforehand.

Roof Assembly
The roof frame is of orthodox construction comprising cantrails (LM/CR01) roofsticks (LM/RS01) and front headbar (LM/FHB01). Rear headbars (LM/RHB01 Rear Door Closure) and (LM/CR01RC Rear Curtain Closure) are fitted as required. The frame is assembled around corner gussets. (LM/UGF01) 1 Pair at the front end and for bodies with rear door closure (LM/UGR01) 1 pair at the rear end. For bodies with rear curtain closure (LM/UGR02) 1 pair is used at the rear end. The frame is assembled with blind fasteners of 6.4mm (14) diameter as previously recommended. Roofsticks 6 off, are equally spaced and secured along the length of the roof and a roof sheet of 1.3mm translucent GRP cut from coil stock, bonded to the sticks. The sticks are designed to take gun applied adhesive and adhesive tape should not be used to secure the roof sheet. Edges of the roof sheet are trimmed back to the grooves in the upper faces of cantrails and headbars, and capped with sections (LM/RSC01) along each edge. The cappings are secured by adhesive gunned, full length into each groove, sufficient to spread around the edge of the roof sheet when the capping is inserted and pressed down. The assembled roof should be allowed to stand flat for sufficient time to allow the adhesive to cure. Sections CC, DD and EE on Drawing No. TD/HAE 2290 (available on request) illustrates the assembly of the roof. Note: Prior to assembly of the roof frame an aperture should be cut in the bottom/inner flange of each cantrail curtain track, sufficient to accept the curtain rollers. Care should be taken to avoid sharp internal corners in this aperture which should be of a minimum size, compatible with fitting the curtain, and as near to the rear end as practical. This procedure should also be applied to the rear headbar (curtain rail) of the roof frame for bodywork with rear curtain closure. The aperture is on the right hand side of the frame.
Pillars and lower gussets are secured to the already in place rave, corner gussets and rear bearer assemblies with 8mm diameter fasteners and aligned to accept the roof frame assembly. Drawing No. TD/HAE 2299 (available on request) illustrates the assembly of a rear frame for curtain closure.

Final Assembly
The body structure is completed by lowering the roof assembly onto the bulkhead and rear corner pillars, to secure with 6.4mm (14) diameter blind fasteners as recommended. At this stage upper sockets (LM/US01) are fitted in all four corner pillars. Roof corner caps of vacuum-formed ABS are fitted to all four corners. They are secured by gun applied adhesive/sealant with a single blind fastening through each corner into the roof cantrail and headbar. Corner Caps required for bodies with rear door closure: (LM/RC01) 2 off, Front (LM/RC02L) 1 off, Rear L.H. (LM/RC02R) 1 off, Rear R.H. Corner Caps required for bodies with rear curtain closure or a fixed rear bulkhead: (LM/RC01) 4 off are fitted front and rear A gutter moulding (LM/M107) is provided to fit the rear headbar on bodies with rear door closure depending on the type of rear door to be fitted. Fit rear doors as supplied. Moulded polyethylene mud flaps are positioned directly to the underside of the floor above the rear axle and are secured through the floor plank sections with appropriate fasteners. Front and rear marker lights with associated wiring are not supplied with the kit and should be obtained and fitted by the bodybuilder. Recessed floor lashing rings of 500kg maximum capacity are supplied and may be fitted directly to the floor planks in positions specified by the end user.
Curtains
Curtains are not supplied with this body kit, allowing the end user or bodybuilder to make their own choice, tubular aluminium poles of 31.75mm (114) O/D x 10 swg wall are supplied in alloy 6082 T6. 5 metre lengths are supplied which must be cut to length. These will need to be opened at each end to allow fitting to the tensioner. Important information to note before ordering curtains

Finish
All visible, periphery frame and bulkhead sections are finished anodised, eliminating the need for further paint finish, but providing an excellent key should special liveries be required. Floor planks and sub-frame members (runners and ties) are supplied in mill finish. All fabricated steel components are pre-drilled for the appropriate size of fastener; Zinc plated and passivated to reduce any Bi-metallic corrosion between contact surfaces. On all versions, it is recommended that an aluminium Valance is used to cover the rear ends of the Runners. This item is not supplied as part of the system and should be cut from a suitable piece of aluminium sheet.
